The Study of Sheet Hydro-Mechanical Forming Process for Aluminum Alloy Sheets by Experiment and Finite Element Analysis (알루미늄 판재 적용 십자형 액압성형 공정의 해석 및 실험적 고찰)

  • Hydro-mechanical forming process has numerous advantages compared to those of a conventional deep drawing process such as an excellent surface quality and low costs of dies. In fact, Hydro-mechanical forming is a desirable forming process for producing complex parts in automotive body components, and it is an excellent candidate for the forming process of aluminum panels. In this research, Hydro-mechanical forming process with a cross shape punch has been studied for Al-Si-Mg alloy sheets. Finite element analysis by LS-Dyna has predicted the deep drawing depth of the aluminum sheets, and the experiment has confirmed that result. Put Abstract text here.

  • To overcome the demerit of conventional forming method, new forming method, pressureless powder packing forming method, was investigated. This technique is performed by powder packing followed by the infiltration of binder solution. Various alumina powders were used as starting materials and the powders showing good packing condition through powder packing experiment were chosen. The green densities prepared by this new forming method with these powders were lower than those of specimens by pressing method, but, nearly same density was obtained in case of green body prepared with the powders having high packing density. The distribution of binder in a green body was homogeneous and it was possible to a complex shape form by this forming method.

  • The multi-point forming (MPF) process for three-dimensional curved sheet metal has been developed as an alternative to the conventional die forming process since MPF allows the manufacturing of various shapes using one die set and reduce the cost of production. However, the MPF process cannot provide high quality products yet due to defects occurring in the sheet such as dimples and wrinkles. It can also lead to economic loss because of long tool setup time and additional machining required outside of the sheet formed area. In this study, a new sheet metal forming method, called flexible roll forming (FRF), is proposed to solve the problems of existing processes for three-dimensional curved sheet metal. This progressive process utilizes adjusting rods, as well as upper and lower flexible rollers as forming tools. In contrast with the existing processes, FRF can reduce the additional production costs because of the possible blank size for the part longitudinal direction, which is unrestricted. In this research, methods and procedures of the flexible roll forming technology are described. Numerical forming simulations of representative three-dimensional curved sheet products are also carried out to demonstrate the feasibility of this technology.

A Study on Low Temperature Phosphating for Cold Forming (냉간 가공용 인산염 피막처리의 저온화에 관한 연구)

  • Zinc phosphating for cold forming of steel was studied with emphasis on decreasing phosphating temperature. To lower phosphating temperature, some techniques, such as adding Cu ion into bath, using activator in the form of pre-dip, and aeration in bath, instead of using conventional accelerator, namely oxidizing agent, have been tried. It was revealed that phosphating, leading to coatings of Improved uniformity and fine crystal size, can be carried out using above techniques at lower temperature ($55^{\circ}C$) compared to conventional phosphating temperature ($80 ~ 90^{\circ}C$ ). Under present condition, it was seen that optimum concentrations of Cu ion in phosphating bath and activator in pre-dip are 0.015% (w/w) and 2.0 g/1, respectively. The coating weight was within the range of 15 ~ 20 g/$\m^2$. When lubricant was applied into phosphating coatings, the amount of lubricating component (total soap) was found to be 6 ~ 10 g/$\m^2$ and the lubricated panel revealed excellent lubricating properties.

  • In this paper, experimental and numerical study on a combined sheet metal forming and plate forging of a seal part of a passenger car's hub bearing is conducted to develop the new process of which target is to remove machining process by plate forging and to achieve near-net shape manufacturing. The previous process of a sheet metal forming inevitably needed a machining process for making stepped sheet after conventional sheet metal forming in a progressive way. The stepped sheet is intended to be formed by plate forging in this study. Through the systematic way of developing the combined forming process using solid elements based-elastoplastic finite element method (FEM), several conceptual designs are made and an optimized process design in terms of geometric dimensioning and tolerance of straightness of the thin part is found, which is exposed to bending in metal forming of axisymmetric part. The predicted straightness measured by the slope angle of the tilted thin region is compared with the experimental straightness, showing that they are in a good agreement with each other. Through this study, a systematic approach to optimal process design, based on elastoplastic FEM with solid elements, is established, which will contribute to innovating the conventional small-scaled sheet metal forming processes which can be dealt with by solid elements.

  • Electromagnetic forming(EMF) is one of the high-speed forming methods, and has been used to deform metal sheets. The advantages of electromagnetic forming are reduced wrinkling due to non-contact characteristic and fine formability because of the high speed impact. In the current study, we suggest the application of electromagnetic forming to emboss pattern shapes using electromagnetic forces with only one forming coil and one punch. The high impact of the sheet at speeds of 100~300m/s produces significant coining pressure. In the current paper, electromagnetic forming was applied to Al 1100-O sheets; with thickness of 1.27mm and an area of $40mm{\times}40mm$. Using a single spiral coil, totally different types of patterns were created. Four different patterns were successfully produced on the aluminum sheet. The length and depth of the patterns were measured by three-dimensional scanning. Comparisons to the die shape showed good agreement. The test results confirm that emboss pattern forming by EMF using a single die can be used to replace the costly conventional method.

  • This paper suggests the new technology to control metal flow in orther to change of the cold forging from conventional deep drawing forming. This technology can be summarized the complex forming, which consists of bulk forming and sheet forming, and multi-action forging, which be performed double action press. The proposed technology is applied to hub clutch model which is part of auto-transmission for automobile. The purpose of this study is to investigate the material flow behavior of hub clutch through control the relative velocity ratio and the stroke of mandrel and punch using the flow forming technique. First of all, the finite element simulations are applied to analyse optimal process conditions to prevent flow defect(necking defect etc.) from non-uniform metal flow, then the results are compared with the plasticine model material experiments. The punch load for real material is predict from similarity law. Finally, the model material experiment results are in good agreement with the FE simulation ones.

Blank Design for Sheet Metal Product Based on Direct Design Method (직접설계법에 의한 박판부품의 초기형상설계)

  • In order to improve trial-and-error based conventional practices for optimizing forming processes, a direct design method to guide iterative design practices, called the ideal forming theory, has been previously developed. In the theory, material elements are required to deform following the minimum Plastic work Path. The theory can be used to determine the ideal initial blank shape needed to best achieve a specified final shape while resulting in optimum strain distributions. In this work, the direct design method based on the ideal forming theory was applied to design initial design shape for VCR deck chassis. Based on the solution of the ideal forming theory, FEM analysis was utilized to evaluate an optimum blank shape to be formed without tearing. Simulation results are in good agreement with experimental data. It was shown that the proposed sequential design procedure based on direct design method and FEM can be successfully applied to optimize the die design Procedure of sheet metal forming processes.

  • The back beam for a automotive bumper was roll formed to improve performance, reduce weight and save cost. For the back beams produced by conventional stamping and roll forming, the crashworthiness analyses were carried out by numerical simulation and real impact test. The characteristic properties and applicability of the roll formed back beam are discussed from the results of the analyses.
