A Study on The Design of Prestressed Die for Spur Gear Forging (스퍼기어 단조용 예압된 금형의 설계에 관한 연구)

  • In this study, the design of prestressed die for spur gear forging have been investigated. The stress concentration at notch of the die insert is very important in the design of die for the forging of spur gear such as non-axisymmetric geometry. In the previous study, the flexible tolerance method was used in order to search the optimal value of design variables considering the constrain conditions. In the design process, it was also involved the safety factor to the yield strength of each ring by considering allowable tensile or compressive hoop stress in each ring. Using this technique, the die deign for spur gear forging has been successfully performed without yielding of the die after shrink fitting and during forging.

  • This paper describes a research work of developing a computer-aided design of blanking and piercing for stator and rotor parts. Based on knowledge-based rules, the die design system, STRTDES2, is designed by considering several factors, such as complexities of blank geometry and punch profile, and availability of press equipment and standard parts. Therefore this system can carry out a die design for each process which is obtained from the result of an automated process planning system, STRTDES1 and generate part drawing and the assembly drawing of die set in graphic forms. Knowledges for die layout are extracted from plasticity theories, relevant references and empirical know-hows of experts in blanking industries.

  • Densification behavior of dissimilar material powder (copper and pure iron powder) under die compaction was investigated. Experimental data were obtained for copper and pure iron powder compacts with various volume ratios under die compaction. Dissimilar material powder was simultaneously compacted into a jointed cylindrical compact with different powder materials in inner and outer part, respectively. To simulate densification behavior of dissimilar material powder, elastoplastic constitutive equation proposed by Shima and Oyane was implemented into a finite element program (ABAQUS) under die compaction. Finite element results were compared with experimental data for densification, deformed geometry and density distribution of powder compacts under die compaction.

  • The horizontal cold chamber pressure die casting produces a variety of net shape, complicate-geometry castings with desired mechanical properties. dimensional tolerance, and surface finish. However, top quality castings can be achieved only when optimal performance of thecold chamber (shot sleeve )and plunger is maintained druing the molten metla injection phase of the process. Unforturately, inreality , shot sleeves deteriorate fast and sometimes fail catastrophically due to incorrect design. These early and unexpected failures of shot sleeves cost die casters money and productiivity. To prevent promature failures of shoe sleeves major faulure mechanisms were investigated. with the aid of analyticla solutions robust design criteria for shot sleeves have been developed. The data directly obtained from failed shot sleeves in the die casting industry for automotive parts, support a strong correlation between design and filures. by applying these design criterial we expected premature faulures of shot sleeves can be avoided in die casting industry.

  • In recent years, demands for sintered ferrous material with higher strength are increasing. To satisfy these demands, studies and commercial use of the die wall lubrication method, the warm compaction method and the combination of both methods are widely carried out to achieve high density. The die wall lubrication warm compaction method makes it possible to achieve high density by reducing internal lubricant through die wall lubrication, although the method involves several issues such as prolonged cycle time due to lubricant spraying and difficulty in spraying lubricant in the case of compacting with complicated geometry. Meanwhile, the conventional warm compaction method requiring no die wall lubricant application cannot achieve such a high density as in the case of die wall lubrication warm compaction due to higher volume of internal lubricant. However, this report discloses our study result in which the possibility of improving density is exhibited by using a lubricant type with superior dynamic ejection property that can reduce volume of lubricant additive.

  • In this paper, the serrated forming process is analyzed with finite element method. The seal should secure the overlapping portions of ligature, which has teeth for ligature to prevent from slipping each other after clamping. In the simulation, rigid-plastic finite element model has been applied to the serration forming process. Serration or teeth forming characteristics has been analyzed numerically in terms of teeth geometry based on different forming conditions. Analyses are focused to find the influence of different die movements and geometries on the tooth geometry, which is crucial for securing overlapping portions of ligature. Two major process variables are selected, which are the face angle and entry angle of punch, respectively. Extensive investigation has been performed to reveal the influences of different entry and face angles on the geometry of teeth formation in the simulation. Three different face angles of punch have been selected to apply to each simulation of serrated sheet forming process with every case of punch entry angles. Furthermore, tooth geometries predicted from simulation have been applied to the indention process for comparing proper tooth geometries to secure the sealing.

A Study on the Automatic Design Supporting for Automobile Bonnet Tools (자동차 보닛금형의 자동설계 지원시스템에 관한 연구)

  • In this study a 3-D automatic die design supporting system for a bonnet panel has been developed using Pro/ROGRAM of the widespread CAD software Pro/ENGINEER A standard drawing die was defined in terms of the punch profile, the die face geometry, and the blank sheet size. The strip layout of a trimming die was defined, in addition, in terms of the trimming line and the locations of scrap cutters. Necessary relations for each design step are formulated and rules for bottom-up type 3-D die design were set up for the automatic design of drawing and trimming dies of a bonnet. With the input geometric data of punch profile, die face, and blank sheet, this 3-D design supporting system could complete the basic design process, in case of the bonnet drawing die, in a time 78% shorter than that required by a typical 2-D CAD system. The new design system showed remarkable design efficiency also when it was applied to the case of redesign and modification of the previous standard output for a different car type.

  • Die design by computer simulation has some advantages compared with the conventional method which has performed by designer's experiences and trials and errors. The die filling and solidification process of thixoforming process were simulated by MAGMAsoft/thixo module. First of all, thixoforming die design was applied to previously geometry shape. The value of pressure distribution shows high and uniform as the gate diameter is 18mm. Designed gating system considering the deformation of die and product was suggested by the filling simulation. Gate velocity(7.25m/s) of designed gating system shows that propriety to semi-solid metal working process and CAE results were in good agreement with experimental results.

  • The die design of the liquid and semi-solid forming process is performed by CAE technology, The die design by the computer simulation has some advantages compared with the conventional method which has been performed by the designer's experiences in trials and emu. The defect zones such as porosity and shrinkage has been predicted by simulation results. The result of the numerical analysis for the proposed casting condition shows the characteristics of thixotropic flow, and was used to determine the geometry of the gating system and die cavity. The optimized production conditions were also proposed by result of computer aided engineering.

  • The shape of the blank greatly affects the formability and quality of the product after the stamping process. In this study, the geometry of the B-Pillar blank in the stamping process was optimized using design of experiments. The geometry of the blank for the B-pillar was simplified with the two length values and two radius values. The effects of design variables were studied through the Design of experiments. The stamping process of the B-pillar was predicted with the Finite Element Analysis (FEA). The optimized blank geometry was obtained. It results in the reduced maximum equivalent plastic strain. The local necking and the wrinkling did not occurred with the optimized blank geometry.
