Improvement of Powder Feeding Characteristics of Fine$5\mu\textrm{m}$ $Al_2O_3$ Powder by Modification of the Powder Feeding Systems and Characterization of the Coating Layer depending on Plasma Spraying Conditions (분말송급장치의 개조에 의한 미세$5\mu\textrm{m}$ $Al_2O_3$분말의 송급 특성개선 및 플라즈마 용사조건에 따른 코팅층의 특성분석)

  • A scope of this study is to establish the optimum plasma spray conditions for fine ($5\mu\textrm{m}$) $Al_2O_3$ powder. However, the flowability of the $Al_2O_3$ powder is not so good because of irregular particle shape and fine particle size. Therefore, powder feeding system was modified by 1) change of powder feeding line material from polymer to copper 2) shorten the powder feeding tube length 3) heating the powder feeding system to $80^{\circ}C$4) vibrating the powder feeding line continuously, in order to feed the fine powder homogeneously. The homogeneous powder feeding conditions were obtained with the modified powder feeding system by controlling the powder carrier gas flow and the powder flow rate indicator. The best plasma spraying conditions for the fine $Al_2O_3$ powder were found out as 40kw gun power, 80 g/min. powder feed rate and 50 mm working distance after characterizing the microstructure, hardness and wear loss of the $Al_2O_3$ coating layer.

  • In automobile industry, it is necessary to reduce the weight from the view point of energy and environmental problems in these days. One of the ways for weight reduction is using adhesive aluminum structures. In this study, ultrasonic signals reflected from the adhesively bonded joint layer are used to evaluate the adhesively bonded joints. FFT is performed to determine bond-layer parameters such as effective thickness and frequency for adhesively bonded joint Al 6061 plates in comparison with the measured and theoretical ratios. And the parameters of ultrasonic wave and the J-integral are investigated to evaluate the adhesively bonded joint strength by DCB specimens.

  • A 3-D vision system is developed to evaluate blanks' line up and monitor gap and thickness difference between blanks in tailored blank welding system. A structured lighting method is used for 3-D vision recognition. Images of sheared portion in blanks are irregular according to roughness of blank surface, shape of sheared geometry and blurring. It is difficult to get accurate and reliable informations in the case of using binary image processing or contour detection techniques in real time for such images. We propoe a new energy integration method robust to blurring and changes of illumination. The method is computationally simple, and uses feature restoration concept, different to another digital image restoration methods which aim image itself restoration and may be used in conventional applications using structured line lighting technique. Experimental results show this system measuring repeatability is .+-. pixel for gap and thickness difference in static and dynamic tests. The data are expected to be useful for preview gap control.

Effect of Post-Weld Heat Treatment on the Mechanical Properties and Microstructure of P-No. 1 Carbon Steels (P-No. 1 탄소강의 기계적 특성과 미세조직에 미치는 용접후열처리의 영향)

  • This study aims to investigate the suitability of requirement for post-weld heat treatment(PWHT) temperature when different P-No. materials are welded, which is defined by ASME Sec. III Code. For SA-516 Gr. 60 and SA-106 Gr. B carbon steels that are typical P-No. 1 material, simulated heat treatment were conducted for 8 h at $610^{\circ}C$, $650^{\circ}C$, $690^{\circ}C$, and $730^{\circ}C$, last two temperature falls in the temperature of PWHT for P-No. 5A low-alloy steels. Tensile and Charpy impact tests were performed for the heat-treated specimens, and then microstructure was analyzed by optical microscopy and scanning electron microscopy with energy-dispersive spectrometry. The Charpy impact properties deteriorated significantly mainly due to a large amount of cementite precipitation when the temperature of simulated heat treatment was $730^{\circ}C$. Therefore, when dissimilar metal welding is carried out for P-No. 1 carbon steel and different P-No. low alloy steel, the PWHT temperature should be carefully selected to avoid significant deterioration of impact properties for P-No. 1 carbon steel.

