The effect of partial squeeze on the quality of casting products in the vacuum die casting was investigated to make defect free casting products with excellent mechanical properties. The partial squeeze and vacuum die casting process was industrially implemented in making reaction shaft support which was made of a hypereutectic Al-15%Si alloy. To combine squeezing and vacuum effects, the plunger injection system was designed and attached on the chill vent type vacuum machinery system. The combination of vacuum effect before injection and partial squeezing effect after injection resulted in defect free die casting products. The uniform distribution of fine eutectic and proeutectic Si obtained from trial process also provided excellent mechanical properties.
The vacuum die casting techniques can diminish the porosity of products and provide better surface appearance by the ordinary high pressure die casting process. The vacuum system can also reduce the cold laps in the die casting process and minimize the overflow pockets of the die. The vacuum system does not need high pressures to die cast compared to the ordinary die casting process, and so enables die casting of large parts for a given machine size. Parts made by the vacuum system have higher strength and more elongation than parts made by the ordinary die casting systems. In this paper, we designed and produced the Magnesium seat frames using the vacuum die casting processes. The new Magnesium seat frame was designed to satisfy safety regulations. Some safety test procedures of the seat frame were simulated by the finite element method. We obtained 10% weight reduction by design modification of seat frames compared to the current model. Flow simulations were carried out to minimize the trial and error in producing the parts. The die casted parts using vacuum systems resulted in better mechanical characteristics and no defects compared to those without vacuum systems.
A vacuum ladling die casting system is suggested as a means to obtain a high vacuum level. A high vacuum of 17.8 mmHg is obtained by sealing the inner space of the mould. The sample product is a rear-head housing for an auto-compressor, and the die-casting with 6-cavities was conducted. The flow analysis shows that the filling speed during vacuum ladling is faster than for a non-vacuum system. The air holes in the sample product were too small to be seen with the naked eye in X-ray films. Density tests show that the high vacuum ladling system reduces the internal porosity as much as 57.8% when compared to the non-vacuum system. A defective rate of only 0.17% was found from leak testing. The results of this research prove that the high vacuum die-casting process is useful for manufacturing of aluminium components under high internal pressure.
The application field of porous mold is more and more expended. A mixture of alumina and cast iron is used for making porous mold using slip and vacuum casting method in this study. Slip casting is a process that slurry is poured into silicon rubber mold, dried in vacuum oven, debinded and sintered in furnace, In this procedure, slurry is composed of powder, binder, dispersion agent, and water. Vacuum casting is a technique for removing air bubbles existed in the slurry under vacuum condition. Since ceramics has a tendency of over-shrinkage after sintering, cast iron is used to compensate dimensional change. The results shows that sintering temperature has a great effect on characteristics of alumina-cast iron composite sintered parts. Finally ceramic-metal composite sintered mold can be used for aluminum alloy casting of shoe mold using this process.
The defects of partial denture frameworks are mainly shrinkage porosity, inclusions, micro-crack, particles from investment, and dendritic structure. In order to investigate a good casting condition of partial denture frameworks, the three casting alloys and casting methods were used and detected casting defects were analyzed by using electrochemical methods. Three casting alloys (63Co-27Cr-5.5Mo, 63Ni-16Cr, 63Co-30Cr-5Mo) were prepared for fabricating partial denture frameworks with various casting methods; centrifugal casting (Kerr, USA), high frequency induction casting (Jelenko Eagle, USA), vacuum pressure casting (Bego, Germany). The casting temperature was $1,380^{\circ}C$ (63Co-27Cr-5.5Mo and 63Ni-16Cr) and $1,420^{\circ}C$ (63Co-30Cr-5Mo). The casting morphologies were analyzed using FE-SEM and EDX. The corrosion test of the dendritic structure was performed through potentiodynamic method in 0.9% NaCl solutions at $36.5^{\circ}C$ and corrosion surface was observed using SEM. The defects of partial denture frameworks improved in the order of centrifugal casting, high frequency induction casting, and vacuum pressure casting method, especially, pore defects were found at part of clasp in the case of centrifugal casting method. The structure of casting showed dendritic structure for three casting alloys. In the 63Co-27Cr-5.5Mo and 63Co-30Cr-5Mo, $\alpha$-Co and $\varepsilon$-Co phases were identified at matrix and $${\gamma}$-Ni_2$Cr second phase were shown in 63Ni-16Cr. Also, the corrosion resistance of cast structure increased in the order of vacuum pressure casting, high frequency induction casting, and centrifugal casting method.
