Design of Gate Locations, Molding Conditions, and Part Structure to Reduce the Warpage of Short-Fiber Reinforced Injection Molded Part (단섬유 보강 사출성형품의 휨 감소를 위한 게이트 위치, 성형 조건 및 제품 구조 설계)

  • Fiber reinforced injection molded parts are widely used in recent years because of their improved properties of materials such as specific stiffness, specific strength, and specific toughness. The demand for products with high precision is increasing and it is important to minimize the warpage of the products. The warpage of short-fiber reinforced product is caused by anisotropy induced by fiber orientation as well as the residual stresses induced during the molding process. In order to reduce the warpage of the part, it is important to achieve successful mold design, processing control, and part design. In the present study, the design of gating system, molding condition, and part structure were carried out and verified with numerical analysis using a commercial CAE code Moldflow. The numbers and locations of gates were iteratively determined, and the molding conditions which can decrease the warpage of the part were investigated. Finally, slight structural modification of the part was conducted to reduce the locally concentrated warpage.

  • Injection molding is a very important industrial process for the manufacturing of plastics objects. During an injection molding process of composites, the fiber-matrix separation and fiber orientation are caused by the flow of molten polymer/fiber mixture. As a result, the product tends to be nonhomogeneous and anisotropic. Hence, it is very important to clarify the relations between separation· orientation and injection molding conditions. So far, there is no research on the measurement of fiber orientation using image processing. In this study, the effects of fiber content ratio and molding condition on the fiber orientation-angle distributions are studied experimentally. Using the image processing method, the fiber orientation distribution of weld-line parts in injection-molded products is assessed. And the effects of fiber content and injection molding conditions on the fiber orientation functions are also discussed

Use of Wastepaper for Developing Environment-friendly Shock-absorbing Materials

  • Environment-friendly shock-absorbing materials were made of wastepaper such as old corrugated containers (OCC) and old newspapers (ONP) with a vacuum forming method. The plate-like cushioning materials made of OCC and ONP respectively by vacuum forming showed superior shock-absorbing properties with lower elastic moduli compared to expanded polystyrene (EPS) and pulp mold. Even though the plate-like materials had many free voids in their fiber structure, their apparent densities (${\approx}0.1g/cm^{3}$) were a little higher than that of EPS (${\approx}0.03g/cm^{3}$) and much lower than that of pulp mold (${\approx}0.3g/cm^{3}$). However, the elastic moduli of the cushioning materials made of wastepaper were much lower than that of EPS or pulp mold. This finding implies that the cushioning materials made of OCC fibers containing more lignin than ONP show better shock-absorbing properties than ONP Moreover, the cushioning materials made of OCC and ONP respectively showed greater porosity than pulp mold. The addition of cationic starch to the cushioning materials contributed to an increase in the elastic modulus to the same level as that of EPS. Furthermore, the deterioration in fiber quality by repeated use of wastepaper played a great role in improving shock-absorbing ability.

  • Due to the widen demand of plastic part in automobiles, more accurate numerical simulation works are needed to find optimum molding process like filling fiber orientation pressure control. Therefore, C-mold software was applied for the simulation of injection molding process and cooling process in this research. The purpose of this study is developing a ball seat which made by injection process with PA66 resin and it is applied to the automobile suspension system. It must secure low friction, wear resistance and dimensional accuracy. Specially this study aims to get the quality stabilization of injection molded bass-seat parts.

  • Selective laser sintering (SLS) is a fast growing process of rapid production fur metallic based parts. To restore damaged mold surface using SLS, single layer experiments of $20{\mu}m$ Fe-Cr powder was performed under various heat input. Process window of $20{\mu}m$ Fe-Cr powder provided feasible process parameters for the smooth regular surface. To estimate coherence between melted powder and basematal, tendency of hardness distribution has been observed. Hardness of melted zone and remelted zone was diversified from 5GPa to 6.5GPa. It is over 2 times compared of hardness of basemetal. Average surface roughness of each direction on surface of melted powder was measured. Experimental results show that the mold restoring process using SLS can be successfully applied in the mold repair industry.

  • In this paper, high speed fiber optic sensor weigh-in motion (WIM) system is proposed. Bragg gratings which have several advantages such as good reproducibility and good multiplicity compare to other optical fiber sensors are used for the system. Fabry-Perot filter for the signal process, which cannot be used in the high speed measurement because of the limitation in fast operation of PZT, is excluded. A new signal processing system which employs bandwidth filter is proposed and bridge type new sensor package design is also proposed. Design of the mold supporter is modified to round shape and then supporting points do not change. The data from the fiber sensors show identical and linear behavior to the axle weight. The proposed fiber optic WIM system is tested in the laboratory and experimented with actual trucks. The new concept of calibration is introduced and calculated by the experiments. The calibrated weight data show good approximations to real axial weights regardless the velocities of the truck.

  • Fiber reinforced composite materials are widely used in automotive industry to produce parts that are large, thin. lightweight. strong and stiff. It is very important to know a charge shape in order to have good products in the compression molding. In particular, the product such as a bumper beam is composed of the random and unidirectional fiber mats. This study analyzes numerically the characteristics of flow fronts such as a bulging phenomenon made by changing viscosity of random mat and unidirectional fiber mat and slip parameters. And it is discussed that the effect of ratio of viscosity A and stack type on mold filling parameters

  • Impregnation of molten thermoplastic resin into continuous unidirectional fiber bundles was investigated. The degree of impregnation is defined as the ratio between the number of impregnated fibers and the total number of fibers of a bundle. The degree of impregnation was modeled as a function of time, impregnation pressure, temperature and tow size assuming the radial inward flow through the fiber bundle is governed by the Darcy's law. The permeability was assumed to be constant. Experiments were performed to evaluate the validity of the medel. Today's T300 graphite fiber bundles and Polyetheretherketone(PEEK) resin was used. A fiber bundle and resin powder were put into a mold and pressure and temperature were applied. After a predetermined time, the sample was taken out and microphotographs of the cross-section were taken. From the microphotographs, the number of impregnated fibers was counted and then the degree of impregnation was determined. Experiments were also performed for different tow sizes. Good agreements were found between the model and the experiments rendering a confidence in the model.

Workability Characteristics of Fiber Mixed Soil (섬유 보강 혼합토의 워커빌리티 특성)

  • This study was conducted by the slump test and the consistency test of the fiber mixed soil which is soil reinforced with fiber as a reinforced material to investigate and estimate the difficulty degree of work and the proper water content. So I would like to present the fundamental data that establishes the work standard of the fiber mixed soil. In conclusion, in this study the slump value of the fiber mixed soil increases over-all according to the increase of the water content although it has a little difference of the increase range and it is smaller than one of the soil. It is estimated that the aggregating and throwing work of the fiber mixed soil would be fine when it has the about 25 % water content and the wall and floor plastering work is the about 30 % ~ 35 % and the flowing and pouring work is the about 40 % water content as well as the mold compacting work is the about 20 %. There is no decreasing of the workability when the soil is reinforced by the fiber because the workability characteristics of the fiber mixed soil is similar to the one of the soil. Therefore, It is estimated that using the fiber as a reinforced material of soil would be appropriate for the construction.