  • Recently, Self Piercing Rivet(SPR) has been spotlighted in the automotive industry as a substitutive resort of spot welding and has also been watched by the designer as lightening a car body due to their superior assembly processes. Fatigue behavior of SPR joint needs to be investigated experimentally and numerically to predict its structural stiffness and fatigue life. Testing of lap-shear specimens with various material combinations is performed to obtain the joining strength and the fatigue life of SPR connections. The simulation of SPR lap-shear specimens is also conducted to obtain the structural stiffness of SPR connections under different material combinations. A Finite element model of the SPR lap-shear specimen is developed using a FEMFAT SPR pre-processor. The fatigue lift of SPR specimen is predicted using a FEMFAT 4.4e based on the liner finite element analysis.

A Study for Mitigating Residual Stress in CRDM Penetration Nozzle Weld (제어봉구동장치 관통노즐 용접부의 잔류응력 완화를 위한 연구)

  • In this study, we proposed new method to mitigate tensile welding residual stress for preventing PWSCC in CRDM nozzle. Residual stress analysis using finite element method is performed to confirm benefit of the new method. In case of applying existing method, tensile axial residual stress decrease by about 28% and tensile hoop residual stress decrease by about 33%. In case of applying the new method, tensile axial residual stress decrease by about 32% and tensile hoop residual stress decrease by about 43%. Therefore, we conclude the new proposed method is more effective to prevent PWSCC than existing method.

  • 저항 스폿용접은 두 개의 금속판을 서로 겹쳐서 양쪽에 전극으로 압력을 가하면서 대전류를 흘려보낼 때 재료의 접촉면의 저항에 의해 발생하는 줄울열을 이용하여 재료를 용융시켜 두 모재를 접합시키는 방법이다 산업현장의 자동 용접라인에서 로봇암의 끝단에 부착하여 사용하던 기존의 공압건은 시편에 주어지는 압력이 일정하여 실시간 가압력 변화가 어렵고, 전극벌림의 임의 조정이 불가능하였다. 본 연구에서는 서보 모터를 채용한 서보건 시스템의 실시간 가압력제어와 용접도중 일정한 파우어를 공급하는 정전력 제어방식을 이용하여 용접 품질을 향상시키고자 한다.

Investigation of Development of Bumper Back-Beam Using a Thermoplastic Polyolefin (열가소성 폴리올레핀으로 구성된 범퍼 후방 보 개발에 관한 연구)

  • Recently, the application of the plastic material to automotive components and structures has steadily increased to satisfy demands on the saving of overall weight and the improvement of energy efficiency. The objective of this paper is to investigate the development of a bumper back-beam using a thermoplastic olefin (TPO). The bumper back-beam was designed to be manufactured from the injection molding process. In order to obtain a proper design of the bumper back-beam, three-dimensional finite element analyses were performed for various design alternatives. Stress-strain curves for different strain rates were measured by high speed tensile tests of the TPO to consider strain rate effects in the FEA. The influence of the sectional shape and the rib formation on the contact force-intrusion curves, the deflection and the energy absorption rate of the bumper back-beam was examined. From the results of the examination, a proper design of the bumper back-beam was acquired. The bumper back-beam consisting of TPO was fabricated from the injection moulding process and the vibration welding. Pendulum crash tests were carried out using the fabricated bumper back-beam. The results of the tests showed that the designed bumper back-beam can satisfy requirements of the federal motor vehicle safety standard (FMVSS). Through the comparison of the previously designed bumper back-beam with the newly designed bumper back beam, it was noted that the weight of the designed bumper back-beam is lighter than that of the previously designed bumper back beam by nearly 16 %. In addition, it was considered that the newly designed bumper back beam can improve recycling of the bumper back-beam.

