Weld Quality Quantification through Chaotic Analysis (카오스 분석을 통한 용접 품질 정량화)

  • Irregular fluctuation of penetration depth in CW single mode fiber laser welding is analyzed statistically and chaotically. Among various chaos theories, one of the basic concept referred as Lyapunov exponent is applied to the analysis to quantify the irregularity of penetration. Especially, maximal Lyapunov exponent (MLE) is known as the representative value indicating chaotic degree of the system dynamics. MLE calculation method of experimental data is applied to longitudinal spiking defect in fiber laser weld. Laser power modulation is suggested as a remedy then the computed MLE value is compared to CW case. It is shown that the adoption of chaos theory, MLE computation, can be used as a measurement standard to prove the validity of the solutions to prevent the unexpected chaotic behavior of weld through this work.

  • A literature review was conducted to survey informations available on the welding metallurgy of aluminum alloys and its effect on fusion weldability, especially on solidification cracking and pore formation. Solidification cracking behavior of Al weld is a complicate matter as compared to other high alloys, where a relatively simple Fe-X(most detrimental elements S, P, B, Si, etc) binary diagram can be successfully applicable. Both additive and synergistic effects of elements should be considered together. A same element play a different role from system to system. Porosity, caused by hydrogen contamination of the weld is one of the most troublesome welding problems. The primary sources of hydrogen are believed to be an absorbed moisture on the filler metal or base metal and in the shielding gas. It is extremely important that reliable quality-control procedures be employed to eliminate all possible sources of hydrogen contamination. Selection of proper process and parameters is sometimes more important than controlling of alloying elements in order to make a defect-free weld.

Classification of Welding Defects in Austenitic Stainless Steel by Neural Pattern Recognition of Ultrasonic Signal (초음파신호의 신경망 형상인식법을 이용한 오스테나이트 스테인레스강의 용접부결함 분류에 관한 연구)

  • The research for the classification of the natural defects in welding zone is performd using the neuro-pattern recognition technology. The signal pattern recognition package including the user's defined function is developed to perform the digital signal processing, feature extraction, feature selection and classifier selection, The neural network classifier and the statistical classifiers such as the linear discriminant function classifier and the empirical Bayesian calssifier are compared and discussed. The neuro-pattern recognition technique is applied to the classificaiton of such natural defects as root crack, incomplete penetration, lack of fusion, slag inclusion, porosity, etc. If appropriately learned, the neural network classifier is concluded to be better than the statistical classifiers in the classification of the natural welding defects.

  • Today the welding for LNG carrier is known to be possible using arc and plasma arc welding process. But because of the lower energy density, arc welding is inevitable to multi-pass welding for thick plate and has a limit of welding speed compared to laser which is high energy density heat source. When thick plate is welded, weld defect by multi-pass welding and heat-affected zone by high heat-input were formed. Therefore one-pass welding by key-hole has been considered to work out the problems. It is possible for Laser, electron beam, plasma process to do key-hole welding. Nowadays, plasma process has been used for welding membrane of cargo tank for LNG carrier instead of arc process. Recently, many studies have examined to apply laser process to welding of membrane. In this paper, weldability, microstructure and mechanical properties of stainless steel for LNG carrier welded by fiber laser were compared to those by plasma. As a result, although the laser welding has several times faster speed, similar properties and smaller weld and heat affected zone were obtained. Consequently, this study proves the superiority of fiber laser welding for LNG carrier.

  • The wall thinning defect of nuclear power pipe is mainly occurred by the affect of the flow accelerated corrosion (FAC) of fluid. This type of defect becomes the cause of damage or destruction of in carbon steel pipes. Therefore, it is very important to measure defect which is existed not only on the welding part but also on the whole field of pipe. This study use dual-beam Shearography, which can measure the out-of-plane deformation and the in-plane deformation by using another illuminated laser beam and simple image processing technique. And this study proposes Infrared thermography, which is a two-dimensional non-contact nondestructive evaluation that can detect internal defects from the thermal distribution by the inspection of infrared light radiated from the object surface. In this paper, defect of nuclear power pipe were, measured using dual-beam shearography and infrared thermography, quantitatively evaluated by the analysis of phase map and thermal image pattern.

Development of Acoustic Resonance Evaluation System to Detect the Welding Defects (용접 불량 검사를 위한 음향공진 검사 장치 개발)

  • We have developed an acoustic resonance inspection system to inspect the welding defects in the mechanical parts fabricated using friction stir welding method. The inspection system was consisted of a DAQ board, a microphone sensor, an impact hammer, and controlled by a PC software. The system was developed to collect and analyze the sound signal generated by hitting the sample with an impact hammer to determine whether it is defective. In this study, 100% welded good samples were compared with 95%, 90%, and 85% welded samples, respectively. The variation of the completeness in welding did not affect the visual appearance in the samples. As a result of analyzing the natural frequencies of the good samples, the five natural frequency peaks were identified. In the case of the defective samples, the frequency change was observed. The welding failure detection time was fast enough to be only 0.7 seconds. Employing our welding defect inspection system to the actual industrial field will maximize the efficiency of quality inspection and thus improve the productivity.

