  • Wet underwater arc welding process is investigated by using experimentally developed flux coated underwater arc welding electrode and SS400 steel plate of 12mm thickness as base metal. Three kinds of different flux covered wet arc welding electrode of 4mm diameter(BK-01, BK-02, BK-03) are individually developed, and one of the improved underwater welding electrode (BK-03) may be put to practical use for underwater wet arc welding process. The results obtained from this experimental study are as follows : 1. Arc stability of developed underwater wet welding electrode is better than that of the domestic covered arc welding electrode. 2. Workability of welding electrode, remove ability of slag and bead appearances using improved underwater wet welding electrode are remarkably better than that of others. 3. Heat affected zone of test specimen welded in the underwater gets to become a lot smaller than that of test specimen welded in the air, and the maximum hardness of heat affect zone of developed underwater wet welding electrode is lower to that of domestic arc welding electrode.

  • In this study, an electric resistance dual-spot welding process using a copper electrode inserted in a heating electrode is suggested for the spot welding of AZ31 magnesium sheets. This spot-welding process involves two heating methods for welding at the interfacial zone between the magnesium sheets, one of which is the heating method by thermal conduction from the heating electrode heated by the welding current induced to the steel electrode, and the other heating method uses the electric resistance between the contacted surfaces of the two sheets by the welding current induced to the copper electrode. This welding process includes the welding variables, such as the current induced in the heating electrode and the copper electrode, and the outer diameters of the heating electrode. This is because the heat conducted from the heating electrode can be maintained at a higher temperature in the welding zone, which has a slow cooling effect on the nugget of the melted metal after the welding step. The pressure exerted during the pressing of the magnesium sheets by the heating electrode can be increased around the nugget zone at the spot-welding zone. Thus, it not only reduces the warping effect of the elastoplastic deformation of sheets, but also the corona bond can make it less prone to cracking at the welded zone, thereby reducing the number of nuggets expelled out of the corona bond. In conclusion, it was known that an electric resistance dual spot welding process using the copper electrode inserted in the heating electrode can improve the welding properties in the electric resistance spot welding process of AZ31 magnesium sheets.

  • Recently, studies about application of magnesium alloy sheet to automotive bodies are on the increase. For application to automotive bodies, researches about characteristics of resistance spot welding of magnesium alloy sheet are essential. Electrode life of resistance spot welding of magnesium alloy is very short due to sticking of magnesium alloy to copper alloy electrode. To increase electrode life, most effective method is inserting cover plate between electrode and magnesium sheet. But application of cover plate to actual process is difficult and decreases welding productivity. Process tape supplied automatically as cover plate can minimize lose of productivity and increase welding quality. In this study, resistance spot welding of magnesium alloy is carried out with applying process tape. Acceptable welding current region according to electrode force and welding time is determined.

  • According to weight lightning trend of automobile body, necessity of resistance spot welding (RSW) of Mg alloy on automobile industry is increasing rapidly because of the highest specific strength among commercial metals. Mg alloy has low electric resistance and high thermal conductivity like as Al alloy, so that needs applying high current in short time when welding. Thick oxide film of Mg alloy pollutes the electrodes and makes partial current carrying paths when on welding. Partial current carrying paths signify excessive concentration of current. There can initiate expulsion easily and reduces electrode life rapidly. Generating partial current carrying paths and expulsions are influenced by shapes of electrode. Therefore, electrode life also influenced by shape. In this study, we perform life test of RSW electrode of radius type. Measure tensile shear load and nugget size every spot alternately. As a result, radius type electrode can extend life over twice as dome type electrode.

  • Resistance welding processes are widely used in automotive applications. In particular, Mash-Seam resistance welding is typically used in Tailored Blank process. If spot welds are changed to a continuous weld, it's easy to reduce noise and to be more stable in cars. A arc welding, laser welding, seam welding using wheel electrode are available to make continuous welds on a car body, but they demand operator with advanced skills and expensive cost to develop. Therefore, flat electrode continuous mash-seam resistance welding process has been used to improve the weak points in currently available system in lap seam welding. This developed process has much more strength and air tightability, and also has much better plastic workability than laser welding. Moreover, commercial RSW machine can be readily used in this welding process.

  • Spot welding is one of the important welding processes for the construction of thin metal sheet. Because of low investment cost, alternating welding current is widely applied for power source. Direct current type could be, however, recommened for high quality weldment. In this study, the effect of welding current type on the weldability and the electrode life in spot welding of aluminium alloy were investigated. Various welding tests were done by using three phase direct and alternating welding current, respectively. In spite of high variation of welding force, weld quality and electrode life with alternating welding current were shown better results than those with direct current for 2mm thick alumininum alloy sheets. This was due to excessive erosion of the positive electrode in direct welding current compared with the negative one. On the contrary to 2mm sheets, the welding parameters of alternating current for 1mm sheets must be carefully selected.

  • The resistance spot welding of high strength steel degrades the weldability because of its high strength with rich chemical composition and coating layer to protect from corrosion. During the each resistance welding process the electrodes tip reacts with coating layer, then subsequently deteriorates and shorten electrode life. In this study, the Al-coated HPF (Hot Press Forming) steels and Zn-coated TRIP steels were used to investigate the electrode life for resistance spot welding. Experimental results show that the reactivity of Al-coating on HPF steels to electrode tip surface behaviors different from the conventional Zn-coated high strength steels. The electrode tip diameter and nugget size in electrode life test of Al-coated HPF steels are observed to be constant with respect to weld numbers. For Al-coated HPF steels, the hard aluminum oxide layer being formed during high temperature heat treatment process reduces reactivity with copper electrode during the resistance welding process. Eventually, the electrode life in resistance spot welding of Al-coated HPF steels has the advantage over the galvanized steel sheets.

  • A study on the welding of electrogalvanized TRIP (Transformation-Induced Plasticity) steels was done to compare the life of the electrode and the alloying phenomena on the electrode tip surface using singlephase AC and inverter-DC resistance welding processes. A longer life of the electrode (>200 welds) was achieved using the inverter-DC welding process. The tensile shear strength was higher in the electrode life test when welded with the inverter DC welding machine it maintained a higher value even when the welding nugget diameter was smaller than specified. When spot-welding was conducted using the single-phase AC welding process, a higher wear rate of the electrode was observed compared to that with the inverter-DC process. An alloying layer used to determine the rate of electrode growth showed differences in the metallurgical features of the surface alloying and Zn penetration depending on whether the single-phase AC process or the inverter-DC welding process was used. Moreover, changes in the dynamic resistance during the electrode life test were correlated with the electrode wear (or growth) rate.

  • Magnesium alloy is used on parts of aircraft and electronic equipment because of the highest specific strength among the common metal materials. Recently, studies about appling magnesium alloy sheet to automotive bodies are on the increase rapidly. For application to automotive bodies, researches about characteristics of resistance spot welding of magnesium alloy sheet are essential. Magnesium alloy has low boiling point, so getting sound bead shape is difficult when appling varies welding processes. Resistance spot welding is also particular about setting optimum welding conditions because of spatter generation, pores and cracks occurrence in nugget. And life of electrodes is very short because of alloying with copper that main material of electrodes. This requires frequent dressing and replacement of electrodes and decrease in productivity of resistance spot welding on magnesium alloy. Therefore in this study, for effective analysis of changes in tensile shear load and nugget size during electrode life test, evaluate detail characteristics of resistance spot welding on magnesium alloy sheet using dome type electrode.
