  • The detection of tool wear is very important in an automated manufacturing system. This paper presents a tool condition monitoring system based on the wavelet transform analysis of the AC servo motor current in a milling process. The current measurement is relatively simple and does not affect machining operations. The discrete wavelet transform was used to decompose the current of a spindle AC servo motor in the time and frequency domain. The feature vectors were extracted from the decomposed signals and compared to clarity normal and wear conditions. The results show the feasibility of the wavelet transform analysis for the tool condition monitoring.

  • In the end milling operation the deflection of the cutter is an important factor affecting the accuracy of machining with implications on the selection of cutting parameters and economics of the operation. The deflection of the end mill was studied both experimentally with strain gauge, tool dynamometer, laser measuring apparatus and on a finite element model of the cutting using ANSYS software. The deflection of machining tool with various helix angles was studied with FEM simulation and experiment. ANSYS analysis performed on the finite element model of the end mill provides deflection results which agree within 15.0% with the experimental ones.

  • This paper presents the results of miniaturized micro milling machine tool development for micro precision machining process. Finite element analysis has been performed to know the relationship between design dimensional variables and structural stiffness in terms of static, dynamic, thermal aspects. Design optimization has been performed to optimize the design variables of micro machine tool to minimize the volume, weight and deformation of machine tool structure and to maximize the stiffness in terms of static, dynamic, and thermal characteristics. This study presents the assessment of the technology incentive for the minimization of machine tool in the quantitative context of static, dynamic stiffness, thermal resistance and thus the accuracy implications. This study can also be provided a basic knowledge for further research of micro factory development.

  • Milling fixture is one kind of machining device according to the industrial demands for multi manufacturing products on the growing at alarming rate. In the field of design and making for machine tool working, welding, assembling with fixture for mass production is a specific division. In order to prevent the production defects, occurring, the optimum design of product, fixture putting in the field is very significant manufacturing method. They require analysis of many kinds of important factors, theory and practice of machine tool operating process and its situations, fixture and its structure, machining condition for tool making tool materials, heat treatment of fixture components, know-how and so on. In this study we designed and constructed a milling fixture of mass production and performed tryout under the AUTO CAD, database, I-DEAS and WINDOW environment. Especially part 1 of this study is reveals with the analysis of part drawing, fixture planning, fixture design etc.

Prediction of Cutting Forces and Estimation of Size Effects in End Milling Operations by Determining Instantaneous Cutting Force Constants (엔드 밀링 공정에서 순간 절삭력 계수 결정을 통한 절삭력 예측 및 크기효과 평가)

  • This paper presents a simple procedure to obtain the instantaneous cutting force constants needed to predict milling forces. Cutting force data measured in a series of slot milling tests were used to determine the cutting force constants at different feed rates. The values of the cutting force constants were determined directly at the tool rotation angle that maximized the uncut chip thickness. Then, the instantaneous cutting force constant was obtained as a function of the instantaneous uncut chip thickness. This approach can greatly enhance the accuracy of the mechanistic cutting force model for end milling. In addition, the influences of several cutting parameters on the cutting forces, such as the tool helix angle and axial depth of cut, were discussed.

  • 3-D micro structures and micro tools were fabricated using Micro Electrical Discharge Machining (MEDM). To make micro structures, micro electrical discharge milling process was applied. During micro electrical discharge milling, electrode (tool) worn in the both axial and radial direction. To compensate tool wear which has significant influence on machining accuracy, machining path overlapping was proposed. Machining characteristics of micro electrical discharge milling was investigated in considering of depth of cut and capacitance of discharge circuit. Micro complex shaped tools were also fabricated using REDM (reverse electrical discharge machining). Sacrificial electrodes were machined through electrical discharge milling process and were used as electrode to make micro tools. Using this process several micro tools shape of 'ㄷ', 'ㅁ' and 'o' were fabricated. With these complex shaped tools, micro machining was successfully applied repeatedly.

A Study on Evaluation of Machinability using cuter Runout in Ball-end Milling (볼엔드밀 가공에서 런아웃 측정을 통한 가공성 평가에 관한 연구)

  • The performance of interrupted cutting operations like milling is consideraly affected by cuter runout. In this study, cutter runout is selected as an important machining parameter for evaluation of machinability in ball-end milling and caused from misalignments of tool and holder, unbalanced mass of parts and tool deflection under machining. To evaluate the machinability due to cutter runout, the rotating accuracy of spindle, cutting force and surface roughness are measured. The rotating characteristics of spindle in each revolution speed were investigated by cutter runout in freeload. The predicted surface form of workpiece by measuring cutter runout data was compared with real surfaces. The results show that measuring runout with high response gap sensor is useful for studying the phenomenon of high-speed machining and the monitor surface form using in-process runout measurements in ball-end milling is possible.

Design of A Small Thin Milling Cutter Considering Built-up Edge (구성인선을 고려한 소형 박판 밀링공구의 설계)

  • Generally, a metal slitting saw is plain milling cutter with thickness less than 3/16 inch. This is used for cutting a workpiece that high dimensional accuracy and surface finish is necessary. A small thin milling cutter like a metal slitting saw is useful for machining a narrow groove. In this case, built up edge(BUE) is severe at each tooth and affects the surface integrity of the machined surface and tool wear. It is well known that tool geometry and cutting conditions are decisive factors to remove BUE. In this paper, we optimized the geometry of the milling cutter and selected cutting conditions to remove BUE by the experimental investigation. The experiment was planned with Taguchi method based on the orthogonal array of design factors such as coating, rake angle, number of tooth, cutting speed, feed rate. Response table was obtained from the number of built-up edge generated at tooth. The optimized tool geometry and cutting conditions could be determined through response table. In addition, the relative effect of factors was identified bh the analysis of variance (ANOVA). Finally, coating and cutting speed turned out important factors for BUE.

Cutter-workpiece engagement determination for general milling using triangle mesh modeling

  • Cutter-workpiece engagement (CWE) is the instantaneous contact geometry between the cutter and the in-process workpiece during machining. It plays an important role in machining process simulation and directly affects the calculation of the predicted cutting forces and torques. The difficulty and challenge of CWE determination come from the complexity due to the changing geometry of in-process workpiece and the curved tool path of cutter movement, especially for multi-axis milling. This paper presents a new method to determine the CWE for general milling processes. To fulfill the requirement of generality, which means for any cutter type, any in-process workpiece shape, and any tool path even with self-intersections, all the associated geometries are to be modeled as triangle meshes. The involved triangle-to-triangle intersection calculations are carried out by an effective method in order to realize the multiple subtraction Boolean operations between the tool and the workpiece mesh models and to determine the CWE. The presented method has been validated by a series of case studies of increasing machining complexity to demonstrate its applicability to general milling processes.
