A quantitative understanding on the effect of the welding conditions on weld joint dimensions and weld thermal cycle is difficult through experimental studies alone. The experimental realization of temperature distribution in the weld pool is proved to be extremely difficult due to the small size of welds, high peak temperature and steep temperature gradients in weld pool. This review deals with the heat transfer and fluid flow analysis to understand the parametric influence of a single wire submerged arc welding (SAW) and multi-wire SAW processes on the weld bead dimensions, temperature and fluid flow distribution in the weldment.
This paper describes a method to measure a weldment surface temperature for estimating variations of the weld pool size in the gas metal arc(GMA) welding processes. An Infrared sensing system is designed to measure the radiation emitted from the top surface of the weldment, The interference effect of the electric arc to the measurement is rejected by detecting the low peaks of the noisy signal. An optimizing criterion, in which the correlation between the weld quality and the measured temperature is maximized, is also proposed to determine the optimal measurement location.
The effect of S content in welding wires on spattering characteristics and droplet transfer phenomena was studied. In MAG welding using 80%Ar-$20%CO_2$ shielding gas, spattering characteristics and droplet transfer phenomena were varied with S content of wire. Sulfur addition in wire reduced surface tension of droplet and weld pool, and made arc more stable in MAG welding. With increasing S content, the spattering ratio and the ratio of large size spatter ($d{\geq}1.0mm$) were reduced in short circuit transfer mode. In spray transfer mode, spattering ratio, however was increased when sulfur was added more than 0.020wt.% because surface tension of droplets and weld pool was reduced too much even though arc stability was improved.
In TIG welding of pipe, back bead size monitoring is important for weld quality assurance. Many researches have been performed on estimation of the back bead size by heat conduction analysis. However numerical conduction model based on many uncertain thermal parameters causes remarkable errors and thermomechanical phenomena in molten pool can not be considered. In this paper, filler wire feeding force in addition to weld current, wire feedrate, torch travel speed and orbital position angle is monitored to estimate back bead size in orbital TIG welding. Monitored welding process variables are fed into an artificial neural network estimator which has been trained with the monitored process variables (input patterns) and actual back bead size (output patterns). Experimental verification of the proposed estimation method was performed. The predicted results are in a good agreement with the actual back bead shape. The results are quite promising in that estimation of invisible back bead shape can be achieved by analyzing the welding parameters without any conventional NDT of welds.
The use of Zn coated steel has increased in the automotive industry due to its excellent corrosion resistance. Conventionally the BIW(body-in-white) structure and the hang-on parts have been made of Zn coated steel and more recently Zn coated steel began to be applied in the chassis parts. During gas metal arc (GMA) welding of the chassis part, lap fillet joint used to be adopted but spatter generation and porosities are most important concerns. In the industrial applications, an intentional joint gap was made to avoid the weld defects but it is not easy to control the size of joint gap. In this research, gas tungsten arc (GTA) is combined with GMA welding where GTA precedes GMA. As pulsed arc was adopted as GMA, GTA was oscillated along the longitudinal direction by pulsing GMA, but the arc oscillation did not disturb the molten droplet transfer of GMA welding. By increasing the distance between GTA and GMA, the length of weld pool increased and porosity could be reduced. Moreover porosity in the welds was fully removed when the distance between two arcs was 15 mm.
Laser beam welding of zinc-coated steel, especially lap joints, has a problem of zinc vapor produced during welding which has a low vaporization temperature of 906.deg. C. It is lower than the melting temperature of steel (1500.deg. C). The high pressure formed by vaporization of zinc during laser welding splatters the molten pool and creates porosities in weld. During laser lap welds of zinc-coated steel sheets with CW CO$_{2}$ laser the gap size has been analyzed and simulated using a FEM. The simulation has been carried out in the range of gap aetween 0 and 0.16 mm. The vaporized zinc gas has effected to prevent heat from conducting toward the bottom of sheets. In vaporized zinc gas has effected to prevent heat from conducting toward the bottom of sheets. In the case of too small gap size, zinc gas has not ejected and existed between two sheets. Therefore heat was difficult to conduct from the upper sheet to lower sheet and the upper sheet could over-melted. In the case of large gap size the zinc gas has been prefectly ejected but only a part of lower sheet has melted. The optimum range of gap size in the lap welds of zinc-coated steel sheets has been calculated to be between 0.08 and 0.12 mm. According to the comparison of experiment, the simulation is proved to be acceptable and applicable to laser lap welds.
FGB(Flexible Glasswool Backing) Submerged Arc Welding has been one of the main welding processes for one side butt welding in shipbuilding industries, which can efficiently improve the welding productivity by the addition of a supplementary filler metal into the molten weld pool. As recent ships have become larger in size, the application of high tensile and higher grade of steels has been continuously increased. Single pass FGB SA welding process accompanies such a high heat input when welding thick plates that the mechanical properties of weld metal can be dramatically degraded. This study has been performed in order to obtain high toughness and tensile properties of high heat input FGB SA welds, and to evaluate the effect of alloy elements on their mechanical properties. To complete welding 25mm-thick EH36 grade steel plate by single pass, 1.2mm diameter and 1.0mm long cut wires has been distributed in the groove before welding, and three different test coupons have been made using C-1.5%Mn, C-1.8%Mn-0.5%Mo, and C-1.4%Mn-1.7%Ni cut wires to investigate the influence of nickel(Ni) and molybdenum(Mo) on the mechanical properties of welds. Test results showed that the addition of Ni and Mo effectively promotes the formation of Acicular Ferrite(AF), while significantly reducing the amount of Grain Boundary Ferrite(GBF) in weld metal microstructures, which resulted in a beneficial effect on low temperature impact toughness and strength.
The characteristics of arc pressure, current density and heat flux distribution are important factors in understanding physical arc phenomena, which will have a marked effect on the penetration, size and shape of a weld in TIG welding. The purpose of this study is to find out the effect of the heat flux on the melting efficiency and penetration shape in TIG welding using the results of the previous investigators. The conclusions obtained permit to draw a proper method which derived the heat flux distributions by arc pressure distribution measurements, but previous researchers calculated heat flux and current distribution with the heat intensity measurements by the calorimetry. Heat flux of Ar gas arc was concentrated at the central part and distributed low from the arc axis to the radial direction, that of He mixing arc was lower than that of Ar gas, and it was wide distributed to radial direction. That showed a similar characteristic with the Nestor's by calorimetry calculated values. Throughout heat flux drawn in this study was discussed melting efficiency and penetration shape on Ar gas and He mixing gas arc.
