A Study on the Buckling and Plastic Instable Flow in Upset Forging (업셋 단조의 좌굴 및 소성 불안정 유동에 관한 연구)

  • The plastic instable flow phenomenon happens in practical forming process, I. e. upsetting, backward extrusion, piercing, indentation. And also, it is difficult to control precisely the shape and dimensions of forming process. It is found that instabilities of the process are mainly connected with imperfections in the lubrication, billet eccentricity, inclined punch alignment. In view of the direct relationship between instable material flow and quality defects of the products and for better control of forming operation, we should necessarily find out their phenomena. In this study, we introduced the friction disturbance due to inclined punch angle. Analysis of upset forging is carried out using the rigid plastic FEM and slab method with eccentricity. Also, we considered the buckling parameters of billet with the large aspect ratio in upset forging.

Preform Design of the Bevel Gear for the Warm Forging using Artificial Neural Network (신경망을 이용한 정밀 베벨기어의 온간단조 예비성형체 설계)

  • In this paper, the warm forging process sequence has been determined to manufacture the warm forged product for the precision bevel gear used as the differential gear unit of a commercial automobile. The preform shape of bevel gear influences the dimensional accuracy and stiffness of final product. So, the design parameters related preform shape such as aspect ratio and chamfer length having an influence the formability of forged product are analyzed. Then the optimal conditions of design parameters have been selected by artificial neural network (ANN). Finally, to verify the optimal preform shape, the experiments of the warm forging of the bevel gear have been executed. The proposed method can give more systematic and economically feasible means for designing preform shape in metal forming process.

  • Semi-solid forging can be applied in industry only with enough knowledge of the effects of the forming parameters related with the process and their exact control which can be obtained by empirical or numerical methods. In the current study, the effects of process variables on semi-solid forging are discussed based on mainly numerical results. Die preheating temperature, initial solid fraction of the workpiece, and die velocity were selected as process variables, and numerical analyses using a rigid-thermoviscoplastic finite element approach that considered the release of latent heat due to phase change were carried out. In the analyses, a proposed flow stress material characterization and a solid fraction updating algorithm were employed. The obtained results from numerical analysis are discussed and are compared with some experimental observations.

  • In the forging operation of large ingot two break-down process are upsetting and cogging. The first purpose of upsetting is to ensure sufficient forging ratio for subsequent cogging operations and consolidate the voids along the centerline. The second purpose is related to improve the physical properties for a final product. Voids which are generated during the casting process can be one of the decisive defects of materials. So it is necessary to know the standard of Judgment for void-closure in upsetting operation. In practical conditions, FEM analysis(DEFORM 2D 8.1) was carried out to decide how much effective strain has influence on void-closure. It is finally suggested that the function consists of the effective strain of analysis data and the area rate of void.

  • The zinc prosphate film treatments used to lubricating treatment of mostly cold forging processes. But there are several problems happened to lubricating treatment process such as happening harmful environment on person, complex lubrication processing occurring in energy and time consumption, eco-destructive and chemical by-product generation, the needs of waste disposal etc. As a result, a water-soluble lubricant was developed to replace the perfect or some of the zinc prosphate film in the world. In order to solve these problems, this study evaluated the performance of the typical water-soluble. In this study, for these requirement inquiry of two part. First, about possibility of replace zinc phosphate lubricant, quantitatively evaluation developed of water-soluble lubricant for cold forging vs zinc phosphate lubricant. Second, About optimization of coating Process use to equipment with practicable automatic coating Process. The performance evaluation of these lubricants was conducted using the double cup extrusion test and spike forging test. With the use of the commercial FE code DEFORM, friction factor calibration curves, i.e. cup height ratio vs. punch stroke and spike height vs. punch stroke, were established for different friction factor values. By matching the cup height ratio and the punch stroke and spike height vs. punch stroke from experiment to that obtained from FE simulations, the friction factor of the lubricants was determined. Survey of comparative analysis use to SEM that sprayed lubricant surface structure of grain shape and characteristic of lubricant performance based on grain shape and deformed lubricant surface expansion. As a result, developed lubricant were found to perform comparable to or better than zinc phosphate. And thought this result, innovatively cope with generated problem of existing lubrication process.

  • This paper presents design methodology to determine the design parameters that affect the manufacture of aluminum forging piston using the FE simulation and the Taguchi method. Maximum forging load is used as the objective function, and preform, material temperature and draft angle are selected as the design parameters. Their combinations are implemented by orthogonal array, and forging load is evaluated through the simulation. From the analytic results of design parameters to minimize the load using signal to noise ratio, their optimal combinations are proposed. The proposed design methodology will be able to help in selecting proper preform among preforms and to be used in determining the optimal combination of the parameters in metal forming process.

  • This paper describes the method that can expand the forming limit of T type forging products used in aircraft and automotive forged products. The forming limitis determined by the ratio of web thickness to rib width in T type and the reduction in height of workpiece and especially depends on the ratio of web thickness to rib width. For this method, the geometric condition that consists of triangle type was introduced and FEM simulations and model exoeriments were carried out and compared with each other. The objective of this paper is to give the method not only that sink mark and folding phenomenon are eliminated but also that the forming limit and the structural strength of rib and web is increased.

  • An experimental study on forging an axi-symmetric dome type of AISI4130 was carried out using modeling material. In order to verify the validity of the experimental data, a similarity study between plasticine and AISI4130 has been made. Friction conditions were characterized by ring test for the various lubricants. For the closed-die forging experiments of an axi-symmetric dome type of AISI4130 using the plasticine, various cylindrical billets with different aspect ratios were forged and different flash width to thickness(W/T) ratios were used in order to determine the optimum forging conditions. As W/T ratios decrease forging loads decrease while excess volumes increase. It was found out that the experimental results reproduce the similiar results available in the literature. As a result of these experiments, it was construed physical modeling is an excellent tool for forging process simulation at a practical level.

  • The backward extrusion process of titanium alloy with large length to diameter ratio was simulated for different punch and die shape. The process variables such as initial billet shape, interface friction, contacting time and punch velocity were investigated and compared with experimental results. To make more effectively titanium alloy cup shape forging products with vertical wall, a modified die design which can reduce forging load, prevent sticking with punch and minimize material loss was suggested.
