Evaluation of the Effect of Rotating Tool for Friction Stir Welding Al6005-T6 (회전공구 회전속도에 따른 알루미늄 합금 (Al6005-T6)의 마찰교반접합 특성 연구)

  • In this study, we report characteristics of friction stir welding (FSW) technique applied to Al-6005-T6 extruded sheets, which is a common material for railway car bodies. With the welding speed fixed at 300 mm/min, the revolution per minute (RPM) of the rotating tool was varied from 600 to 1800 RPM, with the aim at evaluating the resultant microstructure and mechanical behaviors. Comparison is also made with the conventional Metal Inert Gas (MIG) welding technique. Unlike MIG, no micro-voids were observed for FSW specimens. Hardness measurement revealed that the increased heat input by increasing RPM results in widened heat affected zone (HAZ) and decreased hardness for HAZ due to grain coarsening. Hardness results for the nugget do no show difference. During tensile tests, specimens fractured at HAZ, and increasing rpm led to decrease of the yield stress and tensile stress for the selected RPM range, which is considered to be due to the grain coarsening for HAZ.

  • The recent tendency in the automobile industries is toward light weighting vehicle body to improve the problems by environmental pollution as well as improving fuel cost. The effective way to reduce the weight of vehicle body seems to be application of new materials for body structure and such trend is remarkable. Among the various materials for vehicle body, stainless steel sheet (for example, 301L and 304L), TRIP steel and cold rolled steel sheets are under the interests. However, in order to guarantee reliability of new material and to establish the long life design criteria of body structure, it is important and require condition to assess spot weldability of them and fatigue strength of spot welded lap joints which were fabricated under optimized spot welding condition. And, recently, a new issue in the design of the spot welded structure is to predict economically fatigue design criterion without additional fatigue tests. In general, for fatigue design of the spot-welded thin sheet structure, additional fatigue tests according to the welding condition, material, joint type, and fatigue loading condition are generally required. This indicates that much cost and time for it should be consumed. Therefore, in this paper, the maximum stresses at nugget edge of spot weld were calculated through nonlinear finite element analysis first. And next, obtained the ${\Delta}P-N_{f}$ relation through the actual fatigue tests on spot welded lap joints of similar and dissimilar high strength steel sheets. And then, the ${\Delta}P-N_{f}$ relation was rearranged in the ${\Delta}{\sigma}-N_{f}$ relation. From this ${\Delta}{\sigma}-N_{f}$ relation, developed the fatigue design technology for spot welded lap joints of them welded using the optimized welding conditions.

  • In automotive industry, applying of Mg alloy to autobody has been issued recently as a light metal. But poor resistance spot weldability of Mg alloy is blocking commercialization. So studies on improving resistance spot weldability of Mg alloy is increasing continuously. For reduce loss of heat input during welding, inverter DC power source is considered because of short rise time to target welding current. But rapid rising of welding current can increase temperature rapidly in nugget and oxide film between electrode and base metal, and that causes generating expulsion on low welding current range. In this study, for increase optimum welding current range and prevent generating expulsion, applicate various types of welding current waveform controls during resistance spot welding. For analysis effects of each current waveform control, acceptable welding current regions according to electrode force and welding time is determined and lobe diagram is derived. In result, pre heat is proposed as optimum type of welding current waveform control.

  • Resistance spot welding is one of the most widely used processes in sheet metal fabrication. Quality assurance of welding has been important to increase the productivity. In this study, weld quality estimation using primary circuit dynamic resistance applied to the in-process real-time systems. For quality estimation, factors relating to quality were extracted from the dynamic resistance, measured in the timer. The relationship between these factors and weld quality was determined through a artificial neural network model. This method has the advantage over the conventional one, such as obtaining the quality information without the use of extra devices.

  • This study is to propose an in-process monitoring system for micro resistance spot welding processes using minute accelerometer. A minute accelerometer is mounted on the upper moving electrode tip holder. With its high sensitivity and frequency response characteristics, accelerometer output signal has been successfully recorded and integrated twice to reflect electrode expansion during micro spot welding processes. The analysis of electrode expansion pattern was attempted to find its correlation with spot weld quality. Major previous findings1-6) regarding spot weld quality assessment with the electrode expansion signal in large scale resistance spot welding processes were proved to be true in this in-process monitoring system.

