자동차용 냉간압연재의 원형 드로우비드 성형시 강판 재질별 마찰특성에 관한 연구 (Study on the Friction Characteristics of Various Panels in Circular Drawbead Forming of Cold Rolled Steels for Automotive Parts)

  • The drawbead is one of the most important factors in sheet metal forming for automotive parts. So clarifying the friction characteristics between sheets and drawbead is essential to improve the formability of sheet metal. Therefore in this study, drawbead friction test was performed at various panels(cold rolled steel sheets, galvanized steel sheets, electrogalvanized coating steel sheets, electrogalvanized Zn-Fe alloy steel sheets and aluminum alloy steel sheets). Circular shape bead has been used for the test. The results show that friction and drawing characteristics were mainly influenced by the nature of zinc coating.

  • The drawbead is an important part in sheet metal forming for automotive part and its effect is affected by various process parameters. Therefore in this study, drawbead friction test was performed at various process parameters - panels (cold rolled and galvanized sheet steel), lubricants (having three different viscosities), bead materials(steel, iron) and surface treatment of bead (Cr plating). Circular shape bead has been used for the test. The results show that friction and drawing characteristics were mainly influenced by the nature of zinc coating, viscosity of lubricants, surface treatment of a bead and hardness of coated layer.

  • During the forming process of sheet metals, the drawbead in the die face controls a restraining force so that the sheet flows into the die cavity with tension. In order to investigate a drawgbead restraining force and a pre-strain just after drawbeads which are essential in the finite element analysis of form-ing processes, the friction test and drawing test are employed. The experiments performed with a cir-cular bead stepped bead double circular bead and circular-and-stepped bead in the various forming conditions and bead sizes show that the restraining force varies linearly with the blank holding force. bead radius blank thickness and friction but the pre-strain nonlinearly does with them.

  • Theoretical and experimental drawing characteristics for the single circular and square drawbeads are discussed. During the blank holding process, the strain distributions of upper and lower skins of specimens, and the die reactional forces are analysed by F. E. M., and they are compared with the experimental results. The drawbead restraining forces and strain distributions for the drawn specimens by the various drawing length are also analysed and compared with the experimental results. It is concluded that the theoretical simulations and results could be very useful for the prediction of real cases.

  • The shell part is made of 2-layered blank because of functional requirements. To investigate the draw formability in this kind of part, the 2-layered sheet metal forming analysis process should be stipulated. First of all, treatment of contact with each blank must be considered to prevent the penetration on the each blank. Subsequently, applying the draw bead force is considered carefully because application of drawbead force for analysis is different with equivalent drawbead force. Formability as like crack, neck and wrinkles is estimated by FLD(Forming Limit Diagram) and thinning. A feasibility of the 2-layered sheet metal forming analysis process study is verified compare 2-layered sheet metal forming analysis with experimental results.

  • The equivalent boundary conditions have been applied to the front door panel forming process, in order to demonstrate its reliability and validity. The elongation in the bead forming process is applied to the binder wrap process as the equivalent displacement boundary condition and the restraining force in the drawing process is applied to stamping process as the equivalent force boundary condition. The result calculated with the equivalent boundary conditions shows closer coincidence with the experimental result than simulation with different boundary conditions. The numerical result fully demonstrates that drawbead forming simulation for calculation of equivalent boundary conditions is necessary and effective.

  • Three-Dimensional finite element analysis is performed using PAM-STAMP for design evaluation of automotive back door inner panel die. Gravity process by blanks own weight, binder-wrap process, and drawing process in the forming operations are sequentially simulated with Virtual Manufacturing Method. The most valuable result in this research is that 3-D FEM analysis can be applied to the design evaluation of draw die in the die try-out, though effects of mesh size and drawbead resistance force on the numerical accuracy are much sensitive. For the intensive application to draw-die design and try-out, the experimental know-hows about the forming variables such as friction coefficient, punch velocity, drawbead force, etc are necessary.

  • This paper is concerned with a forming analysis of front side members and the application of the forming effect in crash analysis of auto-body. Drawbead restraining forces are calculated with ABAQUS/Strandard in order to identify the boundary condition in forming process. Forming analysis with equivalent drawbead is carried out with LS-DYNA3D. In order to demonstrate the validity of the forming analysis, quantitative comparison of the thickness variation between the real product and the numerical simulation result is carried out. Forming histories obtained from the forming analysis are utilized as the initial condition of the crash analysis for accurate assessment of the crashworthiness.

  • In this study, in order to get the forming limit of AHSS sheet in the negative minor strain region, the shapes of die corner and drawbead are redesigned by employing the Taguchi's design of experiment method and the FEM forming simulation. With the redesigned FLD tool, the forming limit tests of automotive multi-phase(Dual Phase and Complex Phase) steel sheets which induce the normal fractures on the blank are performed.
