Bucking Load Analysis of Spot-Welded Structures (점용접된 구조물의 좌굴하중해석)

  • This stability of a plate structure is very crucial problem which results in wrinkle and bucking. In this study, the effect of the pattern of spot-welding points of the two rectangular plates on the compressive and shear bucking load is studied with respect to the thickness, aspect ratio of plates and number of welding spots. Buckling coefficient of the plate not welded was compared with that of two plates with various thickness to extract the effect of thickness. The effect of number of welding spots are studied in two directions, longitudinal and transverse directions. The conclusions obtained were that the reinforcement effect was maximized when the aspect ratio was close to 1.75 at compressive load condition and that the effect of number of welding spots in transverse direction was larger than that in longitudinal direction at shearing load condition.

  • In this study, the weld strength of extru-rivet spot welding was investigated by simulation and experiment. In order to obtain hot plasticity flow bonding of the two plates by a single rivet, electrodes are used for heating of the two plates and the rivet by electric resistance. Because weld strength is influenced by the temperature in the weld zone, the diameter of the electrodes and the amount of current supplied to the electrodes are important variables. For the simulation, heat distribution and weld strength were calculated using DEFORM-3D. The weld strength in the weld zone was calculated for various values of the experimental parameters. The simulation results showed that the weld strength was the highest when the weld current was 37kA, the electrode diameter was 12mm, and the welding frequency was 90cycle. Aluminum 5052 was used for the experimental study. A total of three aluminum plates, two welding plates with 1mm thickness and one plate with 2mm thickness for the inserting rivet, were used for the experimental extru-rivet spot welding.

  • Joint strength of spot friction welded 5J32 Al alloy were investigated according to the tool shape and the tool penetration depth. General spot friction stir welding tool consists of a shoulder having bigger diameter and a threaded pin projected from the shoulder, which resulted in the generation of large up-lifting of upper plate around the weld nugget because of the deeper penetration and the severe stirring effect of threaded pin. Two kinds of welding tools without the threaded pin were used to avoid the distortion and improve the joint strength. One was a simple cylindrical shape and the other was cylindrical shape with small projection. Therefore, the process was named as spot friction welding comparing to spot friction stir welding because spot friction welding don't use a stirring effect. Using the cylindrical shape tool with small projection, the up-lifting of upper plate were avoided and joint strength were superior to that of the joint using simple cylindrical shape tool. At the 0.5mm of too penetration depth using cylindrical tool with small projection, nugget pull fracture mode can be observed and shear fracture mode were dominant at the rest conditions.

  • Friction stir spot welding (FSSW), developed based on principle of friction stir welding, has been paid attention as a new solid-state spot welding process. Since FSSW can produce high-quality weld in Al alloys more easily than resistance spot welding, this process has been already used for construction of Al components in the automotive industries. Despite the large industrial interests in FSSW, fundamental knowledge on welding phenomena of this process has not been fully understood. In this study, FSSW phenomena, such as the consolidation mechanism, the microstructural evolution and the material flow, were examined in Al alloy 6061. This study clarified that the elliptical zone found in the vicinity of the pin hole on the cross section was characterized by the initially lapped surface of two sheets. Moreover, the following material flow was proposed; capture of the upper material with the threads on the pin surface, spiral flow along the tool rotation, and then release at the tip of the pin.

  • Vehicle body structures are formed by thousands of spot welds and fatigue failure of vehicle structures occur near the spot welds after driving a long way at a durability test road. It is necessary to know accurately the reason of the fatigue failure of the spot weld in the developing stage in order to reinforce it. Many investigations have been done regarding the strength of spot welded joints, contributing to understand its fatigue strength. In developing process, a fatigue failed spot welded area can be repaired by $CO_2$ welding or another method to continue the test. To know the effect of reinforcing these welds, several methods of welding were analyzed and compared to spot welding. With the results of this test, the appropriate repair method can be used instead of spot welding during the development of new car and best design guide can be given for the strength. In this study, fatigue and static tensile tests are made and microstructure is investigated for the purpose of estimating the strength of welded joints by using spot welded and $CO_2$ plug welded specimens. The tested specimens are of two types : Tensile-shear type(TS) and L-tension type(LT).

  • A dual purpose robot automation system is developed for both arc welding and spot welding by one robot within a cell. The need for automation of both arc welding and spot welding processes is urgent while the production volume is not so big as to accommodate separate station for the two processes. Also, space is too narrow for separate station to be settled down in the factory. A spot welding robot is chosen and the function for arc welding are implemented in-house at cost of advanced functions. For the spot welding, a single pole type gun is used and the robot has to push down the plate to be welded, which causes the robot positioning error. Therefore, position error compensation algorithm is developed. The basic functions for the arc welding processes are implemented using the digital I/O board of robot controller, PLC, and A/D conversion PCB. The weaving pattern is taught in meticulously by manual teach. A fixture unit is also developed for dual purpose. The main aspects of the system is presented in this paper especially in the design and implementation procedure. The signal diagrams and sequence logic diagrams are also included. The outcome of the dual purpose welding cell is the increased productivity and good production stability which is indispensable for production volume prediction. Also, it leads to reduction of manufacturing lead time.

  • Joining Al/Fe dissimilar metals is becoming a subject of special interest in the assembly of automotive parts as a trade-off between the weight lightening and the cost reduction. Although various studies have been introduced to join Al alloy with the steel sheet by fusion welding, weak joint strength and galvanic corrosion still remained as problems to be solved. As a solid state welding, friction stir welding has been preferred to fusion welding processes in the dissimilar metal joints. This study investigated friction stir spot welding (FSSW) of Al alloy to the thin steel sheet with a thickness of 0.65 mm. The conventional FSSW is a stationary spot welding process but new approach adopted an additional circumferential movement in company with high speed tool rotation. A full factorial experimental design was implemented, and the main and interaction effects of parameters were analysed on the failure load in the tensile shear test. The direction and radius of rotation were statistically significant parameters and these two parameters affected the joint width and the shape of the hook.

  • Resistance spot welding of aluminum alloys is based upon Joule heating of the components by passing a large current in a short duration. Since aluminum alloys have the potential to replace steels fur automobile body assemblies, it is important to study the process robustness of aluminum spot welding process. In order to evaluate the effects of process parameters on the weld quality, major process variables and abnormal process conditions were selected and analyzed. A newly developed two-stage, sliding-level experiment was adopted fur effective parameter design and analysis. Suitable ranges of welding current and button diameters were obtained through the experiment. The effects of the factors and their levels on the variation of acceptable welding current were considered in terms of main effects. From the results, it is concluded that any abnormal process condition decreases the suitable current range in the weld lobe curve. Pareto analysis of variance was also introduced to estimate the significant factors on the signal-to-noise (S/N) ratio. Among the six factors studied, fit-up condition is found to be the most significant factor influencing the SM ratio. Using a Pareto diagram, the optimal condition is determined and the SM ratio is significantly improved using the optimal condition.
