볼 엔드밀을 통한 자유곡면의 고속가공에서 절삭방향에 따른 가공성 평가 (Machinability Evaluation with Cutting Direction in High Speed Machining of Free Form Surface through Ball End Milling)

  • In recent years, there is increasing demand of esthetic design and complex function in aerospace, automobile and die/mold industry, which brings into limelight high-precision, high-efficient machining of sculptured surface. This paper deals with the establishment of the optimal tool path on free form surface in high speed ball end milling. Ball end milling is widely used for free form surface die and mold. In this machining, the cutting direction was changed with tool path. The cutting characteristics, such as cutting force and surface form are varied according to the variation of cutting directions. In this paper, the optimal tool path with down cutting in free form surface cutting is suggested.

  • High speed milling process is emerging as an important fabrication process benefits include the ability to fabricate micro and meso-scale parts out of a greater range of materials and with more varied geometry. It also enables the creation of micro and meso-scale molds for injection molding. Factors affecting surface roughness have not been studied in depth for this process. A series of experiments has been conducted in order to begin to characterize the factors affecting surface roughness and determine the range of attainable surface roughness values for the high speed milling process. It has previously been shown that run-out creates a greater problem for the dimensional accuracy of parts created by high speed milling process. And run-out also has a more significant effect on the surface quality of milled parts. The surface roughness traces reveal large peak to valley variations. This run-out is generated by spindle dynamics and tool geometry. In order to investigate the relationship between tool setting errors and surface roughness end tilted mills were used to cut aluminum samples. The results indicate that tool setting errors have significant effects on surface roughness and cutting forces.

윤곽밀링시 공구변형에 의한 절삭표면 형상의 예측 (Prediction of the Milled Surface Shapes Considering Tool Deflection Effects in Profile Milling Process)

  • In this paper, we present the methods to predict the milled surface shapes in profile milling process. In the cutting process, tools are deflected due to the cutting forces varying with the imposed depth of cut and feedrate. Thus, the final shapes of the milled surface, generated by the nominal tool trajectory, are different from the required profile. In order to predict the milled surface shapes, we present two methods based on: (1) the deflected tool profile and (2) the trace of contact point between the tool and the workpiece. In the first method, we make an assumption that the milled surface corresponds to the deflected tool profile. In another method, we make we make an assumption that the milled surface is generated by the trace of the contact point between the cutting edge of the tool and workpiece. We present the surface generation process by calculating the trajectory of the contact points on the workpiece. Several simulations and experiments are performed to verify the proposed milled surface prediction methods.

엔드밀 가공에서의 공구 변형에 대한 유한요소해석 (A study on Finite Element Analysis of Tool Deformation in End Milling)

  • 본 연구에서는 절삭 가공시 공구가 받는 절삭력과 칩-공구 사이에서 발생하는 절삭온도에 의한 공구의 변형을 예측하였다. 3D CAD를 이용하여 공구를 모델링 하였으며 절삭력과 절삭온도를 하중조건으로 부여하여 유한요소해석을 수행하였다. 하중조건으로 사용한 절삭력과 절삭온도는 절삭이론을 이용한 절삭력 모델을 사용하여 예측하였으며 실험을 통해 모델의 타당성을 검증하였다. 그러므로 본 연구는 절삭조건과 재료 물성치 그리고 공구 형상만을 알면 이에 따른 절삭력 성분 및 절삭온도 둥을 얻을 수 있고, 이를 이용하여 절삭 가공시 발생하는 공구의 변형을 예측할 수 있다.

Monitoring of Dry Cutting and Applications of Cutting Fluid for Ball End Milling

  • For economical and environmental reasons, the aim of this research is hence to monitor the cutting conditions with the dry cutting, the wet cutting, and the mist cutting to obtain the proper cutting condition for the plain carbon steel with the ball end milling based on the consideration of the surface roughness of the machined parts, the life of the cutting tools, the use of the cutting fluids, the density of the particles of cutting fluids dispersed in the working area, and the cost of cutting. The experimentally obtained results of the relation between tool wear and surface roughness, the relation between tool wear and cutting force, and the relation between cutting force and surface roughness are correspondent with the same trend. The phenomena of surface roughness and tool wear can be explained by the in-process cutting forces. The models of the tool wear with the cutting conditions and the cutting times are proposed to estimate the tool cost for the different cooling strategies based on the experimental data using the multiple regression technique. The cutting cost is calculated from the costs of cutting tool and cutting fluid. The mist cutting gives the lowest cutting cost as compared to others. The experimentally obtained proper cutting condition is determined based on the experimental results referring to the criteria.

