A Study on Real Time Monitoring of Tool Breakage in Milling Operation Using a DSP (DSP를 이용한 정면 밀링공구의 실시간 파단 감시방법에 관한 연구)

  • A diagnosis system which can monitor tool breakage and chipping in real time was developed using a DSP(Digital Signal Processor) board in face milling operation. AR modelling and band energy method were used to extract the feature of tool states from cutting force signals. Artificial neural network embedded on DSP board discriminates different patterns from features got after signal processing. The features extracted from AR modelling are more accurate for the malfunction of a process than those from band energy method, even though the computing speed of the former is slow. From the processed features, we can construct the real time diagnosis system which monitors malfunction by using a DSP board having a parallel processing capability.

Breakage Detection of Small-Diameter Tap Using Vision System in High-Speed Tapping Machine with Open Architecture Controller

  • In this research, a vision system for detecting breakages of small-diameter taps, which are rarely detected by the indirect in-process monitoring methods such as acoustic emission, cutting torque and motor current, was developed. Two HMI (Human Machine Interface) programs to embed the developed vision system into a Siemens open architecture controller, 840D, were developed. They are placed in sub-windows of the main window of the 840D and can be activated or deactivated either by a softkey on the operating panel or the M code in the NC part program. In the event that any type of tool breakage is detected, the HMI program issues a command for an automatic tool change or sends an alarm signal to the NC kernel. An evaluation test in a high-speed tapping machine showed that the developed vision system was successful in detecting breakages of small-diameter taps up to M1.

  • As real-time data of factories can be collected using various sensors, the adaptation of intelligent unmanned processing systems is spreading via the establishment of smart factories. In intelligent unmanned processing systems, data are collected in real time using sensors. The equipment is controlled by predicting future situations using the collected data. Particularly, a technology for the prediction of tool wear and for determining the exact timing of tool replacement is needed to prevent defected or unprocessed products due to tool breakage or tool wear. Directly measuring the tool wear in real time is difficult during the cutting process in milling. Therefore, tool wear should be predicted indirectly by analyzing the cutting load of the main spindle, current, vibration, noise, etc. In this study, data from the current and acceleration sensors; displacement data along the X, Y, and Z axes; tool wear value, and shape change data observed using Newroview were collected from the high-speed, two-edge, flat-end mill machining process of SKD11 steel. The support vector machine technique (machine learning technique) was applied to predict the amount of tool wear using the aforementioned data. Additionally, the prediction accuracies of all kernels were compared.

  • Continuous sliding mode control is applied to turning process for cutting force regulation. The highest feedrate compatible with the allowable cutting force is applied in rough cutting process such that maximum productivity is ensured and tool breakage is avoided. The programmed feedrate is overridden after the control algorithm is carried out. However, most CNC lathe manufacturers offer limited number of data bits far feedrate override, thus resulting in nonlinear behavior of the machine tools. Such nonlinearity brings “quantized” effect, and the optimal faedrate is rounded off before being fed into the CNC system. To compensate for this problem, continuous sliding mode control is applied. Conventional switching control law at a sliding surface is replaced by a smooth control interpolation in a selected boundary layer to avoid the excitation of high-frequency dynamics. Simulation results are presented in comparison with those obtained by applying adaptive control.

  • Increasing demands in productivity are propelling the development of new manufacturing methods like hard machining, high speed cutting (HSC) or machining of difficult to machine materials. In these processes the toois are subjected to very severe mechanical, tribological and thermal loads. They fail prematurely by abrasion, cratering, edge breakage and cold welding. The performance of such tools will be enhanced by better and more wear resistant coatings. The development of these new coatings shows a clear trend towards complex multi-component and multi-layer configurations. TiAIN multilayer coating belongs to these coatings for the new cutting tool generation. This paper tries to explain the benefits of the new coatings. TiAIN multilayer coating offers the following advantages: reduction of manufacturing costs. boost productivity, and lower coolant procurement, conditioning and disposal costs.

Tool-Setup Monitoring of High Speed Precision Machining Tool

  • Recently the monitoring system of tool setting in high speed precision machining center is required for manufacturing products that have highly complex and small shape, high precision and high function. It is very important to reduce time to setup tool in order to improve the machining precision and the productivity and to protect the breakage of cutting tool as the shape of product is smaller and more complex. Generally, the combination of errors that geometrical clamping error of fixing tool at the spindle of machining tool and the asynchronized error of driving mechanism causes that the run-out of tool reaches to 3$^{\sim}$20 times of the thickness of cutting chip. And also the run-out is occurred by the misalignment between axis of tool shank and axis of spindle and spindle bearing in high speed rotation. Generally, high speed machining is considered when the rotating speed is more than 8,000 rpm. At that time, the life time of tool is reduced to about 50% and the roughness of machining surface is worse as the run-out is increased to 10 micron. The life time of tool could be increased by making monitoring of tool-setup easy, quick and precise in high speed machining tool. This means the consumption of tool is much more reduced. And also it reduces the manufacturing cost and increases the productivity by reducing the tool-setup time of operator. In this study, in order to establish the concept of tool-setup monitoring the measuring method of the geometrical error of tool system is studied when the spindle is stopped. And also the measuring method of run-out, dynamic error of tool system, is studied when the spindle is rotated in 8,000${\sim}$60,000 rpm. The dynamic phenomena of tool-setup are analyzed by implementing the monitoring system of rotating tool system and the non-contact measuring system of micro displacement in high speed.

  • As the system monitoring technology become required in order to imporve the system performance and the productivity, We've studied to the detection for the tool breakage using AE sensor that is able to detection of generated high frequency strss pulse at cutting. The method of spectrum analysis are used for analysis of AE signals in detection system. The experiments are carred out in a CNC lathe.

The Study on the Experimental Analysis for Limit Depth of Small Diameter Drilling (미소드릴링의 한계깊이에 관한 연구)

  • Small diameter drilling which take high precision in cutting work is needed more small hole and high speed working. Especially, small hole deep drilling is one of the most important machining types and its necessity and importance become more and more increasing in the whole field of industry. This paper shows the limit depths with small diameter drills using experimental analysis. The results are gained by tool dynamometer and Labview system and obtained during small diameter twist drilling system on SM45C steel for different machining conditions. The machine and tools are the CNC machining center and twist drill of diameter 1.5mm. And additionally, tool microscope show the relationship between shapes of chips and breakage shapes of small diameter drills.

  • In order to make unmanned machining systems with satisfactory performances, it is necessary to incorporate appropriate condition monitoring systems in the machining workstations to provide the required intelligence of the expert. This paper deals with condition monitoring for chatter, tool wear and breakage during turning operation. To develop economic sensing and identiffication methods for turning processes, sound pressure measurement and digital signal processing technique were proposed. We suppressed chatter by stability control methodology, which was studied through manipulation of spindle speeds regarding to chatter frequencies. It was shown that tool wear and fracture were identified and to be estimated by using the wear indices. The validity of the proposed system was confirmed through the large number of cutting tests.
