  • This paper is concerned with the analysis of the forming characteristics of radial-backward extrusion. The single action pressing is analyzed by using the rigid-plastic FEM. The design factors such as die corner radius, gap height, and friction factor are involved in the simulation. The analysis is focused on the influences of the design factors on the maximum punch farce and metal flow into can and flange region. As a result of analysis, the gap height among the design factors is known to have a major effect on the metal flow of radial-backward extrusion for single action pressing compared with other design factors. As is expected, forming load and volume of flange increase as gap height and die corner radius increase, respectively.

  • This paper is concerned with the family of parts that generally feature a central hub with radial protrusions. As opposed to conventional forward and backward extrusion, in which the material flows in a direction parallel to that of the punch or die motion, the material flows perpendicular to the punch motion in radial extrusion. Three variants of radial extrusion of a collar or flange are investigated. Case I involves forcing a cylindrical billet against a flat die, Case II involves deformation against a stationary punch recessed in the lower die, and Case III involves both the upper and lower punches moving together toward the center of the billet. Extensive simulational work is performed with each case to see the process conditions in terms of forging load, balanced and symmetrical flow in the flange. Also, the effect of the gap size and die corner radii to the material flow are investigated. In this study, the forming characteristics of radial extrusion will be considered by comparing the forces, shapes etc. The design factors during radial extrusion are investigated by the rigid-plastic FEM simulation.

  • This paper describes the finite element analysis and die design change of cold heading punching process to increase the cold forging tool life and reduce the tool wear and stress concentration. Through this study, the optimization of punch tool design has been studied by an analysis of tool stress and wear distribution to improve the tool life. Plastic deformation analysis was carried out in order to understand the cold heading process between tool and workpiece stress distribution. Cold heading punch die design was set up to each process with different four types analysis progressing, the cold heading punch dies shapes with combination of point angle and punch edge corner radius shapes of cold forging dies, punch die material properties and frictional coefficient. The design parameters of point angle and corner radius of punch die geometry, die material properties and frictional coefficient were selected to apply optimization with the DoE (design of experiment) and Taguchi method. DoE and Taguchi method was performed to optimize the cold heading punch die design parameters optimization for bolt head cold forging process, it was possible to expect an reduce the cold heading punch die wear to the 37 % compared with current using cold heading punch in the shop floor.

  • This research introduces easy tool manufacturing method regarding tool manufacturing procedure. In the conventional method, wire cutting machining and lapping operation of corner and render region were performed after shrink-fitting to ensure the accuracy of gear profile. But lapping operation is very difficult due to corner and render is located deep inside of die. In this research, wire cutting operation was performed after $1^{st}$ ring was shrink-fitted to ease lapping operation and increase the accuracy of corner radius. Before $2^{nd}$ ring fitting, lapping was completed. Elastic deformation amount due to $2^{nd}$ ring fitting and cold forging was calculated through finite element analysis and wire cutting specification was offset in that amount. Comparison of gear dimension between analysis and forged part ensures the validity of new manufacturing methods.

  • In hydroforming, the general technique employed to overcome the problem of die corner filling consist in increasing the maximum fluid pressure during the forming process. This technique, in other hand, leads to other difficulties such as thinning and rupturing of the final work piece. In this paper, a new technique has been suggested in order to produce a part with complete filled corners. In this approach, two moveable bushes have been used. So, the workpiece moves driven by both bushes simultaneously. In the first stage, system pressure increases until a maximum of 15 MPa, providing aninitial tube bulge. The results showed that the pressure in this stage have to be limited to 17 MPa to avoid fracture. In a second stage, bushes are moved keeping the constant initial pressure. The punches act simultaneously at the die extremities. Results show that the friction between part and die decreases during the forming process significantly. Also, by using this technique it is possible to produce a part with reasonable uniform thickness distribution. Other outcomes of applying this method are the lower pressures required to manufacture a workpiece with complete filled corners with no wrinkling.

  • It is known that the temperatures of die, punch, holder and punch pad need to be kept different to get better formability in Mg sheet forming processes. Heating and cooling channels are usually equipped in each tool to assign different temperature. This study focused on the optimal design of the heating and cooling channels for a cross-shaped deep drawing die set. While the die and blankholder were heated to and kept at $250^{\circ}C$ by using heat cartridges, the punch and punch pad were kept at much lower temperature than that of the die and blankholder by water circulating through cooling channels. All the approaches were done by numerical analyses, aiming to maximize the cup height and to minimize the punch corner radius without any failure.

  • Aluminium alloy have been used extensively as forging materials for aircraft components due to their high specific strength and corrosion resistance. A large portions of these materials are used as airframe components consisted of various combination of such Rib-Web structure. But the problem of high forging pressure and defect which were caused by narrow Rib thickness prevented from the favorable developments and laboratory scaled trials. In this study, optimization of forging variables such as corner radius and temperature in Rib-Wed structure were established. The 2 mm of corner radius minimized the forging pressure to get the fixed Rib height, which well coincided with theoretical result according to Upper-Bound analysis. And optimum workpiece temperature was below 450$^{\circ}C$ in consideration of grain growth and forging defects by local melting.

  • The paper deals with an analysis of an extrusion process with a divided material flow in a combined radial - backward extrusion. We have discussed the influences of tool geometry such as punch nose angle, relative gap height, die corner radius on material flow and surface expansion into can and flange region. To analyse the process, numerical simulations by the FEM and experiment by physical modeling using Al alloy as a model material have been performed. Based on the results, the influence of fixed parameters on the distribution of divided material flow and surface expansion are obtained.

  • Computer simulations and test trials are carried out to get the optimal conditions about the stamping die design of the tailor laser welded automotive door inner. Firstly, the stamping process including gravity deflection, bead calibration, binder wrap, forming and spring back, are analyzed by the computer simulation. The results of simulation shows good correspondance with those of test trial under the same conditions. The variables of parametric study which will be investigated in the simulation and test trials, are determined form the results of the first run. The formability under the various conditions is evaluated, which are the initial postion of blank, blank holding force, corner radius and the shape of drawbead. Finally, well controled sound product without fracture, wrinkling and excessive weldline movement is obtained.

  • The L-bending of inner-structure bonded sandwich sheet metal is examined by using a bending die attached to the material testing machine. The specimen is composed of top and bottom layers and a middle layer of pyramid-core structure and each layer is bonded by brazing. The variables chosen for experiments were clearance between punch and die, location of bend line on the specimen surface and clamping type of specimen during L-bending. Effects of these variables on deformation of specimen around die-corner radius were investigated. It was shown that the irregular shapes of recess are formed in the inner layer of bended parts and they greatly depend on working conditions.
