Process Design of Superplastic Forming/Diffusion Bonding by Using Step-by-step Pressurization (단계적 가압을 이용한 초소성 성형/확산접합의 공정설계)

  • Superplastic forming/diffusion bonding(SPF/DB) has been widely used in the automotive and aerospace industry since it has great advantages to produce very light and strong components. Finite element method(FEM) is used to model the SPF/DB process of 3-sheet sandwich panel to predict the pressure-time curve and to analyze the process parameters. In order to eliminate defects of the part, a new pressurization scheme is proposed. Contrary to the conventional one-step pressurization, which causes the folding at the DB joint, two-step pressurization can eliminate the folding. Effect of pressurization cycle was investigated by using FE analysis and proper pressurization cycle is proposed.

  • Superplastic forming/diffusion bonding(SPF/DB) processes are analyzed using a rigid visco-plastic finite element method. The optimum pressure-time relationship for a target strain rate and thickness distributions were predicted using two-node line element based on membrane approximation for plane strain shapes. Material behavior during SPF/DB of the integral structures with complicated shapes are investigated. The tying condition is employed for the analysis inter-sheet contact problems. A movement of rib structure is successfully prodicted during the forming.

A Study on the Optimum Chemical Composition of Insert Metal for Liquid Phase Diffuse Bonding (액상확산접합용 인서트금속의 화학조성 최적화에 관한 연구)

  • Effect of alloy elements on joinability of insert metal for liquid phase diffusion bonding of heat resistant alloys was investigated in this study. Also, optimum chemical composition of insert metal was explained using interpolation method. The insert metals utilized was commercial Ni-base amorphous foils and newly developed Ni-base filler metals with B, Si and Cr in this study. Melting point and critical interlayer width(CIW) decreased with increasing additional amount of B, Si and Cr, melting point lowering element of the insert metal. Optimized chemical composition of insert metals could be estimated by interpolation method. The optimum amount of B, Si, Cr addition into the insert metal were found to be about 3%, 4% and 3%, respectively. The measured characteristic values, melting point, microhardness in the bonded interlayer and CIW of the insert metals were the almost identical to ones of the calculated results by interpolation method.

  • A simple and versatile method of manufacturing semiconductor devices with pn-junctions used the silicon direct bonding technology with simultaneous impurity diffusion is suggested . Formation of p- or n- type layers was tried during the bonding procedure by attaching two wafers in the aqueous solutions of Al(NO$_3$)$_3$, Ga(NO$_3$)$_3$, HBO$_3$, or H$_3$PO$_4$. An essential improvement of bonding interface structural quality was detected and a model for the explanation is suggested. Diode, Dynistor, and BGGTO structures were fabricated and examined. Their switching characteristics are presented.

  • The bonding for Aluminum and Copper in the air is investigated in this study. This bonding method does not include the special process of removing aluminum oxide films. In case of this bending, each metal Is heated at bonding temperature where is above eutectic temperature of Al-Cu system and below melting point of Aluminum. The liquefaction around the bonding surface occurs after the diffusion at solid state of each metal. This phenomenon is predicted by the temperature range above eutectic temperature of Al-Cu equilibrium phase diagram.

  • Dimethyl Ether(DME) engine use a highly efficient alternative fuel having a great quantity of oxygen and has a advantage no polluting PM gas. The existing DME fuel cam material is a highly expensive carbide alloy, and it is difficult to take a price advantage. Therefore the study of replacing body area with inexpensive steel material excluding piston shoe and contact area which demands high characteristics is needed. The development of WC-Ni base carbide alloy optimal bonding composition technique was accomplished in this study. To check out the influence of bonding temperature and time, bonding characteristics of sintering temperature was experimented. The hardness of specimen and bonding rate were measured using ultrasound equipment. The bonding state of each condition was excellent, and the thickness of mid-layer, temperature and maintaining time were measured. The mid-layer thickness according to bonding temperature and maintaining time were observed with optical microscope. We analyzed the micro-structural analysis, formation of bonding specimen, wafer fabrication and fuel cam abrasion test. Throughout this study, we confirmed that the fuel cam for DME engine which demands high durability against velocity and pressure is excellent.

  • The superplastic forming/diffusion bonding is widely accepted as an advanced technique for forming complex industrial components. But the superplastic forming process requires much forming time and generates excessive thinning thickness distribution of formed part. Superplastic in materials is only achieved in a narrow range of strain-rate with optimum value unique to each material. In this study, finite element analysis for surperplastic forming/diffusion bonding (SPF/DB) processes of three-sheet and four-sheet sandwich parts. From this study, forming analysis have offered a lot of information for developing the forming process.

  • Superplastic forming/diffusion bonding(SPF/DB) processes with inner contact were analyzed using a 3-D rigid visco-plastic finite element method. A constant-triangular element based on membrane approximation and an incremental theory of plasticity are employed for the formulation. The hierarchical search algorithm for the contact searching has been applied. The algorithms for contact force processing were designed to handle equally well contact between deformable bodies, as well as rigid bodies. The plate of three and four sheets for 3-D SPF/DB model are analyzed using the developed program. The validity for the analysis is verified by comparison between analysis, experiment and results in the literature.

  • In this study, an injection mold with conformal cooling channels was designed and manufactured for use in the production of a thick plastic cosmetic container that required high gloss surfaces. A cooling analysis verified the design of the conformal cooling channel for the cosmetic container, and also showed that the cooling efficiency was superior to that of the straight cooling channel. Slide cores designed with the conformal cooling channel were manufactured using the Layers Parting method and vacuum diffusion bonding. Subsequent test injection and quality inspection showed no problem in the appearance and dimensional accuracy of the produced product. The cycle time for product production was about 110 seconds, sufficient for mass production.

Finite element method (FEM) is used to model the process of superplastic forming/diffusion bonding (SPF/DB), to predict the pressure-time curve and to analyze the process parameter. In this study, process design of SPF/DB is carried out a 3-sheet sandwich part. SPF/DB process with pressure control was analyzed by using finite element method. For obtaining proper shape, step-by-step pressurization is proposed. The first step of SPD/DB process is obtained by applying of pressure in patches. From the next step it applied pressure to all regions (between inner sheets, between inner and face sheets). By using the proposed pressurization scheme, deficit in part shape is found to be eliminated.