This paper presents experimental results on selecting optimal process parameters for UV-Vaccum casting. The UV-Vacuum casting is a relatively new process that allows very rapid mold preparation and part duplication via UV curing. Effect of various process variables such as pressure and temperature on mold strength and part accuracy was evaluated by using Taguchi method.
Conventional methods for preparing ceramic bodies, such as cold isostatic pressing, gypsum-mold slip casting, and filter pressing are not completely suitable for fabricating large and thick ceramic plates owing to disadvantages of these processes, such as the high cost of the equipment, the formation of density gradients, and differential shrinkage during drying. These problems can be avoided by employing a pressure-vacuum hybrid slip casting approach that considers not only by the compression of the aqueous slip in the casting room (pressure slip casting) but also the vacuum sucking of the dispersion medium (water) around the mold (vacuum slip casting). We prepared the alumina formed bodies by means of pressure-vacuum hybrid slip casting with stepwise pressure loading up to 0.5 MPa using a slip consisting of 40 vol% solid, 0.6 wt% APC, 1 wt% PEG, and 1 wt% PVA. After drying the green body at $30^{\circ}C$ and 80% RH, the green density of the alumina bodies was about 56% RD. The sintered density of an alumina plate created by means of sintering at $1650^{\circ}C$ for 4 h exceeded 99.8%.This method enabled us to fabricate a $110{\times}110{\times}20$ mm alumina plate without cracks and with a homogeneous density, thus demonstrating the possibility of extending the method to the fabrication of other ceramic products.
In this study, we analyzed about that after design form manufacture master pattern in Rapid Prototyping-RP through design program, processes to manufacture prototype using Vacuum Casting. In Rapid Prototyping-RP, there is an en-or by shrinkage of resin and, in Vacuum Casting, there is an error by shrinkage of silicon. To select condition which shrinkage become the minimum of each process, manufactured prototype after using Full Factorial Design of Design of Experiments, We could confirm shrinkage using reverse engineering and that result came into effect ANOVA 2-way. We applied errors of each process to master pattern, and then presented the method to improve flood control precision of prototype of Vacuum Casting.
The purpose of this study is to develop a high-strength, high-toughness, thin-walled aluminum shock absorber housing product by applying a high vacuum die casting method to improve internal gas defect and formability. The analysis program dedicated for the casting was used because it was too costly and time-consuming to adopt the gating system design. The final casting plan was designed based on the flow pattern of the material filled into the mold and the result of air pressure and air pocket after the material was completely filled in the mold. Gaty shape was designed as a split type. The runner was designed to have the same shape as the initial inlet curve of the cavity, and the flow of the molten metal was prevented from turbulent flow. The most favorable results were obtained when the injection speed was $V_2=4.0m/s$. Defects on pores were reduced by applying high vacuum level inside the mold.
RP&M (Rapid Prototyping and Manufacturing) is the most appropriate technology for the small-lot production system, because the production cycle is getting shorter owing to various needs of the consumer. In this paper, rapid tooling technology is applied to the casting process. The casting process has the ability to reflect complicated shapes in one process. But it has not been widely used to make a die and mold because of the poor surface quality caused by air bubbles on the surface of the casting product. In this study, the porous casting mold is fabricated from a mixture of plaster and water-soluble binder. The porous casting mold can improve the characteristics of casting products with the help of the vacuum sealed casting process. The vacuum sealed casting process is an advanced technology that removes the air bubbles between the porous casting mould and the liquid metal, thus making the surface of the casting product finer. The purpose of this paper is to develop a high quality shoe mold using porous casting mold and to apply the RP&M technology to the shoe industry.
