A Study on the Fabrication of Semi-solid Al Alloys by EMS Horizontal Continuous Casting Process (전자교반식 수평연속주조법에 의한 반응고 Al 합금의 제조에 관한 연구)

  • In this study, to fabricate the semi-solid Al alloy, the 3phase-2poles electromagnetic stirring system was adopted. The changes of primary grain size, aspect ratio, standard deviation, hardness and the size morphology of eutectic Si with pouring temperatures and input voltages were investigated. At the same pouring temperature, with increasing input voltage, aspect ratio, standard deviation and primary grain size were decreased. The optimum condition for fabrication of semisolid Al alloys by EMS horizontal continuous casting process was determined that the input voltage was 220V and the pouring temperature was 68$0^{\circ}C$. At this optimum conditions the primary grain size was 54$\mu\textrm{m}$, the aspect ratio was 1.56 and the size of eutectic Si was 0.5$\mu\textrm{m}$. The micro-hardness of the Al alloy was 72.1 Hv. The semi-solid A356 Al alloy which has very low aspect ratio and standard deviation value could be fabricated by adopting the EMS horizontal continuous casting facility that was manufactured for this study.

  • Microstructure of hypereutectic Al-17wt.% Si alloy, fabricated by mechanical stirring and by reheating at semi-solid state, was investigated by optical microscope. Flow behavior semi-solid metal also was investigated at diffentent mould temperatures 280$^{\circ}C$, 290$^{\circ}C$ and 300$^{\circ}C$. Size of silicon particles were increased over 100$\mu\textrm{m}$ during solidification as a result of stirring. It is considered as microstructural coarsening by bonding between neighbouring primary silion particles during stirring of slurry. In case of reheating at semi-solid state, however, primary silicon particle was not increased at size of 40$\mu\textrm{m}$ and nearly spherical aluminum solde particle also could be obtained uniformly in distribution. The fludity of Al-17wt.% Si alloys at semi-solid state was improved when solid fraction was 0.7 at mould temperature of 300$^{\circ}C$ than other conditions.

Characteristics in Microstructure of Particle Reinforced Al Matrix Composites Fabricated by Spray-Cast Forming Process (분사주조한 입자강화 알루미늄 복합재료의 미세조직 특성)

  • Aluminium-silicon alloy(JIS AC8A) matrix composites reinforced with SiC particles were fabricated by spray-cast forming process, and the microstructure of powders and preforms produced were studied by using an optical and scanning electron microscopy. SiC particles were co-sprayed by mixed phase injection method during the spray casting process. Most of the composite powders formed by this mixed phase injection method exhibit morphology of particle-embedded type, and some exhibits the morphology of particle attached type due to additional attachment of the SiC particles on the surface of the powders in flight. The preforms deposited were resulted in dispersed type microstructure. The pre-solidified droplets and the deposited preform of SiC-reinforced aluminium alloy exhibit finer equiaxed grain size than that of unreinforced aluminium alloy. Eutectic silicons of granular type are crystallized at the corner of the aluminum grains in the preforms deposited, and some SiC particles seem to act as nucleation sites for primary/eutectic silicon during solidification. Such primary/eutectic silicons seem to retard grain growth during the continued spray casting process. It is envisaged from the microstructural observations for the deposited preform that the resultant distribution of SiC injected particles in the Al-Si microsturcture is affected by the amount of liquid phase in the top part of the preform and by the solidification rate of the preform deposited.

  • The microstructure and mechanical properties of the hypereutectic prealloyed Al-Si powders prepared by the gas atomization process were described in this paper. With increasing the gas pressure of the atomization, the average powder size was decreased from about $145{\mu}m\;to\;80{\mu}m$. The primary eutectic Si particles were uniformly distributed in the Al matrix and their size varied in the range of $8-10{\mu}m$. The high densified specimens with above 96% of the theoretical density were fabricated the hot pressing process. The UTS mechanical properties of VN1 specimens were much higher than that of conventional hypoeutectic Al-Si alloys.

  • The effect of various thermomechanical treatments on the structure and rheological behaviour of Al-6.2wt%Si alloy in its solidification range were investigated using a Searle type high temperature viscometer. During continuous cooling, the viscosity increases gradually with increasing fraction of solidified alloy, until a critical fraction of solidified alloy is reached above which the viscosity sharply increases. The viscosity of the slurry, at a given volume fraction wolid, decreased with increasing shear rate. The size and morphology of primary solid particles during stirring is influenced strongly by shear rates, cooling rates, volume fraction and stirring time of solid. Morphological changes during stirring as a function of solid volume fractions, shear rate and processing time were also reported. In this study, the size of primary solid particles in these alloys consistently increases and the it`s aspect ratio decrease with the increase in fraction solid and decrease in shear rate. Crystal morphology changes from rosette type to spheroid type with the increase in shear rate and solid fraction.

