Prediction of Crack Initiation and Design of 40kHz Blade Horn for Ultrasonic Cutting (40kHz 초음파 커팅용 혼의 설계와 크랙발생에 대한 고찰)

  • Ultrasonic Cutting which uses a tuned blade resonant in a longitudinal mode, has been used to cut a range of materials from confectionery, baked products and frozen foods, to wood, bone, foams and composites. The Blade design typically uses finite element analysis, and it could be predicted vibration mode, gain and amplitude uniformity of the blade tip at resonant frequency. In this paper, FEA used to predict the vibration characteristic of the blade, and then the results were verified by analysis system of resonant frequency using the processed blade. The crack of the blade which is predicted from FEA was compared with the crack occurred by cutting experiment of rubber materials using the processed blade.

  • Multi-layer printed circuit board(PCB) is being used widely for the product with relatively complex circuits such as TV, VTR and FAX. With the rapid enlargement of electronic and IT industry, the hole machining technology on multi-layer PCB is increasingly required to improve. Thus, the micro drilling with ultrasonic vibration can be a good method for hole machining. Unlike conventional drilling, ultrasonic vibration applied drilling introduces less wear and fracture of not only tool but also internal surface of workpiece due to little cutting resistance, thus, machinability can be improved. The experiment is conducted through the comparison between the results of conventional drilling and ultrasonic micro drilling as well as among each results by the variation according to not only feed rate of drill but also amplitude and frequency of ultrasonic vibration. The multi-layer PCB consists of 6 layers and ${\Phi}$0.3 diameter drill was used. As a result, it was found that the state of internal surfaces of holes on multiple layer PCBs is improved by the application of ultrasonic vibration.

  • Ultrasonic cutting is a kind of eco-technique and cost-effective technique to be used for cutting of various materials such as baked product, fresh/frozen food, rubber, textile, wood, bone, etc. The performance of ultrasonic cutting is affected by design of cutting horn and cutting conditions. Specially the design of horn to resonate at the longitudinal direction is most important. To analyze the problems from which cracking and noise are often generated with conventional cutting horn, FEA is carried out, and then improved cutting horn which can reduce maximum stress and stress concentration is designed. Vibration characteristics, resonant frequency, gain, and amplitude uniformity of the cutting horn designed optimally are evaluated through FFT analysis and compared with those of conventional cutting horn.

  • In this paper, the mechanical characteristics of ultrasonic cold forged technology (UCFT) used for the trimming knife and the effects of ultrasonic vibration energy (UVE) into the trimming process on the state of the strip cutting face were studied. And a diagnosis system to quality control for trimming knife and strip cutting face was developed and installed in plant. By the plant application of UCFT, service life of knife was more increased over 100% than that of conventional knife. And using the developed diagnosis system, the knife breakage and saw ear have been perfectly detected and quality control of trimming face is obtained effectively.

  • Mirror-surface machining is very important machining technology to manufacture optical parts. especially brittle materials. In case of optical plastics, it is produced through both grinding and polishing till now. New machining method which is more efficient and contributed to the protection of the environmental pollution is, therefore, studied. In this , experimental results and an analysis of surface roughness in ultrasonic vibration cutting of optical plastic (CR-39) which is used for optical lens is presented. In results, a comparison of the micro-structure of machined surfaces produced by cutting with ultrasonic vibration and conventional turning is presented by analyzing S.E.M. photograph. Also, wavelength spectrum analysis is performed to investigate the surface-characteristics machined by ultrasonic vibration cutting.

  • Transforming small ultrasonic energy into large mechanical energy is the essential feature of ultrasonic vibration in various application fields. This energy amplification can be obtained by achieving resonance condition between booster or tool horn and transducer. When it has uniform section with small sectional area, one dimensional analysis provides good estimation of the natural frequency of the horn. But, for arbitrary shape of horn, one dimensional analysis can no longer be applied. At present, designing tool horn whose natural frequency is identical to that of transducer requires serveral stages of trial and error in actual manufacturing process. In this paper, frequency analysis program is developed to easily predict the natural frequency of ultrasonic vibration cutting tool with axisymmetry and 3- dimensional shape using finite element method.

  • In an ultrasonic glass scriber, the effect of ultrasonic vibration and its optimum driving frequency were investigated experimentally. To investigate the optimum ultrasonic frequency theoretically, the vibration model of the ultrasonic scriber is assumed. The frequency for maximum amplitude of acceleration is obtained theoretically. To investigate the depth of cutting edge corresponding the each frequency. The quartz glass plate specimen with a dimension of $200mm(L){\times}30mm(W){\times}3mm(T)$ is selected. The ultrasonic transducer is operated by the constant acceleration amplitude for the every frequency. The maximum crack depth was generated when the driving frequency was 18.35kHz. These results were in good agreement with those of the calculated model theoretically.

  • So far, high accuracy in-process sensors have been used for controlling the cutting tool, but the method followed in this new system is guite different form previous processes. In this system, after the rough cut the mark indication the pasition of the finished size in put on the cutting surface of the workpiece by ultrasonic or vibration cutting. The cutting is then continued until the mark just disappears, This position being observed by the used of a simple in-proces sensor, The in-prosess sensor in used only to detect the existence or dis apperance of the mark.

  • In the present research, a ultra-precision diamond cutting of thermo-plastic materials, polycarbonate (PC) and cyclic olefin polymer (COC), is carried out by applying a method named ultrasonic elliptical vibration cutting developed by the authors. It is experimentally proved that good optical surfaces are obtained by applying the elliptical vibration cutting in cases of machining of flat surfaces and grooves as compared with the conventional diamond cutting. The maximum surface roughness in peak to valley value obtained is less than 60 nm and 20 nm for PC and ZEONEX, respectively.

  • With the acceleration of the miniaturization of products, especially in recent years, machining technologies for these products is in need of improvement. Conventional technologies have limitations in realizing the miniaturization due to the downsizing effects of the tools, which lack sufficient cutting stiffness during machining. The application of ultrasonic vibration is one of the most useful solutions in dealing with the problem. This study focused on the difference of ultrasonic drilling from conventional one in geometrical machining mechanism and the corresponding machining results. In detailed, some mathematical equations for drill cutting edge paths during drilling were extracted and new method to find uncut chip thickness from above equations was suggested. The experiments were carried out through the comparison between the results (disposed chips and internal surface states of holes) of conventional drilling and those of ultrasonic drilling. It was determined that the geometrical paths of cutting edges and analyzed uncut chip thickness agree with the appearance of disposed chips. Furthermore, the change in tool path by ultrasonic vibration resulted in the improvement of surface statement.