  • 용접은 산업계의 기계 조립 및 접합을 위한 공정의 주요한 작업으로 조선, 중공업, 건설 등 산업현장에서 사람에 의한 수동적인 작업으로 대부분 수행된다. 이러한 용접 작업을 수행하는 용접 기술자는 산업 현장 훈련원과 직업 교육 학교에서 양성되지만 용접 훈련 과정은 실습 초보자에게 위험하고, 장시간 교육하기에 어려울 뿐 아니라 재료 낭비, 의사 소통의 한계, 즉석 결과 평가의 한계, 공간부족 등 다양한 문제가 있다. 그러므로, 안전하고 반복적인 실습 환경 제공하고 장시간 및 다수 교육참여 지원 등이 가능한 시스템을 구축하여 숙련된 우수 인력 조기 확보와 훈련 비용을 절감할 필요가 있다. 본 논문에서는 실제와 동일한 상호작용을 제공할 뿐만 아니라 고품질로 훈련 환경을 가시화하여 용접 상황을 동일하게 모사하는 가상 현실 기반 용접 훈련 시뮬레이터를 제시한다. 이 시스템은 용접의 형상과 환경의 고품질 가시화, 경험 DB를 통한 용접의 비드 형상 데이터 획득, 용접 토치를 이용하는 사용자 상호작용, 용접 훈련 결과 평가 및 최적 작업 가이드, 용접 콘텐츠 저작, 다양한 용접 훈련을 가시화하는 하드웨어 플랫폼으로 구성된다. 고품질 가상 용접 가시화는 경험 DB 기반 비드 형상 데이터와 신경회로망을 이용한 비드 형상 예측을 통해 실시간 비드 표현이 이루어지며 쉐이더 기반 고품질 모재 및 비드 표현, 아크 불꽃 효과 표현을 포함한다. 사용자 상호작용은 현장 작업 도구와 일치된 토치 인터페이스와 위치추적을 이용하여 토치의 작업각, 진행각, 속도, 거리 등을 반영할 수 있으며 진동과 소리 등 용접 훈련의 사실적 상호작용도 재현하였다. 용접 훈련 평가 및 최적 작업 가이드는 훈련자의 용접속도, 거리, 각도 등의 사용자 작업 결과를 그래픽으로 표현하고, 애니메이션을 통한 훈련 자세를 추후 분석할 수 있도록 하였고, 가상토치, 기준선, 수치계기 등을 이용한 최적 작업 훈련 가이드 제시하였다. 훈련 콘텐츠 저작은 메뉴UI 기반으로 용접의 전류, 전압 등의 조건과 상황을 선택하도록 제시하였고, 하드웨어 플랫폼은 워크벤치형 입체 디스플레이 방식으로 용접 환경을 가시화하였고, 위, 정면, 아래보기 등 다양한 용접 자세 변경을 지원 할 수 있도록 구축하였다. 이러한 가상현실 기반 훈련 시뮬레이터는 아크열 발생에 따른 장시간 훈련의 어려움을 극복할 수 있고, 다양한 실습 환경을 바꾸어 가며 반복적인 훈련이 가능하고, 실 재료를 사용하지 않아 재료의 낭비를 줄일 수 있는 환경 친화적인 안전하고 효율적인 훈련 실습 환경을 제공할 수 있다.

Development and Evaluation of Predictive Model for Microstructures and Mechanical Material Properties in Heat Affected Zone of Pressure Vessel Steel Weld (압력용기강 용접 열영향부에서의 미세조직 및 기계적 물성 예측절차 개발 및 적용성 평가)

  • A prediction procedure has been developed to evaluate the microtructures and material properties of heat affected zone (HAZ) in pressure vessel steel weld, based on temperature analysis, thermodynamics calculation and reaction kinetics model. Temperature distributions in HAE are calculated by finite element method. The microstructures in HAZ are predicted by combining the temperature analysis results with the reaction kinetics model for austenite grain growth and austenite decomposition. Substituting the microstructure prediction results into the previous experimental relations, the mechanical material properties such as hardness, yielding strength and tensile strength are calculated. The prediction procedure is modified and verified by the comparison between the present results and the previous study results for the simulated HAZ in reactor pressure vessel (RPV) circurnferential weld. Finally, the microstructures and mechanical material properties are determined by applying the final procedure to real RPV circumferential weld and the local weak zone in HAZ is evaluated based on the application results.