  • Variation of shape and size of solid particles and solute redistribution in Mg-9wt.%Al, AI-4.5wt.% Cu, and AI-7wt.%Si alloys were investigated when they were heated to semi-solid temperatures and held without stirring. In the case of Mg-9wt.% Al and Al-4.5wt.%Cu alloys, the polygonal shaped solid particles were agglomerated with non-uniform distribution, and there were no disappearance of the solid/solid boundary until the end of melting. But in the case of an Al-7wt.%Si alloys, two or three spherical shaped particles were coalesced or separated individually, and the coalesced particles had no solid/solid interface on the contrary to the prevous case. The maximum size of solid particles during isothermal heating at high temperature was smaller than that at lower temperature, but the time required to reach the maximum size at high temperature was shorter than that at lower temperature. The concentrations of main solute atom whose distribution coefficient is lower than 1, decreased in the primary solid particles as the liquid fraction increased, and the gradient of solute concentration was steeper in Mg-9wt.%Al alloy and Al-4.5wt.%Cu alloy than that of Al-7wt.%Si alloy.

  • The effect of extrusion temperature on the microstructure and mechanical properties was studied in gas atomized TEX>$Al_{81}Si_{19}$ alloy powders and their extruded bars using SEM, tensile testing and wear testing. The Si particle size of He-gas atomized powder was about 200-800 nm. Each microstructure of the extruded bars with extrusion temperature (400, 450 and 50$0^{\circ}C$) showed a homogeneous distribution of primary Si and eutectic Si particles embedded in the Al matrix and the particle size varied from 0.1 to 5.5 ${\mu}m$. With increasing extrusion temperature from 40$0^{\circ}C$ to 50$0^{\circ}C$, the ultimate tensile strength (UTS) decreased from 282 to 236 ㎫ at 300 K and the specific wear increased at all sliding speeds due to the coarse microstructure. The fracture behavior of failure in tension testing and wear testing was also studied. The UTS of extrudate at 40$0^{\circ}C$ higher than that of 50$0^{\circ}C$ because more fine Si particles in Al matrix of extrudate at 40$0^{\circ}C$ prevented crack to propagate.

Mechanical Properties and Castabilities of Al-12Mg-5.5Zn-xSi Alloys

  • The plan for obtaining a good combination of strength and castability appeared feasible and the following observations were made. 1. In Al-12Mg-6.6Zn-xSi alloys, more primary $Mg_2Si$ phase formed with reduced $Al_3Mg_2$ phase, as Si content is necessary for an effective solution heat treatment because the solidus temperature is very low silicon contents. 2. A high tensile strength could be obtained in the heat-treated Al-12Mg-5.5Zn-5Si alloy attributed in the heat-treated Al-12Mg-5.5Zn-5Si alloy attributes to fine $MgZn_2$ particles that precipitated uniformly in the matrix. 3. Al-12Mg-5.5Zn-Si alloys showed excellent casting capabilities such as hot cracking resistance and fluidity compared to the reference commercial alloys. 4. The wear resistance of Al-12Mg-5.5Zn-5Si alloy was superior to that of A7075 alloy, and even higher resistance is expected if the morphology and size of primary $Mg_2Si$ phase is carefully controlled.

Formation of Thicker hard Alloy Layer on Aluminum Alloy by PTA Overlaying with Metal Powders (플라스마 아크 紛體肉盛法에 의한 Al 合金의 硬化厚膜 合金化層의 形成)

  • Effect of Si metal powders addition with the plasma transferred arc(PTA) overlaying process on characteristics of the alloyed layer in aluminum alloy(A5083) has been investigated. The overlaying conditions were 175-250A in plasma arc current, 500mm/min in travel speed, the 5-20g/min in powder feeding rate. Main results obtained are summarized as follows. 1)Sufficient size of molten pool on surface of base metal was required for forming an alloyed layer; in a fixed travel, the formation of alloyed layer with clear and beautiful surface depend upon the plasma arc current and powder feeding rate; the greater plasma arc current and the smaller powder feeding rate were, the better bead was formed. Optimum alloyed conditions by which an excellent alloyed bead obtained was 225A in plasma arc current. PTA process made it possible to form an alloyed layer with up to 67wt% Si. 2)Microstructure in the alloyed layer was in accord with prediction from the Al-Si phase diagram 3)The hardness of the alloyed layer increased in proportion to Si content. 4)As volume fraction of primary Si increased, the specific wearness of the alloyed layer was significantly improved. However, no further improvement was found when the volume fraction was greater than about 30%. 5)Utilizing the PTA process, a crack free alloyed layer with maximum hardness of about Hv 310 could be obtained.

Effect of Alternating Magnetic Field on Ion Activation in Low Temperature Polycrystalline Silicon Technology

  • Statistical design of experiments was successfully employed to investigate the effect of alternating magnetic field on activation of polycrystalline Si (p-Si) doped as n-type using $\textrm{PH}_3$, by full factorial design of three factors with two levels. In this design, the input variables are graphite size, alternating current, and activation time. The output parameter, sheet resistance, is analyzed in terms of the primary effects and multi-factor interactions. Notably, the three-factor interaction is calculated to be a dominant interaction. The interaction between graphite size and activation time and the main effect of current are important effects compared to the other variables and relevant interactions. Alternating magnetic flux activation is proved a significantly beneficial processing technique.
