  • The ideal surface roughness is obtained by tool geometry and feed rate in face milling. however actual surface roughness is affected by various factors such as cutting conditions. vibration and used tool. To improve the quality and productivity of the machining parts, lots of research on the evaluation of tool life and control of surface roughness has been required. Therefore, the width of flank wear, cutting force, and surface roughness are monitored to analyse the characteristics of surface roughness. This experimental investigation is mainly focused on the characteristics of surface roughness in multi-insert milling using TiN coated tool.

  • The ultra-precision cutting is a key technique for the manufacture of optical components such as aluminium mirrors, electroless nickel mirror, plastic mirror in a variety of advanced science and technology applications. The paper presents experimental results of ultra-precision diamond fuming of electroless nickel materials. In general, the cutting condition such as feed rate and depth of rut, have effect on the surface roughness in ultra-precision diamond turning. To obtain an optimal cutting condition, we studied the effect of the cutting speed. the tool length, the tool nose radius, the feed rate and depth of cut on the surface roughness. So, the relationship of the surface roughness and cutting condition has been clarified. From the experimental results, the machined surface roughnesses were obtained less than 1nm rms.

  • Using the geometric and the vector methods, three dimensional surface texture and roughness models in flat end milling are developed. In these models, rear cutting effect on surface generation is considered along with tool run-out and tool setting error including tool tilting and eccentricity between tool center and spindle rotational center. Rear cutting is the secondary cutting of the already machined surface by the trailing cutting edge. The effects of tool geometry and tool deflection on surface roughness are also considered. For representing the surface texture more practically, three dimentional surface topography parameters such as RMS deviaiton, skewness and kurtosis are introduced and used in expressing the surface texture characteristics. Under various cutting conditions, it is confirmed that the developed models predict the real surface profile precisely. These models could contribute to the cutter design and cutting condition selection for the reduction of machining and manual finishing time.

  • This paper discusses the deformation characteristics of a scaled-down automotive outer door panel with vacuum-assisted incremental sheet forming. The vacuum condition between the die and Al6052-H32 sheet with a thickness of 1.0 mm is reviewed with the goal of improving the geometrical accuracy of the target product. The material flow according to the forming tool path, including the multi-tool path and conventional contour tool path, is investigated considering the degradation of the pillow effect. To reduce friction between the tool and the sheet during incremental forming, automotive engine oil (5W-30) is used as a lubricant, and the strain field on the surface of the formed product is analyzed using ARGUS. By comparing the geometry and material flow characteristics of products under different test conditions, it is confirmed that the product surface quality can be significantly improved when the vacuum condition is employed in conjunction with a multi-tool path strategy.

Cutting Characteristics of the ZrN Coated Tool (지르코늄 코팅공구의 절삭특성)

  • Zirconium is widely applied in industrial area. In this study, the exeperiments are performed to investigate the differences in cutting characteristics of zirconium coated material which deposited on cutting tool using physical vapor deposition(PVD). For comparison, TiN coated tool is used to compare with zirconium coated tool. Experimental results were compared for tool wear, surface roughness and cutting force. The tool wear of PVD coated bites is affected by the various cutting conditions. This new stuff 'zirconium coated tool' wears $33\%$ less and improves surface roughness $23\%$ more in various cutting conditions. Cutting force is analyzed by using various workpiece, and the research strongly confirms that 'zirconium' remains better condition than 'titanium'. As a result 'zirconium' coated tool can be performed far better than 'titanium' coated tool on metal cutting.

  • This paper has been considered on the cutting characteristics such as chip formation and surface roughness for Inconel 690 alloy with difficult-to-cut because of high toughness and strength. We have made efforts solving the problem to difficult-to-cut of Inconel by improvement of tool with TiN coating and the selection of optimum cutting condition. We used the CCD camera and the surface roughness tester to observe the chip formation and the state of machined surface by using the improved tool with diamond coating and various cutting condions. We have found that the chip formation showed the tooth shape of tooth blade and the surface roughness was very poor. but it can be better by selection of optimum cutting condition.

  • Formed insert type tool satisfy both the surface roughness and geometric accuracy, so that cutting edge of formed tool can duplicate final feature. For experiment the formed tools with various clearance angles are machined. And the tools are evaluated with respect cutting force, flank rear and surface roughness to optimistic condition.

  • A dynamic model for the prediction of surface topography in high speed end milling process is developed. In this model the effect of tool runout, tool deflection and spindle vibration were taken in to account. An equivalent diameter of end mill is obtained by finite element method and tool deflection experiment. A modal parameter of machine tool is extracted by using frequency response function. The tool deflection, spindle vibration chip thickness and cutting force were calculated in dynamic cutting condition. The tooth pass is calculated at the current angular position for each point of contact between the tool and the workpiece. The new dynamic model for surface predition are compared with several investigated model. It is shown that new dynamic model is more effective to predict surface topography than other suggested models. In high speed end milling, the tool vibration has more effect on surface topography than the tool deflection.

Machinability Evaluation of the Plastic Mould Steel using AlTiN Coated Tool (AlTiN코팅공구를 사용한 플라스틱금형강의 기계가공성 평가)

  • In this research, KP-4, one of the plastic mold steels, was coated with the AlTiN from one layer to four layers by the PVD method in the $\Phi$ 8mm cemented carbide ball end mill. Coated KP-4 was processed with various conditions. For example, slope of $15^{\circ}$, $30^{\circ}$ and $45^{\circ}$ the spindle rotation speed was changed from 10,000rpm to 16,000rpm, the tool feeding speed was changed from 1,300mm/min to 1,700mm/min, the depth of cut was also changed from 0.3mm to 0.9mm, and etc. Cutting component force according to the coating layer number, and surface roughness were studied. The cutting component force showed a good agreement better the up ward direction than the down ward direction under all experimental conditions. In case of the condition per the material shape, it was lessen when the tool have larger angle because the average effective diameter of the tool is larger. The surface roughness showed good condition in case of the up ward than the down ward direction. And, in the 3rd layer of AlTiN coating, it showed the most suitable condition.

  • New materials widely used for automobile related industry, aircraft, space development area are mostly high hardness materials. The hardness value of some hardened materials is over HRC45 and machining of this hardened materials is called as hard turning. Hard turning has its advantage on processing flexibility, cycle time and tool cost reduction. Also this process obtains high efficiency in processing and precise surface roughness through application of the CBN tools. In hard turning process with CBN tool, surface integrity is the important factor for considering the design of machine part and component under high stress and load conditions. A purpose of this study is to analyze optimal condition in hard turning process of AISI 52100 steel (HRC62) with high CBN and low CBN on turning characteristics, tool wear mechanism comparison and surface integrity.
