The Effect of Shrink fit on the Thermal Crown Analysis in Twin Roll Strip Casting Process (쌍롤형 박판주조공정에서 열박음을 고려한 열적 크라운해석)

  • In twin roll strip casting process, coupled analyses of heat transfer and deformation for the cast roll are carried out by using the finite element program MARC to examine the thermal crown. Shrink fit effect and plastic deformation are considered. The results shows that the thermal crown is greatly influenced by shrink ft and that the thermal crown for POSCO Pilot Caster 2 Copper Roll has “M” shape. The effects of several factors on thermal crown are also investigated. The amount of thermal crown increases as heat flux, casting speed, steeve thickness and casting roll width increase and decreases as the casting roll diameter increases.

  • In this study, casting/forging process was used to produce an aluminum lower control arm for automobiles. Firstly, casting experiments were carried out to get an enhanced preform for forging the lower control arm. In the casting experiment, the effect of an additive, Sr, on the mechanical properties such as tensile strength and elongation and the microstructure of a cast preform were investigated. And a finite element analysis was peformed to determine an optimal configuration of the cast preform. Lastly, a forging experiment was carried out to make the final product of aluminum lower control arm by using the above cast preform. In the casting experiments, when 0.025% Sr was added into molten A356, the maximum values of tensile strength and elongation of the cast preform were obtained. In the forging experiment, It was confirmed that the optimal configuration of a cast preform predicted by FE analysis was very useful. The cast/forged product using designed preform was made without any defects.

  • In this study, an innovative semi-solid die casting technology to replace heavier cast iron compressor parts with lightweight aluminum castings was proposed, and the application possibility for home-appliance component was investigated. The most important factors regarding the semi-solid die casting process are the reheating process of the raw materials to the semi-solid state, specifications of the forming machine, the optimal injection conditions and die design. Materials used in this study were A3S7 and hSn alloys fabricated by the electromagnetic stirring process. The optimal injection conditions for semi-solid die casting process were Presented with the reheating conditions of the semi-solid materials. To investigate the effect of plunger tip shape on the formability and mechanical properties in semi-solid die casting process for complicated shape part, two kinds of plunger tip shape with long and short plunger tip taper are proposed.

  • The effects of the revolution speed on the mechanical properties and microstructure of Cr-Mo steel during vertical centrifugal casting using investment mold were investigated. The casting yield, tensile strength, hardness and absorbed energy during impact test were increased with increasing revolution speed. The effect of mass variation caused by the change in the revolution speed on the grain size was the most significant.

  • Ni-Al based intermetallic compounds of self-propagating high-temperature synthesis (SHS) by the heat of molten aluminum and been coated on the aluminum casting alloy. The effects of the pouring temperature in casting and the thickness of casting substrate on SHS of the coating layer have been investigated. The experimental result showed that the reaction of the coating layer was activated with increasing the pouring temperature in casting and the thickness of casting substrate. However, the aluminum substrate was re-melted by the heat of formation for intermetallic compounds. Then, it was considered that some mechanical or thermal treatments for elemental powder mixtures were required to control the heat of formation for intermetallic compounds in advance.

  • A machine frame has been manufactured by casting. However, due to the development of the industrial society, 3-D duties was refused. Especially, the declination of the casting industry makes it difficult to produce the frame. Many companies still manufacture the small casting products. The large casting products are extremely limited and manufactured for their own use. Therefore, it is difficult to keep the term of order. In this study, the characteristics of steel structure which is produced by welding were identified in the view of mechanical strength of steel structure which is produced by welding were identified in the view of mechanical strength to substitute steel structure for casting frame. But welding structure has the residual stress, HAZ and welding deformation. Residual stress and HAZ especially cause crack growth. The proposed steel structure, based on the simulation and experiment(tensile curve and S-N curve), can reduce not only the producting term but also the weight of the frame.

  • Partial squeeze die casting is a special die casting process which combines squeeze technique to conventional die casting. The influence of squeeze pressure $(1500-3000kg/cm^2)$ and time-lags(0.5-2.0sec) on defect control, density and microstructure of ADC12 alloy die casts has been studied by appling partial squeeze die casting to air compressure front housing production. Defect free, maximum density of $2.736kg/cm^3$ with sound microstructure of ADC12 alloy die cast has been obtained by partial squeeze die casting technique at the pressure of $2000-2500kg/cm^2$ and time-lags of 1.0-2.0sec.

  • Disposal of casting foundry fly ash generally depends on reclamation up to the present. This is the great loss from a standpoint of saving resources and utilizing industrial wastes. Therefore, a study on the reuse of fly ash as a substitute material for construction is necessary in order to utilize industrial wastes, to reduce cost and improve quality in producing concrete products, and to protect environment from pollution. In this study, methods for the reuse of the casting foundry fly ash, industrial wastes products, as an admixture for concrete are discussed. For this purpose, fly ash was extracted from casting foundry and tests of physical and chemical properties are executed. Also, various characteristics of concrete using fly ash as an admixture are experimented. Finally, the reuse methods for casting foundry fly ash are presented.

  • The vacuum investment casting process for a large gas turbine component, Inner Preswirl Support (IPS), was simulated by using commercial FEM package ProCAST(TM) with view factor radiation method. The solid fraction in mushy zone was directly measured by Differential thermal analysis(DTA-DSC mode). Three types gating design. considering liquid flow and heat release through it. were proposed. Solidification had begun at the ribs or thin sections of the IPS casting and advanced further through the upper and lower gates. The computed temperature gradient G and G/R values at 70% solidified temperature were used for prediction of microshrinkage formation during casting. The effect of mold preheat on the thermal history of the casting displayed minute effect on the microshrinkage formation.

Coupled analyses of heat transfer and deformation for the cast roll are carried out by use of the finite element program MARC to examine the thermal stress and deformation. The effects of several factors on thermal stress and deformation are also investigated. The amount of thermal stress increases when the ni thickness increases and when the casting speed and the copper sleeve thickness decrease.