  • The purpose of this study is to develop a Half Nozzle Repair(HNR) process to prevent the leakage from welds on small bore piping in Reactor Coolant System. The Codes & Standards of tempered bead and design requirements of J-Groove welds are reviewed. Automatic machine GTAW welding and machining equipments are developed to perform HNR process. Single pass welding and overlay welding equipments are conducted in order to obtain the optimal temper bead welding process parameters with Alloy 52M filler wire. Coarse grain heat affected zone(CGHAZ) is formed by rapid cooling rate in heat affected zone after welding. Accordingly, a proper temper bead technique is required to reduce CGHAZ in 1-Layer of welds by 2- and 3-Layers. Mock-up tests show that the developed HNR process is possible to meet ASME Code & Standard requirements without any defect.

Heat Transfer Simulation and Effect of Tool Pin Profile and Rotational Speed on Mechanical Properties of Friction Stir Welded AA5083-O

  • A 3D transient heat transfer model is developed by ABAQUS software to study the temperature distribution during friction stir welding process at different rotational speeds. Furthermore, AA 5083-O plates were joined by FSW technique. For this purpose, a universal milling machine was used to perform the welding process and a mechanical vice was used to fix the work pieces in the proper position. The joints were friction stir welded at a constant travel speed 50 mm/min and two rotational speed values; 400 rpm and 630 rpm using two types of tools; cylindrical threaded pin and tapered smooth one. At each welding condition the temperature was measured using infra-red thermal image camera to verify the simulated temperature distribution. The welded joints were visually inspected as well as by macro- and microstructure evolutions. In addition, the welded joints were mechanically tested for hardness and tensile strength. The maximum peak temperature obtained was at higher rotational speed using the threaded tool pin profile. The results showed that the rotational speed affects the peak temperature, defects formation and sizes, and the mechanical properties of friction stir welded joints. Moreover, the threaded tool gives superior mechanical properties than the tapered one at lower rotational speed.

Pulsed laser welding of Zr-1%Nb alloy

  • Laser welding is usually a more effective method than electron-beam one since a vacuum chamber is not required. It is important for joining Zr-1%Nb (E110) alloy in a manufacturing process of nuclear fuel rods. In the present work, effect of energy parameters of pulsed laser welding on properties of butt joints of sheets with a thickness of 0.5 mm is investigated. The most efficient combination has been found (8-11 J pulse energy, 10-14 ms pulse duration, 780-810 W peak pulse power, 3 Hz pulse frequency, 1.12 mm/s welding speed). The results show that ultimate strength under static loading can not be used as a quality criterion for zirconium alloys welds. Increased shielding gas flow rate does not allow to protect weld metal totally and contributes to defect formation without using special nozzles. Several types of imperfections of the welds have been found, but the major problem is branching microcracks on the surface of the welds. It is difficult to identify the cause of their appearance without additional research on improving the welding zone protection (gas composition and flow rate as well as nozzle configuration) and studying the hydrogen content in the welds.

A Case Study on Quality Improvement of Electric Vehicle Hairpin Winding Motor Using Deep Learning AI Solution (딥러닝 AI 솔루션을 활용한 전기자동차 헤어핀 권선 모터의 용접 품질향상에 관한 사례연구)

  • Purpose: The purpose of this study is to actually implement and verify whether welding defects can be detected in real time by utilizing deep learning AI solutions in the welding process of electric vehicle hairpin winding motors. Methods: AI's function and technological elements using synthetic neural network were applied to existing electric vehicle hairpin winding motor laser welding process by making special hardware for detecting electric vehicle hairpin motor laser welding defect. Results: As a result of the test applied to the welding process of the electric vehicle hairpin winding motor, it was confirmed that defects in the welding part were detected in real time. The accuracy of detection of welds was achieved at 0.99 based on mAP@95, and the accuracy of detection of defective parts was 1.18 based on FB-Score 1.5, which fell short of the target, so it will be supplemented by introducing additional lighting and camera settings and enhancement techniques in the future. Conclusion: This study is significant in that it improves the welding quality of hairpin winding motors of electric vehicles by applying domestic artificial intelligence solutions to laser welding operations of hairpin winding motors of electric vehicles. Defects of a manufacturing line can be corrected immediately through automatic welding inspection after laser welding of an electric vehicle hairpin winding motor, thus reducing waste throughput caused by welding failure in the final stage, reducing input costs and increasing product production.
