  • Porthole die extrusion has a great advantage in the forming of hollow section tubes difficult to produce by conventional extrusion with a mandrel on the stem. Because of the complicated structure of die assembly, extrusion process as a forming of hollow section tubes has been investigated experimentally Therefore, analytic approaches that are useful in profitable die design and in the improvement of productivity are inevitably demanded Welding strength is affected by many parameters, which are such as extrusion ratio, extrusion speed, die shape, porthole number, bearing length, billet temperature and mandrel shape. In this paper, the parameters, which are such as billet temperature, bearing length and tube thickness, are examined. The welding pressures are examined through 3D simulation of non steady state and compared with experimental results.

  • Most of automotive companies make use of spot welding in order to assemble car body. Even though spot welding has been developed for last 60 years, there were some limitations in upgrading production line. Laser welding has advantages In productivity and degree of freedom in design. Thanks to fast speed, we can reduce body assembly line by 80%. Also with non-contact & one-side approach, it is possible to design various car body structures. New project launched the laser welding technology in mass production has started in 1999. In this paper, a new type of cur named 'next generation vehicle (NGV)' is introduced. The car body of NGV is welded with 4㎾ Nd: YAG laser.

  • In resistance spot welding, regardless of the optimal condition, bad weld quality was still produced due to complicated manufacturing processes such as electrode wear, misalignment between the electrode and workpiece, poor part fit-up, and etc.. Therefore, the goal of this study was to measure the process signal which contains weld quality information, and to develop the process fault monitoring system. Welding force signal obtained through variety experimental conditions was analyzed and divided into three categories: good, shunt, and poor fit-up group. And then a monitoring algorithm made up of an artificial neural network that could estimate the process fault of each different category based on pattern was developed.

  • Many customers are no longer satisfied with mass-produced goods. They are demanding customization and rapid delivery of innovative products. Many companies are now realizing that the best way to reduce life cycle costs is to evolve a more effective product development paradigm using Internet and web based technologies. Yet there remains a gap between current market demands and product development paradigms. The existing CAD systems require that product developers possess all the design analysis tools in-house making it impractical to employ all the needed and newest tools. Hence, this paper addresses how assembly operation analysis can be embedded transparently and remotely into a service-oriented collaborative assembly design environment. A new assembly operation analysis framework is introduced and a relevant architecture and tools are developed to realize the framework. Instead of the current sequential process for verifying and validating an assembly design, a new Virtual Assembly Analysis (VAA) method is introduced in the paper to predict the various effects of joining during actual collaborative design. As a case study, arc welding and riveting processes are investigated. New service-oriented VAA architecture and its VAA components are proposed and implemented on prototype mechanical assemblies.

  • The effect of zirconate having - NH functional group on the T-peel and lap shear strength of $CaCO_3$ containing structural epoxy adhesive for car body assembly was investigated. Curing behavior of epoxy adhesive samples were investigated by differential scanning calorimeter (DSC) techniques. The addition of zirconate up to 7.5 phr did not affect the curing mechanism of epoxy adhesive. While the small amount of zirconate addition less than 1.1 phr increased the cross-linking density, the excess addition of zirconate resulted in the increase of uncross-linked impurity. From the increase of T-peel and lap shear strength and the change of fracture mode from the adhesive failure to the mixed one, it was considered that the small addition of zirconate was effective in improving the adhesion strength of epoxy adhesive to the adherend and inorganic filler surfaces. The formation of uncross-linked impurity with the excess addition of zirconate was considered to decrease the joint strength by decreasing the cohesive strength of the cured epoxy.

A new block assembly method for shipbuilding at sea

  • In this paper, we introduce a new method for assembly of shipbuilding blocks at sea and present its feasibility focusing on structural safety. The core concept of this method is to assemble ship building blocks by use of bolting, gluing and welding techniques at sea without dock facilities. Due to its independence of dock facilities, shipyard construction capability could be increased considerably by the proposed method. To show the structural safety of this method, a bulk carrier and an oil tanker were employed, and we investigated the structural behavior of those ships to which the new block assembly method was applied. The ship hull models attached with connective parts are analyzed in detail through finite element analyses, and the cargo capacity of the bulk carrier is briefly discussed as well. The results of these studies show the potential for applying this new block assembly method to practical shipbuilding.

