Fabrication and Investigation of Composite Made of Graphite, SiC, Mullite and Aluminum

  • Fabrication and investigation of composite made of graphite, SiC, mullite and aluminum as the additive are the aim of this project. Aluminum acts as an anti-oxidant. SiC is a non-metallic anti-oxidant that increases composite strength. Different compositions with influent percents of aluminum have been selected to determine product specifications by XRD, SEM and STA methods. Results show that the composition of 40wt% graphite-20% SiC- 20% mullite-20% aluminum is a more robust and occurs at elevated temperatures than other graphite combustion composites.

High Temperature Mullitization of Kaolin-Al Mixture (Kaolin-Al 혼합물의 고온 Mullite 화 반응)

  • Proper amount of $Al_2O_3$ must be added to increase the yield of mullite which is formed from free silica decomposed from kaolin. The previous study has suggested that Al powder may be a good $Al_2O_3$ supply source at 1400~150$0^{\circ}C$. In this study the application of Al powder is discussed about its mullitization behavior in the higher temperature range of 1500~175$0^{\circ}C$ the results of which compared with those obtained from the reactive $Al_2O_3$ and activated $Al_2O_3$. The oxdation and reaction stages of Al powder were analyzed by DTA crystal growth andmorphology of the mullite were observed by SEM and the yields of the mullite were compared according to their solubilities in HF solution.

Studies on the Fine Sintered Mullite(II) (파인 물라이트 소결체에 대한 연구(II))

  • Submicron high-purity mullite powder was prepared by a colloidal sol-gel route. Boehmite and silica were the starting materials. 2wt% $\alpha$-Al2O3 or ZrO2 was used as a seeding material. The gelled powder was calcined at 130$0^{\circ}C$ for 100min and attrition milled for 3hrs. The mullite powder obtained was composed of submicrometer and uniform particles with a narrow size distribution. It was hot-pressed at 1$600^{\circ}C$ for 1hr under 10MPa or was sintered at 1$650^{\circ}C$ for 4hrs. The bulk densities of the products made by both processes were 3.14 and 3.12g/㎤. the mechanical, thermal and electrical properties of the sintered mullite were characterized by bending strength, thermal expansion coefficient, thermal conductivity, dielectric constant and dielectric loss, etc.

  • Spinel, mullite and cordierite powders have synthesized from Mg(NO3)2.6H2O, Al(NO3).9H2O and SiCl4 solution by spray pyrolysis method. The two-fluid nozzle was used as an atomizer. The powders of sinel and mullite were synthesized above 80$0^{\circ}C$, but the cordierite composition was noncrystalline for all synthersizing temperature. Those noncrystalline powders were crystallized to $\alpha$-cordierite during calcining at 130$0^{\circ}C$ for 2hrs. The synthesized spinel, mullite and cordierite powders seem to be consisted of agglomerated hollow spherical particles. For all powders, the particle size ranged from submicron to about 3${\mu}{\textrm}{m}$ and mean particle size was about 1.4${\mu}{\textrm}{m}$ in diameter. The specific surface area values of spinel, mullite and cordierite powders were maximum for powders prepared at 100$0^{\circ}C$, and those were 45.9, 25.8 and 13.6$m^2$/gr, respectively.

  • Porous composite of $Al_2O_3$ and AIN based mullite and SiC can be prepared by alumium reaction synthesis and atmosphere controllied sintering in order to improve the durability of a gas filter body. The porous $Al_2O_3$-AIN-mullite, which has a strength of 168 kg/$\textrm{cm}^2$ and porosity of 51.59%, could be obtained by stmospheric firing at $1600^{\circ}C$ and the porous $Al_2O_3$-AIN-SiC with a porosity of 33% and strength of 977 kg/$\textrm{cm}^2$, could also be prepared. The average pore size has been changed from 0.2$\mu\textrm{m}$ in a reduction atmosphere and to 2$\mu\textrm{m}$ in an air atmosphere, respectively.

  • Porous ceramics were fabricated from pressureless powder packing forming method using mullite and cordierite powders granulate by spray drying. The bending strength and shrinkage of porous ceramics were increased and their porosity were decreased with increasing temperature. It showed homogeneous distribution of 2$\mu\textrm{m}$ intergranular pores of mullite at 1400$^{\circ}C$, 2.5$\mu\textrm{m}$ intergranular pores of cordierite at 1300$^{\circ}C$ respedtively. Above that temperature intragranular particles were sintered and sintering by intergranular necking was extremely proceeded. In the test of thermal shock resistance sudden decrease of bending strength to $\Delta$T was not shown because intergranular large pore prevented sudden crack propagation.

  • As the other silicate minerals such as kaolinite and pyrophyllite kyanite ($Al_2O_3$.$SiO_2$) is transformed to mullite and free silica or glassy phase at high temperature. Therefore $Al_2O_3$ is commonly added to kyanite in order to increase the mullite-yield. In case of $Al_2O_3$-addition mullite-yield depends on the reactivity of added $Al_2O_3$ with free silica which occurs from transformation of kyanite or exists as accessory minerals. It is well known that addition of activated $Al_2O_3$Al powder is added to kyanite to utilize the aluminothermal reac-tion of Al powder in reaction of mullite-formation.

  • Mullite and cordierite were prepared by the sol-gel route. Boehmite, fumed silica and Mg(NO3)2$.$6H2O were their starting materials. Mullite and cordierite powder were mixed by various weight percent. These mixed sols were ball-milled for 48hrs, dried at 100$^{\circ}C$, pressed, cold isostatic pressed and sintered at 1490$^{\circ}C$ for 2hrs. Mullite-cordierite composites sintered at 1490$^{\circ}C$ for 2hrs had>98% of theoretical density. Bending strength of the sintered bodies were 329-249MPa, dielectric constant 7.1-6.7 at 1MHz and thermal expansion coefficient at 800$^{\circ}C$ was matched with Si in the range of 30-35wt% cordierite.

  • Mullite-zirconia (0∼4 mol% yttria) composites were obtained by In-situ sintering of zircon and alumina mixture, and their mechanical properties were studied in conjuction with microstructure observation. Martensitic transformation temperature (Ms) of zirconia dispersed in the mullite matrix decreased with Y2O3 contents and was about 600$^{\circ}C$ for ZrO2 containing 4 mol% Y2O3. On cooling of this composites, tetragonal to monoclinic phase transformation induced microcracks at the grain boundary of mullite matrix. The microcracks seemed to absorb the fracture energy in stress field during mechanical tests. Therefore, toughening mechanisms of this composite were considered to nucleation and extension of microcrack, and crack deflection mechanism due to the difference of thermal expansion coefficient between matrix and dispersed phase.

  • $\beta$-SiC whiskers could be formed from a system of mullite-carbon-hydrogen by VLS mechanism at elevated temperatures. It was considered that methane gases were generated from the reaction of hydrogen gases with carbon black, and were reacted with mullite to produce two kinds of gases; silicon suboxide (SiO) and carbon monoxide (CO) of precursors of SiC. With increasing the synthesizing temperature up to 146$0^{\circ}C$, the formation of $\beta$-SiC whisker increased from 0.58 mg/$\textrm{cm}^2$ to 3.98 mg/$\textrm{cm}^2$ on the basis of unit area of carbon block, and the diameters of whiskers had their uniformity due to the reduction in stacking faults.
