Mechanical Machining of Prism pattern (프리즘 패턴의 기계적 절삭 가공)

  • In recent, various shapes of pattern in micron or nano scale are adapted in many applications due to their good mechanical or optical properties. Light guide panel (LGP) of the LCD is one of important applications for micro pattern and micro prism shape is one of the typical patterns. Many applications have the patterns on their surface and the size of the pattern keep decreasing down to the order of micron or even under micron. On the other hand, the area to be patterned keeps enlarging. These two trends in patterned products require tooling micro patterns on large surface, which has still many technical problems to be solved mainly due to pattern size and the tooling area. In this study, we fabricate prism shape of patterns using diamond cutting tool on some metal core and plastic core like PMMA Some of cutting conditions are investigated including cutting force, cutting depth and speed for different core materials.

Development of a Channel Cutting Die Set (형재 절단금형 개발에 관한 연구)

  • Many kinds of channels are used in industrial equipment and production machinery. Although mechanical saw has been used to cut many sorts of channels, there is cost rise problem because of low productivity. Shearing of channel has a special place because it helps to cut expected shape and size easily. A channel cutting die set which can be mounted and used on a hydraulic press is developed to improve the productivity of channel cutting process. Mode for the channel cutting is divided into single cut and double cut method. This study use double cut method, and the developed channel cutting die set is composed of upper and lower die set. Shearing time can be reduced from 40 minutes to 20 seconds using the developed channel cutting die set. The productivity of channel cutting process can be increased with shearing time reduction as well as cost reduction.

  • Recently, various efforts to make more speedy and precision machine tool to improve productivity and also various efforts to solve environmental problem are going on, so that dry cutting in manufacturing industry, which needs environmental conscious design and development of manufacturing technique, is becoming a very important assignment to solve. Because dry cutting does not use cutting fluid, we need other methods that can be used instead of cutting fluid, which does cooling, lubricating, chip washing, and anti-corrosion. Especially, because turning is a continuous work, the consideration of tool life and surface roughness due to continuous heat and poor lubrication is important. The purposes of this paper are the consideration of how well the compressed air can work instead of cutting fluid, and also the development of the method to select the optimum machining condition by the minimum numbers of experiments through the Taguchi method.

  • When generating layout schemes, both the material usage and practicality of the cutting process should be considered. This paper presents a two-section algorithm for generating guillotine-cutting schemes of rectangular blanks. It simplifies the cutting process by allowing only one size of blanks to appear in any rectangular block. The algorithm uses an implicit enumeration and a linear programming optimal cutting scheme to maximize the material usage. The algorithm was tested on some benchmark problems in the literature, and compared with the three types of layout scheme algorithm. The experimental results show that the algorithm is effective both in computation time and in material usage.

  • An experimental study has been carried out to analyze the effect of cutting parameters (cutting speed, feed and depth of cut) and tool nose radius on the surface roughness and the cutting force components during hard turning of the AISI 52100 (50 HRC) steel with a ceramic cutting tool. The tests have been conducted according to the methodology of planning experiments, based on an orthogonal plan of Taguchi (L27). By using the response surface methodology (RSM), the components of the cutting force and the roughness of the machined surface were modeled and the effects of the input parameters were analyzed statistically by ANOVA and RSM. The results show that the feed (f), the tool nose radius (r), the cutting speed (Vc), the interaction between feed and tool nose radius ($f{\times}r$) as well as that of the quadratic effect ($f^2$) all have significant effects on the surface roughness (Ra). The feed is the most influencing factor with a contribution of 47.31%. The components of the cutting force were strongly influenced by the depth of cut, followed by the advance with a lower degree. By comparing the experimental values with those predicted by the models of the cutting force components and the surface roughness, it appears that they are in very good correlation.

  • Ultrasonic cutting is a kind of eco-technique and cost-effective technique to be used for cutting of various materials such as baked product, fresh/frozen food, rubber, textile, wood, bone, etc. The performance of ultrasonic cutting is affected by design of cutting horn and cutting conditions. Specially the design of horn to resonate at the longitudinal direction is most important. To analyze the problems from which cracking and noise are often generated with conventional cutting horn, FEA is carried out, and then improved cutting horn which can reduce maximum stress and stress concentration is designed. Vibration characteristics, resonant frequency, gain, and amplitude uniformity of the cutting horn designed optimally are evaluated through FFT analysis and compared with those of conventional cutting horn.

  • Dynamic cutting process can be represented by a closed-loop0 system consisted of machine tool structure and pure cutting process. On this paper, cutting system is modeled as a six degrees of freedom system using MARV(Modified Autoregressive Vector) model in face milling, and the modeled dynamic cutting process is used to predict dynamic cutting force component. Based on the double modulation principle, a dynamic cutting force model is developed. From the simulated relative displacements between tool and workpiece the dynamic force domponents can be calculated, and the dynamic force can be obtained by superposition of the static force and dynamic force components. The simulated dynamic cutting forces have a good agreement with the measured cutting force.

  • Al alloys are useful materials having high specific strength and are used in machining of parts having thin-walled structures for weight reduction in aircraft, automobiles, and portable devices. In machining of thin-walled structures, it is difficult to maintain dimensional accuracy because machining deformation occurs because of cutting forces and heat in the cutting zone. Thus, cutting conditions and methods need to be investigated and cutting signals need to be analyzed to diagnose and minimize machining deformation and thereby enhance machining quality. In this study, an investigation on cutting conditions to minimize machining deformation and an analysis on characteristics of cutting signals when machining deformation occurs are conducted. Cutting signals for the process are acquired by using an accelerometer and acoustic emission (AE) sensor. Signal characteristics according to the cutting conditions and the relation between machining deformation and cutting signals are analyzed.

Effects of coating material and cutting parameters on the surface roughness and cutting forces in dry turning of AISI 52100 steel

  • In the present paper, the effects of cutting parameters and coating material on the performances of cutting tools in turning of AISI 52100 steel are discussed experimentally. A comparative study was carried out between uncoated and coated (with TiCN-TiN coating layer) cermet tools. The substrate composition and the geometry of the inserts compared were the same. A mathematical model was developed based on the Response Surface Methodology (RSM). ANOVA method was used to quantify the effect of cutting parameters on the machining surface quality and the cutting forces. The results show that feed rate has the most effect on surface quality. However, cutting depth has the significant effect on the cutting force components. The effect of coating layers on the surface quality was also studied. A lower surface roughness was observed when using PVD (TiCN-TiN) coated insert. A second order regression model was developed and a good accuracy was obtained with correlation coefficients in the range of 95% to 97%.

  • This study presents a procedure for analyzing chip-tool friction and shear processes in 3-D cutting with a single point tool. The edge of a single point tool including a circular nose is modified to an equivalent straight edge, thereby reducing the 3-D cutting with a single point tool to the equivalent of oblique cutting. Then, by transforming the conventional coordinate systems and using the measurements of three cutting force components, the force components on the rake face and shear plane of the equivalent oblique cutting system can be obtained. As a result, the chip-tool friction and shear characteristics of 3-D cutting with a single point tool can be assessed.
