자기회귀 벡터모델을 이용한 정면밀링의 동절삭력 모델해석 (An Analysis of Dynamic Cutting Force Model for Face Milling Using Modified Autoregressive Vector Model)

  • Dynamic cutting process can be represented by a closed-loop0 system consisted of machine tool structure and pure cutting process. On this paper, cutting system is modeled as a six degrees of freedom system using MARV(Modified Autoregressive Vector) model in face milling, and the modeled dynamic cutting process is used to predict dynamic cutting force component. Based on the double modulation principle, a dynamic cutting force model is developed. From the simulated relative displacements between tool and workpiece the dynamic force domponents can be calculated, and the dynamic force can be obtained by superposition of the static force and dynamic force components. The simulated dynamic cutting forces have a good agreement with the measured cutting force.

  • An experimental study has been carried out to analyze the effect of cutting parameters (cutting speed, feed and depth of cut) and tool nose radius on the surface roughness and the cutting force components during hard turning of the AISI 52100 (50 HRC) steel with a ceramic cutting tool. The tests have been conducted according to the methodology of planning experiments, based on an orthogonal plan of Taguchi (L27). By using the response surface methodology (RSM), the components of the cutting force and the roughness of the machined surface were modeled and the effects of the input parameters were analyzed statistically by ANOVA and RSM. The results show that the feed (f), the tool nose radius (r), the cutting speed (Vc), the interaction between feed and tool nose radius ($f{\times}r$) as well as that of the quadratic effect ($f^2$) all have significant effects on the surface roughness (Ra). The feed is the most influencing factor with a contribution of 47.31%. The components of the cutting force were strongly influenced by the depth of cut, followed by the advance with a lower degree. By comparing the experimental values with those predicted by the models of the cutting force components and the surface roughness, it appears that they are in very good correlation.

Optimal design for face milling cutter by simulation

  • Based on the cutting force model, three-dimensional optimal design model was developed and optimal designed tool which is minimized cutting force is developed by computer simulation technique. In this model the objective function which is minimized resultant cutting force was used and the variables are radial rake angle, axial rake angle, lead angle of the tool. The cutting forces using conventional and optimal tools by simulation, are compared and analyzed in time and frequency domains. In time domain the cutting force of optimal tool in feed direction was more reduced and less fluctuated than that of conventional tool. Cutting forces of optimal tool in X-and Z-directions are shown a little increased than those of conventional tool. In frequency domain amplitude of insert frequency components of optimal tool in feed direction was more reduced than that of convent- ional tool. The amplitudes of insert frequency components of optimal tool in X-and Z-direction are a little increased than those of conventional tool. As the reduction of amplitude and fluctuations of the cutting force, Optimal tool is considered that tool life and surface roughness would be improved, and stable cutting would be expected.

STS 304 엔드밀 가공시 공구마멸을 고려한 절삭력 예측 (Cutting Force Prediction in End Milling of STS 304 Considering Tool Wear)

  • Cutting force characteristics is closely related with tool wear on the end milling. And it is found that the tool wear can be properly obtained by observation through the tool-maker's microscope when STS 304 is cut using an end mill. The relationship between the tool wear and the cutting force is established based on data obtained from a series of experiments. A cutting force model can be derived from basic cutting force model using parasitic force components of this tool wear. The results of th simulation using the cutting force model proposed in this paper were verified experimentally and a good agreement was partly obtained. The proposed model is capable of predicting increased cutting force due to tool wear.

  • The resultant cutting force during machining with a worn tool is viewed as a decomposition of the cutting force into a cutting force component related to chip removal from the workpiece and into a component dependent on the contact force between the tool flank's wear land and the workpiece. The shear line method, in which the cutting force is considered proportional to the length of the shear line, is used to calculate the cutting force component for the removal of the chip, while the elastic effect of the workmaterial on the tool is taken into consideration to analyze the effect of tool flank wear. The predicted resultant cutting force, expressed as the sum of both components, is compared to experimental data obtained during wave-on-wave cutting.

  • In this study, a mechanistic model of cutting force components in up and down end milling process is presented. Using this cutting force model of 4-tooth endmills with various helix angles, cutting force variation of inconel 718 has been predicted. Predicted values of cutting force components are coincide well with the measured ones. As helix angle increases, overlapping effects of the active cutting edges increase. In up endmilling the magnitudes of radial and feed cutting force componts FX and FY are lowest when the helix angle is $40\{\circ}$, but in down endmilling the magnitudes of these values increase slightly as helix angle becomes large.

절삭저항의 동적성분에 미치는 절삭조건의 영향에 관한 연구(II) (A Study on the Influence of Cutting Conditions on the Dynamic Component of Cutting Resistance(ll))

  • In this study, the static and dynamic components of cutting resistance were measured with tool dynamometer (Swiss, pieso-electric type) when S45C, A1-alloy and brass were drilled under the some variable conditions. The results obtained are as follows; 1) The dynamic components of these cutting resistance are not related to the depth of drilled hole. 2) The static and dynamic components of cutting resistance are increased in accordance with the increase of feed and drill diameter. 3) The dynamic components of thrust force are increased in accordance with the increase of spindle speed. 4) The rate of the dynamic component to the static component is 0.3 .approx. 0.5 in torque, 0.1 .approx. 0.2 in thrust force. 5) The characteristic of the tool system is affected in dynamic component of cutting resistance, and the creasted frequency and amplitude of the chip are determined by the crilled materials. 6) The maximum amplitude of the dynamic component is increased proportionally in accordance with the feed rate and the spindle speed.

  • Advanced sensor design and filtering technology have been studied to obtain information for condition monitoring and diagnostics inmachining processes. To develope and economic monitoring system in end milling processes, indirect and reliable type of cutting force estimators were required. In this paper, an estimation method of cutting forces during end milling processes was studied through the measurement of current signals obtained from spindle and feeddrive motors. Cutting force and torque models were derived from the cutting geometry in down milling processes. Relationships between motor currents and cutting forces were also developed in the form of AC and DC components from the developed force models. The validity of the cutting force estimator was confirmed by the experiments under various cutting conditions.

  • In this paper, the cutting force calculation of ball-end mill processing was modeled mathematically. All derivations of cutting forces were directly based on the tangential, radial, and axial cutting force components. In the developed mathematical model of cutting forces, the relationship of average cutting force and the feed per flute was characterized as a linear function. The cutting force coefficient model was formulated by a function of average cutting force and other parameters such as cutter geometry, cutting conditions, and so on. An experimental method was proposed based on the stable milling condition to estimate the cutting force coefficients for ball-end mill. This method could be applied for each pair of tool and workpiece. The developed cutting force model has been successfully verified experimentally with very promising results.

  • Radial immersion ratio is an important factor to determine the threshold in face milling and should be estimated in process for automatic force regulation. In this paper, presented is a method of on-line estimation of radial immersion ratio using cutting force. When a tooth finishes sweeping, sudden drop of cutting forces occurs. These force drops are equal to the cutting forces that act on a single tooth at the swept angle of cut and can be acquired from cutting force signals in feed and cross-feed directions. The ratio of cutting forces in feed and cross-feed directions acting on the single tooth at the swept angle of cut is a function of the swept angle of cut and the ratio of radial to tangential cutting force. In the research, it is found that the ratio of radial to tangential cutting force is not affected by cutting conditions and axial rake angle. Therefore, the ratio of radial to tangential cutting force determined by just one preliminary experiment can be used regardless of the cutting conditions. Using the measured cutting forces and predetermined ratio, the redial immersion ratio is estimated. various experiments show that the radial immersion ratio can be estimated by the proposed method very well.
