End-milling have been used in the industrial world because it is very effective to the manufacture of mechanical parts with various shape. Recently the end-milling processing is needed the high-precise technique with good surface roughness and rapid time in aircraft, automobile part and molding industry. Therefore this study carried to decide the optimum cutting condition for surface roughness and rapid manufacturing time using design of experiment and ANOVA. From the results of experimentation, surface roughness have an effect on cutting direction, spindle speed and depth of cut. And then the optimum condition used Taguchi design is upward cutting in cutting direction, 600rpm in spindle speed, 240mm/min feed rate, 2mm in axial depth of cut and 0.25mm radial depth of cut. By using design of experiment, it is effectively represented shape characteristics of working surface in end-milling.
Recently the automization of wood manufacturing and the development of CNC machine tools becomes the center of interest. Cutting mechanism, tool wear and the roughness of machined surface have been studied. In the studies about wood for special uses, concrete data of cutting is desired. While Pinus densiflora is characterized that heartwood develops as age increases, Chunyang District has the characteristic of strength, red color, relatively regular chap and high heartwood - percentage. But there is no data about cutting this wood, Chunyang District. In this study face milling by sintered carbide tool was excuted to Chunyang District. Cutting force, Surface roughness and states were investigated with regard to cutting speed. Example results were as follows; 1) Mean cutting resistance against lateral component force and longitudinal component force decreased rapidly up to cutting speed of 155 m/min, and remains constant above this speed. 2) The surface roughness of cutting surface lowered as cutting speed increased, regardless of fiber formation. Radial rougness of fiber is larger than lineal surface roughness. 3) Increase in Cutting speed made machining mark restrained. Down-milling showed larger marks than up-milling.
This study aims to improve the machinability of gray cast irons in high speed cutting by using nonmetallic inclusions. In this research, small quantities of AL and Mg were added to conventional gray cast irons without influencing their mechanical characteristics and castability to investigate the effects of these nonmetallic inclusions in the gray cast irons on tool wear in high speed cutting. During the high speed turning of gray cast iron containing Al and Mg using a cermet tool, protective layers consisting of Al, Mg, Si, Mn, S and O were detected on the flank face and rake face of the tool, and flank and crater wear were significantly reduced compared to the turning of conventional gray cast iron and gray cast iron added with Al. The effect of inclusions on tool wear increased with increasing cutting speed, and flank and crater wear was the smallest at the cutting speed of 700m/min. Moreover, in face milling, the addition of Al and Mg drastically decreased the wear rate, and wear hardly progressed even in prolonged cutting length after initial wear. The amount of adhesion on tool faces increased as the cutting speed increased. This increase in cutting speed resulted in the formation of a thick protective layer and the reduction of tool wear. Furthermore, the addition of small amounts of Al and Mg prevented thermal cracks in the face milling of gray cast irons.
The performance of interrupted cutting operations like milling is consideraly affected by cuter runout. In this study, cutter runout is selected as an important machining parameter for evaluation of machinability in ball-end milling and caused from misalignments of tool and holder, unbalanced mass of parts and tool deflection under machining. To evaluate the machinability due to cutter runout, the rotating accuracy of spindle, cutting force and surface roughness are measured. The rotating characteristics of spindle in each revolution speed were investigated by cutter runout in freeload. The predicted surface form of workpiece by measuring cutter runout data was compared with real surfaces. The results show that measuring runout with high response gap sensor is useful for studying the phenomenon of high-speed machining and the monitor surface form using in-process runout measurements in ball-end milling is possible.
The STD11 and KP4 are important steels and applied to the manufacturing of the die and mold. The purpose of this study is to investigate the machinability of tool steels of STD11(HRC60) and KP4(HRC32) when machining them by using ball end milling tools coated with TiAlN. Cutting forces by using a Kistler piezo-cell type tool dynamometer, surface roughness and tool wear by using tool microscope are used in the tests. The results from the cutting tests of KP4 specimens show that 85m/min. of cutting speed and 0.32mm/rev. of feed per revolution are optimum conditions for the higher productivity and 0.26mm/rev. with the same cutting speed are optimum conditions for better surface finishing. The results from machining STD11 workpiece at 30m/min. of cutting speed and 0.17m/rev. of feed per revolution show recommended for the higher productivity. The KP4 shows relatively smaller cutting forces than STD11 and STD11 shows the better surface finish than KP4.
