Experimental study on the surface integrity of electrode for WEDG process (WEDG 전극가공에서의 전극표면형상의 실험적 고찰)

  • Micro-EDM is generally used far machining micro holes, pockets, and 3-D structures. For micro-EDM, first of all, micro-electrode fabrication is needed and WEDC system is proposed for tool electrode fabrication method. When tool electrode is fabricated using WEDG system, its characteristics are under the control of many EDM parameters. Also relations between the parameters affect electrode fabrication. In this study, experiments are carried out to analyze effects of EDM parameters about electrode surface integrity on micro-electrode fabrication. Experimental method and analysis are used to experimental design method. Factors used in experiments are composed of capacitance, resistance, pause time, wire feed rate, spindle rotating speed. As a result of experiments, capacitance and resistance affect electrode surface.

As a result of experiments, wire feed rate, machining time and capacitance is proportional to gap distance(material removal), the other parameters(applied voltage, spindle rotating speed) and relations between the parameters have little influence on machining.

  • Electrical discharge drilling (ED-drilling) is a widespread machining method used to bore small holes with a high aspect ratio. This paper presents additional methods by which ED-drilling can improve machining speed, tool wear, and machined surface quality. Firstly, for high machining speed, and low tool wear, a new-type electrode that was ground on one side or both sides of the cylindrical electrodes was suggested to expel debris. The debris which is generated during the machining process can cause sludge deposition and secondary discharge problems: major reasons to decrease machining speed. This new-type electrode also reduced tool wear that was due to the decrease of unstable discharge in a machining gap by helping to expel waste water and debris from the gap. Secondly, to improve the machined surface roughness, an electrolyzation process was included after drilling. This process made the machined surface smooth by means of an electrochemical reaction between an electrode and a workpiece. In this study, the machining speed, electrode wear, and surface roughness were improved by the newtype electrode and the electrolytic process.

  • The experimental study of die-sinking electrical discharge machining for alloy tool steel of STD-11 with circular electrode was conducted for various conditions of the peak current and duty factor with the change of internal size of electrode for distributing the amount of dielectric flow through the electrode. From this study, the material removal rate(MRR) was found to be increased with the peak current and duty factor. The more MRR was obtained for the case of electrode inside diameter of 10mm. The surface roughness and roundness values were analyzed regularity under various conditions, and these values were not affected by the inside diameter change of electrode.

The Effect of Machining Parameters on Tool Electrode Edge Wear and Machining Performance in Electric Discharge Machining (EDM)

  • The main purpose of this study is to investigate the variation of tool electrode edge wear and machining performance outputs, namely, the machining rate (workpiece removal rate), tool wear rate and the relative wear, with the varying machining parameters (pulse time, discharge current and dielectric flushing pressure) in EDM die sinking. The edge wear profiles obtained are modeled by using the circular arcs, exponential and poller functions. The variation of radii of the circular arcs with machining parameters is given. It is observed that the exponential function models the edge wear profiles of the electrodes, very accurately. The variation of exponential model parameters with machining parameters is presented.

  • Wire electrical discharge machining (WEDM) is one of the unconventional machining processes, which is utilizing electrical energy to remove work-piece. In recent years WEDM used widely in die-sinking industry because WEDM can machine any hard materials if only it has conductivity and can machine accurately to the complex geometry, for fine wire is used in WEDM for the tool electrode. However WEDM is non-contact machining process, which is utilizing discharge phenomena occurring between two electrodes, the size of the machined part is larger than that of the tool electrode size. It is called discharge gap or clearance the difference size between the tool electrode and the machined part in WEDM. By the experiment clearances according to the machining condition was investigated.

  • This paper provides a new method for hybrid machining, particularly suited to micro fabrication applications such as micro point, micro line, micro structure, micro partition and so on. Developed micro fabrication process by electrical discharge machining (EDM) and electrical discharge deposition (EDD) with metal powder (Ti, Fe) has been studied to build TiC or FeC structure. Titanium powder or iron powder is supplied from working fluid (kerosene or de-ionized water with powder) and adheres on a workpiece by the heat and electric power caused by the electrical discharge. The use of a tool electrode is expected to keep powder concentration high in the gap between a workpiece and a tool electrode and to accrete powder material on the workpiece. The deposition is tried under various electrical conditions (workpiece. tool electrode, working fluid, discharge current, voltage and powder etc.). On the other hand. using electrical discharge machining (EDM) with the same tool electrode, it can be used as a removal process (cutting) by electro erosion at the same time. Therefore. this new method can do a hybrid machining to build up and down a structure with the workpiece.

A Method for Determination of 3D-Electrical Discharge Machining Parameters Using Z-map (Z-map을 이용한 3차원 방전가공조건의 결정방법)

  • This paper presents a method for determining machining parameters in electrical discharge machining process (EDM) based on discharge area. The parameters are the peak value of currents, the pulse-on time, and the pulse-off time, on which the EDM performance depends chiefly. The optimal machining parameters are closely related on discharge area, which can be calculated from a tool electrode and a discharge height. In the paper the discharge area is obtained from NC code for machining the tool electrode instead of its geometric model. The method consists of following three steps. First a Z-Map model is constructed from the NC code. Secondly, the discharge area is obtained from the Z-Map model and a Z-height. Finally, the machining parameters are calculated from the discharge area. An introduced example shows that the machining parameters are calculated by the using a Z-map model obtained from the machining data for a tool electrode.
