A Study on the Process Sequence Design in Metal Forming including Deep Drawing (디프드로잉이 포함된 소성가공의 공정설계에 관한 연구)

  • A design methodology is applied for manufacturing a disk-brake piston component and a washing machine container. The design criteria are the limit drawing ratio and the forging load within the available press limit. Also, the final product should not have any geometrical defect. The rigid-plastic and elastic-plastic FEM have been applied to simulate both of the conventional manufacturing processes, respectively, which include deep drawing and forging process. Simulations of one stage process from a selected stock to the final product shape are performed for generating information on additional requirements for metal flow. The best manufacturing processes are selected, which is using a hemispherical punch in the deep drawing process for both disk-brake piston component and washing machine container.

  • A design methodology is applied for manufacturing a disk-brake piston component. The design criteria are the limit drawing ratio and the forging load within the available press limit. Also, the final product should not have any geometrical defect. The rigid-plastic FEM has been applied to simulate the conventional four stage manufacturing processes, which include deep drawing and forging process. Simulation of one stage process from a selected stock to the final product shape is performed for generating information on additional requirements for metal flow. Two stage forming processes with different punch corner and nose geometries are also simulated to identify the possible best solutions. Finally, the best manufacturing process is selected, which is using a hemispherical punch int he deep drawing process.

  • High vibration of a low pressure (LP) turbine casing caused safety problems and life at the facility it was housed in. The main focus of this study was the cause of the high vibration in a low pressure turbine casing with manufacturing defects by frequency response analysis, compared with the results of experiments. Therefore, excited accelerations were obtained from the LP casing fundamental, and frequency responses were analyzed. The measurement and the modal analysis showed that the natural frequency of the LP turbine casing was 61.26 Hz and the excited frequency of the turbine rotor was 60.25 Hz. The manufacturing defect caused a decrease in the casing natural frequency and resulted in the high vibration of the casing because it moved close to the resonant frequency.

Detection of Manufacturing Defects in Stiffness of CFTA Girder using Static Loading (정적 시험을 사용한 CFTA거더의 제조시 강성 결함 탐색)

  • This paper presents a study on the nonlinear behavior of an innovative bridge girder made from concrete-filled and tied tubular steel arch (CFTA) under static loading. Manufacturing of the CFTA girder may have defects which may highly affect the symmetry and performance of the structure. A simple method is proposed by using stiffness extracted from static test data to detect manufacturing defects of the CFTA girder. A three-dimensional finite element model was used in the numerical analysis in order to verify the method. The proposed method was experimentally validated through static tests of the CFTA girder. The application of the proposed method showed that it is effective in identifying invisible manufacturing defects of the CFTA girder, especially for mass production of a standard type in the factory.

  • Through the process of chemical vapor deposition, Tungsten Hexafluoride (WF6) is widely used by the semiconductor industry to form tungsten films. Tungsten Hexafluoride (WF6) is produced through manufacturing processes such as pulverization, wet smelting, calcination and reduction of tungsten ores. The manufacturing process of Tungsten Hexafluoride (WF6) is required thorough quality control to improve productivity. In this paper, a real-time detection system for oxidation defects that occur in the manufacturing process of Tungsten Hexafluoride (WF6) is proposed. The proposed system is implemented by applying YOLOv5 based on Convolutional Neural Network (CNN); it is expected to enable more stable management than existing management, which relies on skilled workers. The implementation method of the proposed system and the results of performance comparison are presented to prove the feasibility of the method for improving the efficiency of the WF6 manufacturing process in this paper. The proposed system applying YOLOv5s, which is the most suitable material in the actual production environment, demonstrates high accuracy (mAP@0.5 99.4 %) and real-time detection speed (FPS 46).

  • Defects inspection of commodities are very important with those design and manufacturing process and essential to strengthen the competitiveness of those. If on-line automatic defects detection is performed without damaging to products, the production cost shall be curtailed through the reducing man-power, economical management of Q.C(Quality Control). In this paper, it is suggested three spatial filtering methods which can extract the necessary information in case of defects being on the surface of object like iron plate. In addition, the dependence of filtering characteristics on parameters such as the pitch and width of slits is analyzed and the surface defect detection system is constructed. Several experiments were carried out for determining the adequate spatial filtering method through comparing and analyzing effects of parameters like defect's size and shape, intensity of light, noise of coherent source and slit number.

Design and Fabrication of Rogowski-type Partial Discharge Sensor for Insulation Diagnosis of Cast-Resin Transformers (몰드 변압기의 절연 진단을 위한 로고우스키형 부분방전 센서의 설계 및 제작)

  • Cast-resin transformers are widely installed in various electrical power systems because of their low operating cost and low influence on external environmental factors. However, when they have an internal defect during the manufacturing process or operation, a partial discharge (PD) occurs, and eventually destroys the insulation. In this paper, a Rogowski-type PD sensor was studied to replace commercial PD sensors used for the insulation diagnosis of power apparatus. The proposed PD sensor was manufactured with four different types of PCB-based winding structures, and it was analyzed in terms of the detection characteristics for standard calibration pulses and the changes of the output voltage according to the distance. The output increased linearly in accordance with the applied discharge amount. It was confirmed that the hexagon structure sensor had the highest sensitivity, because the winding cross-sectional area of the sensor was larger than others. In addition, as the distance from the defect increased, the output voltage of the sensors decreased by 7.32% on average. It was also confirmed that the attenuation rate according to the distance decreased as the input discharge amount increased. For the application of this new type sensor, PD electrode system was designed to simulate the void defect. Waveforms and PRPD patterns measured by the proposed PD sensors at DIV and 120% of DIV were the same as the results measured by MPD 600 based on IEC 60270. The proposed PD sensors can be installed on the inner wall of the transformer tank by coating its surfaces with a non-conductive material; therefore, it is possible to detect internal defects more effectively at a closer distance from the defect than the conventional sensors.

  • This paper proposes the defect detection method for automatic inspection machines in printed circuit boards (PCBs) manufacturing system. The defects of PCB such as open, short, pin hole and scratch can be detected by comparing the standard image and the target image. The standard image is obtained from CAD file such as ODB++ format, and the target image is obtained by arranging, filtering and binarization of captured PCB image. Since the PCB size is too large and image resolution is too high, the image processing requires a lot of memory and computational time. The wavelet transform is applied to compress the standard and target images, which results in reducing the memory and computational time. To increase the inspection accuracy, we utilize the he HH-domain as well as LL-domain of the transformed images. Experimental results are finally presented to show the performance improvement of the proposed method.

A Study on the Characteristics of Repair Welding for Mold Steel using Continuous Wave Nd:YAG Laser (연속파형 Nd:YAG 레이저를 이용한 금형강의 보수용접 특성에 관한 연구)

  • In this study, wire was used as the filler material for the laser repair welding, and the phenomenon in which the supplied filler material was melted and beaded down into the specimen was examined with varying laser powers and welding speeds. The optimal processing condition was found to be the laser power of 1,300 W, the welding speed and feed wire supply speed of 0.5 ml/in and the defocused distances of +2mm. At this time, the heat input(E) was $65{\sim}75\;J/mm^2$, and no internal defect occurred. When repair welding was carried out as the optimal processing for the part that had an external defect with the radius of 2mm, the filler metal was melted, resulting in the volume smaller than the defect part and thus causing the part unfilled. Therefore, it was found to be necessary to carry out repair welding two to three times by multiple passes rather than does it only once by single pass.