  • Resistance spot welding has been widely used in the sheet metal joining processes because of low cost, high productivity and convenience. Recently, automobile and aerospace industries are trying to replace partly steel sheets with aluminum alloy sheets. But in the case of dissimilar materials, to apply resistance spot welding has been known to be very difficult owing to the effect of melting temperature. On this study, an effort was made to apply spot welding of dissimilar sheet metals, 2024 aluminum alloy and zinc coated steel sheet, evaluate the spot weld quality with tensile-shear strength test and nondestructive evaluation technique, C-scan image methodology. In this study results, as the current below 11 kA, melting of materials is not achieved well. Also as the current exceeds to 13.5 kA, the more spatters happen at welded zone and tensile-shear strength lowered. So, the feasibility of C-scan image technique proposed in the study is found to be suitable evaluation method for resistance spot weldability.

Process Optimization for Improving Resistance Welding Quality of Cylindrical Secondary Battery (원통형 이차전지의 저항용접 품질 향상을 위한 공정 최적화)

  • Purpose: This study aims to determine the optimal conditions for the spot welding process that mechanically connects the case of a cylindrical secondary battery and the negative tab. Methods: We use 33 factorial design to derive the optimal conditions for the spot welding process. The pulling strength, the cross-sectional area of nugget, and the shock test life are selected as response variables, which can represent the resistance welding quality. The input variables are selected as the welding time, welding voltage, and pressure, which are the controllable factors in the spot welding process. Results: The main effects of welding time and welding voltage and the interaction effect of welding time and welding voltage are significant. Conclusion: The optimal conditions for the spot welding process to mechanically join the negative electrode tab of the cylindrical secondary battery and the battery case are developed. The result shows that the pulling strength is increased by 44% compared to before improvement under optimal conditions.

STUDY ON WELDABILITY OF CU (OFC) BY FRICTION STIR WELDING

  • The microstructure and mechanical properties of friction stir welded OFC plates with 2mm in thickness were examined with the changing welding parameters such as welding speed, rotation speed in this study. The sounding welding conditions was acquired at the optimum welding conditions of the 41mm/min to 61mm/min of welding speed at 1250 rpm of rotation speed. The microstructure of weld zone was divided into four parts such as the base metal region (EM), thermal mechanical affected zone (TMAZ), heat affected zone (HAZ), stir zone (SZ). The grain size in the SZ and the width of weld nugget were increased with increasing welding speed. The hardness profiles of the base metal were distributed about 80HV. The HAZ is a slightly softened region of about 60~75 HV relative to the base metal. The hardness profiles of the SZ were higher than that of base metal. The tensile strength was increased with increasing welding speed. In case increasing rotation speed, tensile strength was decreased. The maximum tensile strength was about 220:MPa which was 110% of joint efficience of that of base metal at 41mm/min of welding speed, 1250rpm of rotation speed.

  • The newly developed super ductile duplex stainless steel (SDSS) has good strength and ductility, and it can be used to reduce weight and improve the fabrication efficiency of a carbody of a rolling stock. In this study, spot weldability tests were conducted to take advantage of SDDSS in a carbody for an intermodal tram. Specimens of various thickness (0.4 to 5.0 mm) were prepared to find the proper welding conditions, and tensile load tests were conducted to evaluate the tensile-shear strength of spot welded joints. Then, nugget diameters were measured to verify the quality. The tensile-shear strength was found to be proportional to the heat parameter. It was verified that the tensile-shear strengths and nugget sizes of the joints satisfy the standard requirements. The overall weldability tests confirmed that SDDSS can be used effectively for the carbody of an intermodal tram.

A Study on Behavior of Fracture and Stress Distribution in Spot Welds (점熔接材 의 破壞擧動 과 應力分布)

  • Having found by means of a tension-shear test an optimal spot welding condition under which the maximum weld strength is to be brought forth, this study made an examination of behavior of fracture concerned with behavior of stress distribution, observed around the nugget periphery of the specimens prepared under the optimal conditions, with one point spot welded mild steel sheets. The resultant findings are as follows: (1)There remarkably exists an optimal spot welding condition to indicate the maximum weld strength, and fracture of the specimens spot welded under that condition occurs outside the nugget boundary. (2)An experiment on the basis of a photoelastic model reveals that the maximum stress is distributed along the center line of the steel plate width but occurs on the region corresponding to heat affected zone of spot welds. (3)Heat affected zone of spot welds consists of coarse grains with considerably low micro Vickers hardness value and of fine grains of high micro Vickers hardness value, and in this unbalanced structure weak region are represented in coarse grain region, where fracture is initiated and continues its propagation.
