Two Dimensional Automatic Quadrilateral Mesh Generation for Metal Forming Analysis (소성 가공 공정 해석을 위한 2차원 사각 요소망 자동 생성)

  • In a finite element analysis of the metal forming processes having large plastic deformation, largely distorted elements are unstable and hence they influence upon the result toward negative way so that adaptive remeshing is required to avoid a failure in the numerical computation. Therefore automatic mesh generation and regeneration is very important to avoid a numerical failure in a finite element analysis. In case of generating quadrilateral mesh, the automation is more difficult than that of triangular mesh because of its geometric complexity. However its demand is very high due to the precision of analysis. Thus, in this study, an automatic quadrilateral mesh generation and regeneration method using grid-based approach is developed. The developed method contains decision of grid size to generate initial mesh inside a two dimensional domain, classification of boundary angles and inner boundary nodes to improve element qualities in case of concave domains, and boundary projection to construct the final mesh.

Robust design of springback in U-channel forming using complex method (콤플렉스법을 이용한 U-채널 성형의 스프링백 강건 설계)

  • Variations of springback in stamped parts are induced by the uncontrollable noises including the variation of incoming material properties, lubrication and other forming process parameters. Reduction of springback variation is very important during springback compensation processes on stamping dies and assembly processes. To reduce the variation of springback, a robust optimization methodology which uses complex method combined with orthogonal array is proposed. The proposed method is applied to the robust design of U-channel die for the reduction of side wall curl. It is shown that the drawbead and die radius of U-channel draw die can be effectively optimized by the proposed method.

  • In this paper, experimental and numerical study on a combined sheet metal forming and plate forging of a seal part of a passenger car's hub bearing is conducted to develop the new process of which target is to remove machining process by plate forging and to achieve near-net shape manufacturing. The previous process of a sheet metal forming inevitably needed a machining process for making stepped sheet after conventional sheet metal forming in a progressive way. The stepped sheet is intended to be formed by plate forging in this study. Through the systematic way of developing the combined forming process using solid elements based-elastoplastic finite element method (FEM), several conceptual designs are made and an optimized process design in terms of geometric dimensioning and tolerance of straightness of the thin part is found, which is exposed to bending in metal forming of axisymmetric part. The predicted straightness measured by the slope angle of the tilted thin region is compared with the experimental straightness, showing that they are in a good agreement with each other. Through this study, a systematic approach to optimal process design, based on elastoplastic FEM with solid elements, is established, which will contribute to innovating the conventional small-scaled sheet metal forming processes which can be dealt with by solid elements.

Development of Forged Piston for Weight-Reduction (경량 단조 피스톤 기술 개발)

  • This forged piston is proposed with a lighter weight and higher durability than a gravity casting piston for gasoline engines. However, a forged piston is very difficult to develop and mass-produce due to lack of basic technologies such as design, material and forging technique. First, we benchmarked existing forged pistons according to database design parameters. Second, we evaluated two solidification processes, continuous casting and spray forming, to produce heat-resistant alloy billets for forging. The spray forming process gives better mechanical properties at all temperatures, particularly at elevated temperatures except when poor formability is present. We used DEFORM simulation to determine the optimum process condition with billet from spray forming and successfully commercialized it with LF Sonata HEV.

  • Sheet metal forming process is a non-linearity problem which is affected by various process variables, such as geometric shape of punch and die, frictional characteristic, etc.. Therefore, the knowledge of the influence of the process variables is needed in the design of sheet metal working processes. In this paper, cylindrical cup drawing tests for blank holding force, punch speed and lubrication between sheet material and tool were carried out to investigate the influence upon sheet formability. Experimental results were discussed about the defects on the deformation behaviors during the forming process.

  • An equilibrium approach is suggested as an effective tool for the analysis of sheet metal forming processes on the basis of force balance together with geometric relations and plasticity theroy. In computing a force balance equation, it is required to define a geometric curve approximating the shape of the sheet metal at any step of deformation from the geometric interaction between the die and the deforming sheet. Then the geometic informations for contacting and non-contacting sections of the sheet metal such as the number and length of both non-contact region, contact angle, and die radius of contact section are known from the geometric forming curve and utilized for optimization by force balance equation. In computation, the sheet material is assumed to be of normal amisotropy and rigid-phastic workhardening. It has been shown that there are good agreements between the equilibrium approach and FEM computation for the benchmark test example and auto-body panels whose sections can be assumed in plane-strain state. The proposed equilibrium approach can thus be used as a robust computational method in estimating the forming defects and forming severity rather quickly in the die design stage.

The sheet metal process with above characteristic is common used in industrial field, but in order to analysis irregular field problems the reliable and economical analysis method is demanded. Finite element method is very effective method to simulate the forming processes with good prediction of the deformation behaviour. Among Finite element method, The static-implicit finite element method is applied effectively to analyze real-size auto-body panel stamping processes, which include the forming stage. In this paper, it was focussed on the drawability factors on auto-body panel stamping by AUTOFORM with using tool planing alloy to reduce law price as well as high precision from Design Optimization of ide. According to this study, the results of simulation will give engineers good information to access the Design Optimization of die.

  • The automatic forming sequence design system can determine desirable operation sequences even if they have little experience in the design of cold forging process. This system is proposed,which generates forming sequence plans for the multistage cold forging of zxisymmetrical solid products. Since the process of metal forming can be considered as a transformation of geometry, treatment of the geometry of the product is a key in planning processes. Forming sequence for the part can be determined by means of primitive geometries such as cylinder,cone, convex, and concave. By utilizing this geometrical characteristics(diameter,height, and radius),the product geometry is expressed by a list of the pnmitive geometries. Accordingly, the forming sequence design is formulated as the search problem which starts with a billet geometry and finishes with a given product one. Using the developed system, the sequence drawing with all dimensions, which includes the proper sequence of operations for the part, is generated under the environment of AutoCAD. The preliminary choice of some feasible forming sequences can verify by using the finite element simulation.

  • High intensity metal halide discharge lamp performance, specifically the generated luminous flux and light color content, depends critically on the arc tube design. Factors influencing the design and consequent lamp efficacy include : lamp size, geometry, arc tube composition, fill chemistry, electrode design and excitation modes. Shaping of Polycrystalline Alumina(PCA) can be realized by conventional ceramic processes. Several processes are applied nowadays. Well-known in the ceramic high pressure field for decades are the pressing and the extrusion method. Newly developed slurry and precious forming technologies give the one-body seamless tubes, which improve thickness uniformity and lighting performance. Now, we reported some optical properties with different arc tube structures of ceramic metal halide lamps.