모 조선업 작업장의 공기중 용접흄농도에 관한 조사 (A Study on the Concentration of Welding Fume in a Shipbuilding Factory)

  • The present investigation studied the welding fumes produced during the arc welding process at a shipyard. The air at the shipyard was sampled (between February and May, 1990) to determine the total welding fume concentration, its heavy metal content and the concentrations of different sized particles of the welding fumes. The results were as follows : 1. Forty-four out of 50 samples showed welding fume concentrations which exceeding the threshold limit value of $5mg/m^3$. The geometric mean of welding fume concentration was $9.73mg/m^3$ ($2.14-24.86mg/m^3$), and the nighest level was found at the dock assembly shop ($12.0mg/m^3$). 2. The welding fume concentration measured with personal air sampler was 4.2 times greater than that measured with area sampler. 3. Of the heavy metals analyzed, Fe was found to be the most concentrated at $1.29mg/m^3$ ; it constitued 13.3% of the total welding fume concentration. 4. Of the different sized particles that make up the welding fumes, there was a tendency for the smaller particles to be more concentrated. Particles that measured $7{\mu}$ or less in diameter constituted 85.8% of the total welding fume concentration.

툴 경로제어를 이용한 Al/Fe 이종금속 마찰교반점용접 공정특성 평가 (Effect of Circumferential Tool Path Control on Friction Stir Spot Welding of Al/Fe Dissimilar Metal Joint)

  • Joining Al/Fe dissimilar metals is becoming a subject of special interest in the assembly of automotive parts as a trade-off between the weight lightening and the cost reduction. Although various studies have been introduced to join Al alloy with the steel sheet by fusion welding, weak joint strength and galvanic corrosion still remained as problems to be solved. As a solid state welding, friction stir welding has been preferred to fusion welding processes in the dissimilar metal joints. This study investigated friction stir spot welding (FSSW) of Al alloy to the thin steel sheet with a thickness of 0.65 mm. The conventional FSSW is a stationary spot welding process but new approach adopted an additional circumferential movement in company with high speed tool rotation. A full factorial experimental design was implemented, and the main and interaction effects of parameters were analysed on the failure load in the tensile shear test. The direction and radius of rotation were statistically significant parameters and these two parameters affected the joint width and the shape of the hook.

PLASTICITY-BASED WELDING DISTORTION ANALYSIS OF THIN PLATE CONNECTIONS

  • In autobody assembly, thin-wall, tubular connections have been used for the frame structure. Recent interest in light materials, such as aluminum or magnesium alloys, has been rapidly growing for weight reduction and fuel efficiency. Due to higher thermal expansion coefficient, low stiffness/strength, and low softening temperature of aluminum and magnesium alloys, control of welding-induced distortion in these connections becomes a critical issue. In this study, the material sensitivity to welding distortion was investigated using a T-tubular connection of three types materials; low carbon steel (A500 Gr. A), aluminum alloy (5456-H116) and magnesium alloy (AZ91C-T6). An uncoupled thermal and mechanical finite element analysis scheme using the ABAQUS software program was developed to model and simulate the welding process, welding procedure and material behaviors. The predicted angular distortions were correlated to the cumulative plastic strains. A unique relationship between distortion and plastic strains exists for all three materials studied. The amount of distortion is proportional to the magnitude and distribution of the cumulative plastic strains in the weldment. The magnesium alloy has the highest distortion sensitivity, followed by the other two materials with the steel connection having the least distortion. Results from studies of thin-aluminum plates show that welding distortion can be minimized by reducing the cumulative plastic strains by preventing heat diffusion into the base metal using a strong heat sink placed directly beneath the weld. A rapid cooling method is recommended to reduce welding distortion of magnesium tubular connections.

  • Generally industrial multi-articulated robots are used for parts assembly, welding, and painting processes. The high flexibility of them is very useful to not only parts assembly, welding, and painting processes, but also machining processes. But because of machining processes to need a high stiffness of machine structure, so machining is usually not tried at them, except deburring processes now. During past three years the works are carried out to improve the stiffness of a industrial multi-articulated robot With some gas spring as a first idea in this research area. As a result of that stiffness was significantly up, and found and investigated the machining possibility at it.
