  • A effective and accurate method of hot-forging process is essential to the design of optimized dies as well as workpiece of intial shape. the former is achieved by a proper forging sequence with invokes serious problem like excessive load and die wear, die failure, underfilling and lap defects. the latter is achieved by a proper preform design of case I, case II, case III. metal forming processes of aluminum-alloy forged at an effective strain and temperature are analyzed by the finite element method. the non-isothermal analysis have been compared with optimized in terms of preform shape.

  • The design of experiments are used for optimal design of formed tools to machine automobile bearing rubber seal die, which is classified into the high precision rubber mold. The clearance angle, rake angle and the length cutting edge are considered as the factors. The cutting force is selected to be a characteristic value and compared with the mean tool wear and life by repeated experiments. The design of the experiment is based on the repeated one-way factorial design, which finds the significance of the factors and the best level to predict the tool life by using ANOVA and regression.

  • The high-speed machining technology of difficult-to-cut material is needed to achieve the high-efficiency of die manufacturing. The high-speed machining is applied in automobile, airplane and electricityㆍelectro industry etc, because it can improve machining efficiency and productivity with high speed, high power and high rotation. In this study, high speed machinability, tool wear characteristics and its monitoring, characteristics of damaged layer, machinability of difficult-to-cut material, characteristics of a free curved surface and method of CAD/CAM system were introduced to acquire the shortening of machining time, the improvement of machining efficiency and the high quality of machined surface. Therefore, we establish the stabilization condition of difficult-to-cut material machining and present the optimal cutting condition for high-efficiency cutting.

  • The formed tool is used to machine the geometrical shape of bearing rubber seal efficiently. The bearing rubber seal has complex geometry for the complicated geometrical shape to prevent leakage of lubricant oil and influx of the dust effectively. Because it is difficult to machine the unique shape exactly by the conventional tool, the formed tool is used in machining a rubber seal die. In this paper, It is performed to investigate machining characteristic of the formed tool; cutting edge wear, cutting force, and surface quality. Also, an efficient precision machining condition is proposed, and the inspection results of rubber seal with CAI are discussed.

  • Die-casting burr to casting process is removed by post-process for assembly and quality control of product. Though robot has been widely used for deburring job before. CNC exclusive machine is currently developed for high power, high speed machining and quick tool change. Deburring tool path with complex 3D curve type is defined to make out deburring NC program. But there is no efficient method to define it currently used methods with teaching probe on machine. In this study the efficient method to make out deburring NC program is developed. 5-axis digitizing machine is used to receive data of deburring path. And the post process for NC program generation is developed in consideration of the machining conditions. The developed system is not dependent on the skill of operator and has the advantage to maintain the flexibility of job to modify NC program due to the wear of tool and aging of the die casting.

  • In manufacturing a micro die with half spherical cavity by MEDM, it is necessary to prepare an electrode with the same shape. This paper suggests a simple method to manufacture a half spherical electrode based on tool wear. The tool wears more rapidly at the edge of a cylindrical electrode. In order to make a half spherical micro electrode, cylindrical electrode was fed into the workpiece by the distance of its radius. The d/R(depth/Radius) value varied with respect to capacitance and electrode diameter. The smaller the size of electrode was, the closer the electrode tip geometry approached to a half sphere.

Effect of Ball End Mill Geometry and Cutting Conditions on Machinability of Hardened Tool Steel

  • Roughing of tool steel in its hardened state represents a real challenge in the die and meld industry and process improvement depends on research of tool material, coating technique, and lubrication. However, roughing of hardened steels generates extreme heat and without coolant flooding, tool material cannot withstand the high temperature without choosing the right tools with proper coating. This research conducted milling tests using coated ball end mills to study effects of cutting conditions and geometric parameters of ball end mills on the machinability of hardened tool steel. KP4 steel and STD 11 heat treated steels were used in the dry cutting as the workpiece and TiAIN coated ball end mills with side relief angle of 12$^{\circ}$ was utilized in the cutting tests. Cutting forces, tool wear, and surface roughness were measured in the cutting tests. Results from the experiments showed that 85 m/min of cutting speed and 0.32 mm/rev of feed rate were optimum conditions for better surface finish during rough cutting and 0.26mm/rev with the same cutting speed are optimum conditions in the finish cutting.

  • In this study, the finite element analysis of AA6061 wheel forging processes over hot working range is performed and a thermo-viscoplasticity theory applicable to hot forging is applied for simulation. Aluminum alloy has frequently been utilized to manufacture automobile and aircraft parts due to its various advantages such as lightness, good forgeability, and wear resistance. Several forging conditions are applied to the simulation, such as die speeds, rib thicknesses, and depth of die cavity. The effectiveness of the simulation results is summarized in terms of metal flow, strain distributions, temperature distributions, forging load, which are essential to over all process design.

  • In general, hot stamped component is trimmed by costly and time consuming laser cutting when the material strength is over 1,500MPa. The aim of this work was to demonstrate that the trimming die life is improved and the trimming load is decreased by lowering the strength of the region to be trimmed. The model employed in this study was a hat shape, similar to the cross section of many hot stamped products. FE-analysis of hot stamping process was performed to evaluate the effect of tool shape on cooling rate at the area to be trimmed. The best tool shape was thus identified, which created slower cooling and lower hardness at the region to be trimmed. The wear at the cutting tool edge was also reduced.

  • Today's manufacturing industry is facing challenges from advanced difficult-to-machine materials (WC-Co alloys, ceramics, and composites), stringent design requirements (high precision, complex shapes, and high surface quality), and machining costs. Advanced materials play an increasingly important role in modem manufacturing industries, especially, in aircraft, automobile, tool, die and mold making industries. The greatly-improved thermal, chemical, and mechanical properties of the material (such as improved strength, heat resistance, wear resistance, and corrosion resistance), while having yielded enormous economic benefits to manufacturing industries through improved product performance and product design, are making traditional machining processes unable to machine them or unable to machine them economically. In this paper, mechanical characteristic evaluation test of fine powder type WC-Co alloy was accomplished to obtain clear data for miniaturized special die parts machining with high reliability and high quality.