  • Cutting forces and tool deflection in end milling are represented as the closed form of tool rotational angle and cutting conditions. The discrete cutting forces caused by tool entry and exit are continued using the Fourier series expansion. Tool deflection is predicted by direct integration of the distributed loads on cutting edges. Cutting conditions, tool geometry, run-outs and the stiffness of tool clamping pan are considered for cutting forces and tool deflection estimation. Compared to numerical methods, the presented method has advantages in short prediction time and the effects of feeding and run-outs on cutting forces and tool deflection can be analyzed quantitatively. This research can be effectively used in real time machining error estimation and cutting condition selection for error minimization since the ferm accuracy is easily predicted by tool deflect ion curve.

  • In this study, we introduce research aimed at minimizing machining errors without compromising productivity by compensating for the machining errors caused by tool deformation. Our approach experimentally establishes the direct correlation between cutting depth and machining error, and creates predictive models using mathematical functions. This method allows for the prediction of compensated cutting depths to obtain the desired cutting profiles, thereby maximizing the compensation of machining errors in the cutting process.

  • End milling operation is very important in machining precision components. Deterioration of surface roughness and surface geometry will cause more process for surface finishing. According to the feed rate and the cutting edge geometry, the cusp which is geometrically uncut surface is determined. To reduce the cost for dinishing operation after end milling, the cusp must be remaianed in small size as possible. Due to the cylindrical type of the end mill, tool deflection is one of the main problems in surface generation. The cutting resistance and the rigidity of the end mill will determine the size of tool deflection. One more important factor which deteriorate surface quality comes from the error in manufacturing end mills. Run-out of end mill which is the difference of the radius of each cutting edges will produce the difference of the cusp size in every rotation of end mill. These three major factors to the surface quality will be analized and the result will be compared with experimental ressult.

Statistical analysis and modelization of tool life and vibration in dry face milling of AISI 52100 STEEL in annealed and hardened conditions

  • The objective of the present work is to investigate the effect of cutting parameters (Vc, fz and ap) on tool life and the level of vibrations velocity in the machined part during face milling operation of hardened AISI 52100 steel. Dry-face milling has been achieved in the annealed (28 HRc) and quenched (55 HRc) conditions using multi-layer coating micro-grain carbide inserts. Statistical analysis based on the Response surface methodology (RSM) and ANOVA analysis have been conducted through a plan of experiments methodology using a reduced Taguchi table (L9) in order to obtain engineering models for tool life and vibration velocity in the workpiece for both heat treatment conditions. The results show that the cutting speed has a dominant influence on tool life for both soft and hard part. Cutting speed and feed per tooth is the most significant parameters for vibration levels. Comparing the experimental values with those predicted by the developed engineering models of tool life and levels of vibrations velocity, a good correlation has been obtained (between 97% and 99%) in annealed and hard conditions.

  • Titanium alloy (Ti-alloy) is widely used as a material for core parts of aircraft structures and engines that require both lightweight and heat-resistant properties owing to their high specific stiffness. Most parts used in aircraft have I-, L-, and H-shaped thin-walled structures for weight reduction. It is difficult to machine thin-walled structures owing to vibrations and deformations during machining. In particular, cutting tool damage occurs in the corners of thin-walled structures owing to the rapid increase in cutting force and vibration, and machining quality deteriorates because of deep tool marks on machined surfaces. In this study, milling experiments were performed to derive an effective method for machining a L-shaped thin-walled structure with Ti-alloy (Ti-6Al-4V). Three types of machining experiment were performed. The surface quality, tool wear, cutting force, and vibration were analyzed comprehensively, and an effective machining method in terms of tool life and machining quality was derived.
