금속 벨로우즈의 성형 해석 (Forming Analysis of a Metal Bellows)

  • The manufacturing of metal bellows consists of the four main forming processes, deep-drawing, ironing, tube bulging and folding. Among these, the bulging and folding processes are critically important because the quality of metal bellows is greatly influenced by the forming conditions of these processes. In the present study, the finite element analysis technique is applied to the bulging and folding processes to obtain information about the design parameters of a metal bellows.

초기 이방성 SUS409L 박판재의 직사각 컵 성형을 위한 다단 디프드로잉 공정 적용에 관한 수치적 연구 (Numerical Simulation for a Multi-Stage Deep Drawing of Anisotropic SUS409L Sheet into a Rectangular Cup)

  • Recently, electric vehicles and hybrid cars are being promoted as alternatives to reduce automobile emissions. Generally, thin sheet materials such as aluminum alloy AA300X and cold-rolled steel sheet such as JIS-G-3141 are used for the container for the lithium-ion secondary batteries. In this study, a multi-stage deep drawing process is used to produce a rectangular cup from thin stainless steel sheet material, SUS409L, with an initial blank thickness of 0.4mm for the battery container application. Numerical simulations of the first through the fifth stages for the multi-stage deep drawing with thin SUS409L sheet were conducted using LS-Dyna3D Implicit/Explicit. Special consideration was given to the deformation characteristics due to the normal anisotropy of the sheet material. The numerical simulations were conducted with both isotropic properties and the anisotropic properties of the initial blank material. An unexpected forming failure, barreling in the bottom region of the deep drawn rectangular cup, was observed. This failure mode can be avoided by additional ironing thickness control during the process.

  • 다단 딥드로잉의 기술은 제조 비용과 사이클 시간 단축 등의 장점으로 인해서 금속 성형 산업에 널리 적용되고 있다. 다단 딥드로잉으로 만들어진 제품의 형상이 복잡하고 세장비 큰 특징을 가진다. 예를 들어, 휴대 전화의 배터리 캔은 대표적으로 다단 딥드로잉으로 만들어진 제품이다. 배터리캔의 형상은 높이와 두께의 큰 종횡비를 가지고 있기 때문에 제조하기 무척 어렵다. 또한 최종 조립된 부품은 다단계 딥드로잉 후 스프링백으로 인해 조립 문제가 발생한다. 이러한 배터리 캔의 조립 시 발생하는 품질 문제를 개선하기 위해서 는 드로잉 후 스프링을 줄이기는 것이 매우 중요하다. 스프링백을 감소시키기 위해 산업 현장에서는 over bending, corner setting 및 Ironing 등의 경험적 방법을 적용해 왔으나, 본 연구에서는 유한 요소법을 이용한 보토밍(Bottoming)법을 제안하여 스프링을 줄이는 실용적이고 과학적인 방법을 제안하였다. 보토밍은 드로잉으로 성형된 최종 판재에 펀치로 압축 응력을 더욱 부가하여 스프링을 감소시키는 방법이다. 최적의 금형설계를 위해서 다양한 경우의 보토밍 공정 해석 시뮬레이션이 상용 유한요소 해석프로그램 (DYNAFORM)을 이용하여 연구되였다. 보토밍 공정을 적용한 제품의 스프링백 시뮬레이션 결과와 실험 결과와 비교되었고 그 시뮬레이션 결과는 실험과 잘 일치함을 보여 주었다. 결론적으로, 제안된 보토밍 방법은 산업계에서 스프링을 줄이기 위한 실용적인 방법으로 널리 사용될 것으로 예상된다.

  • This paper describes a research work on the development of computer-aided design system for deep drawing & ironing of a high pressure vessel. An approach to the system is based on the knowledge-based rules. Knowledge for the system is formulated from plasticity theories, handbook, experimental results and empirical knowledge of field experts. An attempt is made to link programs incorporating a number of expert design rules with the process variables obtained by commercial FEM software, DEFORM and ANSYS, to form a useful package. It is composed of five main modules, which are calculation of product thickness, input, production feasibility check, process planning, and autofrettage process modules and two submodules, which are folding check and process variable verification submodules. Programs for the system have been written in AutoLISP on the AutoCAD 2000 using personal computer. The developed system makes it possible to design and manufacture large high pressure vessel requiring D.D.I. process more efficiently.

정밀 금속 벨로우즈 성형 및 스프링백 해석 (Study on the Forming and Springback Analyses of a Precision Metal Bellows)

Among these, the bulging and folding processes are critically important because the quality of metal bellows is greatly influenced by the forming conditions of these processes. In the present study, the finite element analysis technique is applied to the bulging and folding processes. The springback analysis is also called out. From the analysis results, it has been revealed that around the crown point the stress state is in one-directional tension and one-directional bending mode. Meanwhile, around the inner point of metal bellows it is in two-directional bending mode. It has also revealed that the thickness of metal bellows around the crown point is nearly uniform.

  • The conventional and new forming processes of a steel shell body are analyzed by the rigid-plastic finite element method. The conventional process contains five forming stages such as bending, drawing, ironing, heading and sizing, which was designed by a forming equipment expert. The results of simulation of the conventional forming process are summarized in terms of deformation patterns and load-stroke relationships for each forming operation. Based on the simulation results of the current five-stage, the shell body forming Process including backward extrusion is designed for improving the conventional process sequence. Forming loads of the proposed process are within the limit value, which is proposed by experts and the proposed process is found to be proper for manufacturing steel shell body.

  • The paper is concerned with the process design and the die design for manufacturing the preform of a large pressure vessel. The cold-working processes are introduced to improve the fatigue strength and to simplify the manufacturing process. By the finite element simulation, the parameter design is carried out, which is subjected to constraints such as the blank sire, press capacity and other minor limitations. The proposed design results are verified by the model experiments, in which the model is scaled down to one tenth of the original size.

  • In case of aluminum-cased battery, The ratio of height and base of square is generally above the ten times, square-shaped and problem of non-axis symmetry. It is typical model to set up the analysis method of finite element. The reliable analysis of finite element method is suggested, which is used to investigate the possibility that multi-stage deep drawing and ironing used currently is replaced by backward impact extrusion favorable in the respect of cost production and productivity. The influence of parameter was analyzed and compared, which was considered to analyze the process of large deformation plasticity such as extrusion. Die and billet was made as the same shape of finite element model. The results of experiment show good forming without the rupture and wrinkles with the optimum velocity 100mm/sec obtained by analysis.

An Integrated CAD/CAM System for CNG Pressure Vessel Manufactured by Deep Drawing and Ironing Operation

  • The fiber reinforced composite material is widely used in the multi-industrial field because of their high specific modulus and specific strength. It has two main merits which are to cut down energy by reducing weight and to prevent explosive damage proceeding to the sudden bursting which is generated by the pressure leakage condition. Therefore, Pressure vessels using this composite material can be applied in the field such as defence industry and aerospace industry. In this paper, for nonlinear finite element analysis of E-glass/epoxy filament winding of composite vessel subjected to internal pressure, the standard interpretation model is developed by using the ANSYS with AutoLISP and ANSYS APDL languages, general commercial software, which is verified as useful characteristic of the solution. Among the modules of the system, both the process planning module for carrying out the process planning of filament wound composite pressure vessel and the autofrettage process module for obtaining higher residual stress will minimize trial and error and reduce the period for developing new products. The system can serve as a valuable system for experts and as a dependable training aid for beginners.