In this study the runout of spindle is selected as a parameter through which we could measure the machinability of machine and the quality of products. We experimented the effects of runout on surface roughness in high-speed ball-end milling by cutting HP4M workpiece in various cutting condition. It was founs that sunout makes a directive effects on surface roughness and the frequensy type of runout is more or loss similar with that of surface roughness. So the predcition of surface roughness could be possible through measuring the spindle runout.
High speed milling process is emerging as an important fabrication process benefits include the ability to fabricate micro and meso-scale parts out of a greater range of materials and with more varied geometry. It also enables the creation of micro and meso-scale molds for injection molding. Factors affecting surface roughness have not been studied in depth for this process. A series of experiments has been conducted in order to begin to characterize the factors affecting surface roughness and determine the range of attainable surface roughness values for the high speed milling process. It has previously been shown that run-out creates a greater problem for the dimensional accuracy of parts created by high speed milling process. And run-out also has a more significant effect on the surface quality of milled parts. The surface roughness traces reveal large peak to valley variations. This run-out is generated by spindle dynamics and tool geometry. In order to investigate the relationship between tool setting errors and surface roughness end tilted mills were used to cut aluminum samples. The results indicate that tool setting errors have significant effects on surface roughness and cutting forces.
This paper presents analysis of dynamic characteristics of a high-speed milling spindle with a built-in motor. The spindle system with a built-in motor can be used to simplify the structure of machine tools. to improve tire machining flexibility of machine. tools, and to perform the high speed machining. In this system the shaft is usually assumed as a rigid rotor. In the spindle system design, it is very important to improve modal characteristics, and modal analysis is performed in the first place. Therefore in this paper, on the assumption that supporting bearings of spindle was selected most suitable condition, analyzed dynamic characteristics of a high-speed spindle according to its position. Optimal design was applicated to select most suitable position of bearings. Considered tile mass and stiffness effects of the built-in motor's rotor are analyzed by numerical method. The result shows the natural frequency of 1st bending mode of spindle.
High energy ball milling is employed to produce iron matrix- multiwall carbon nanotube (MWCNT) reinforced composite. The damage caused to MWCNT due to harsh ball milling condition and its influence on interfacial bonding is studied. Different amount of MWCNT is used to find the optimal percentage of MWCNT for avoidance of the formation of chemical reaction product at the matrix - reinforcement interface. Effect of process control agent is assessed by the use of different materials for the purpose. It is observed that ethanol as a process control agent (PCA) causes degradation of MWCNT reinforcements after milling for two hours whereas solid stearic acid used as process control agent, allows satisfactory conservation of MWCNT structure. It is further noted that at a high MWCNT content (~ 2wt.%), high energy ball milling leads to reaction of iron and carbon and forms iron carbide (cementite) at the iron-MWCNT interface. At low percentage of MWCNT, dissolution of carbon in iron takes place and the amount of reinforcement in iron matrix composite becomes negligibly small. However, under the present ball milling condition (ball to metal ratio~ 6:1 and 200 rpm vial speed) iron-1wt.% MWCNT composite of good interfacial bonding can retain the tubular structure of reinforcing MWCNT.
In designing AMBs (active magnetic bearings) for high-speed spindle system, the shaft is usually assumed as a rigid rotor. For automatic tool change process, there should be a tool clamping system with drawbar using spring or hydraulic force, and the drawbar in the spindle can be in various condition of support during design and manufacturing error. In this paper, the modal characteristics of drawbar in high-speed milling spindle system due to supporting stiffness between drawbar and shaft are analyzed by numerical method. The result shows enough stiff supports must be provided between shaft and drawbar to prevent occurring drawbar vibration lower than the natural frequency of 1$\^$st/ bending mode of spindle.
