The predictions of metal flow forging load optimal die angle and preform size are not so easy in turbine blade forging. First of all the quality of final product is influenced by side force which is one of the significant factors. in this study slab method is applied to determine optimal die angle minimizing side force and the position of preform Finally drawing of die design is obtained in optimal die angle with developing tool that is composed of Visual Basic.

In end milling process, which is characterized by the use of a rotating tool, the undeformed chip thickness varies periodically with phase change of the tool. Although many efforts have concentrated on the study of end milling process, the analysis of shear and chip-tool friction behaviors has not been reported. Recently, a model has been proposed to simulate the shear and friction characteristics of an up-end milling process in terms of the equivalent oblique cutting. In the current study, the varying undeformed chip thickness and the cutting forces in a down-end milling process are replaced with the equivalent ones of oblique cutting. Then it is possible to simulate the shear and the chip-tool friction characteristics of a down-end milling process. The proposed model has been verified through two sets of cutting tests i.e., down-end milling and the equivalent oblique cutting tests. The experimental results show that the proposed model is suitable to analyze the shear and chip-tool frictional characteristics of down-end milling process. The specific cutting energy decreases with increase in equivalent undeformed chip thickness in a down-end milling process.

A bearing is one of core parts in automobile. Rubber seal of the bearing is important to improve performance of bearing, formed by hot-press die of rubber seal for the intricate shape. In this study, formed tools are used to machine die of bearing rubber seal and the machining operation is classified into the several process of high precision. Design of experiments is used to optimize selection of the formed tools for the efficient machining of the hot-press die. The cutting force, tool wear and tool life are determined to characteristics. And, the clearance angle, the rake angle and the length cutting edge are considered as the major factors. Experiments are repeated to use one-way factorial design, and tool life is predicted by regression model.
The piercing process of creating holes in sheet metals for mechanical fastening generates high shear force. Real-time monitoring technology could predict tool damage and product defects due to this severe condition, but there are few applications for piercing high-strength aluminum. In this study, we analyzed the load signal to predict the punch's wear level during the process with a piezoelectric sensor installed piercing tool. Experiments were conducted on Al6061 T6 with a thickness of 3.0 mm using piercing punches whose edge angle was controlled by reflecting the wear level. The piercing load increases proportionally with the level of tool wear. For example, the maximum piercing load of the wear-shaped punch with the tip angle controlled at 6 degrees increased by 14% compared to the normal-shaped punch under the typical clearance of 6.7% of the aluminum piercing tool. In addition, the tool wear level increased compression during the down-stroke, which is caused by lateral force due to the decrease in the diameter of pierced holes. Our study showed the predictability of the wear level of punches through the recognition of changes in characteristic elements of the load signal during the piercing process.

In end milling process, the undeformed chip section area and cutting forces vary periodically with phase change of the tool. However the real undeformed chip section area deviates from the geometrically ideal one owing to cutter runout and tool shape error. In this study, a method of estimating the real undeformed chip section area which reflects cutter runout and tool shape error was presented in up end milling process using measured cutting forces. The average specific cutting resistance, Ka is defined as the main cutting force component divided by the modified chip section area. Ka value becomes smaller as the helix angle increases from $30^circC \;to\;40\circC$. But it becomes larger as the helix angle increases from $40^\circ$to 50 . On one hand, the Ka value shows a tendency to decrease with increase of the modified chip section area and this tendency becomes distinct with smaller helix angle.

This paper investigates the micro-cutting of cemented carbides using PCD (polycrystalline diamond) and PCBN (polycrystalline cubic boron nitride) cutting tools are performed with SEM direct observation method. The purpose of this study is to make clear the cutting mechanism of cemented carbides and the fracture of WC particles at the plastic deformation zone in orthogonal micro-cutting. And also to achieve systematic understanding, the effect of machining parameter on chip formation and machined surface was studied, including cutting speed, depth of cut and various tool rake angle. Summary of the results are shown below. (1) Three type of chip formation process have been proposed by the results of the direct observation in orthogonal micro-cutting of cemented carbide materials. (2) From the whole observation of chip formation, primary WC particles are crushed and/or fine grained in the shearing deformation zone. A part of them are observed to collide directly with a cutting edge of tool by following the micro-cutting. (3) Surface finish, surface morphology and surface integrity is good to obtain by cutting with PCD cutting tool compared with PCBN. (4) The machined surface has the best quality near the low cutting speed of 10${\mu}m$/sec with a cutting depth of 10 ${\mu}m$ using 0$^\circ$ rake angle and 3$^\circ$ flank angle in this condition, but it was found that excessively low speed, for example the extent of 1 ${\mu}m$/sec, is not good enough to select for various reason.
In this study, response surface method (RSM), back propagation neural network (BPNN), and genetic algorithm (GA) were used for modeling and multi-objective optimization of the parameters of AA5052-H32 in incremental sheet forming (ISF). The goal of optimization is to determine the maximum forming angle and minimum surface roughness, while varying the production process parameters, such as tool diameter, tool spindle speed, step depth, and tool feed rate. A Box-Behnken experimental design (BBD) was used to develop an RSM model and BPNN model to model the variations in the forming angle and surface roughness based on variations in process parameters. Subsequently, the RSM model was used as the fitness function for multi-objective optimization of the ISF process the GA. The results showed that RSM and BPNN can be effectively used to control the forming angle and surface roughness. The optimized Pareto front produced by the GA can be utilized as a rational design guide for practical applications of AA5052 in the ISF process

Machining accuracy is closely related with tool deflection induced by cutting forces. In this research, cutting forces and tool deflection in end milling are expressed as a closed form of tool rotational angle and cutting conditions. The discrete cutting fores caused by periodic tool entry and exit are represented as a continuous function using the Fourier series expansion. Tool deflection is predicted by direct integration of the distributed loads on cutting edges. Cutting conditions, tool geometry, run-outs and the stiffness of tool clamping part are considered together far cutting forces and tool deflection estimation. Compared with numerical methods, the presented method has advantages in prediction time reduction and the effects of feeding and run-outs on cutting forces and tool deflection can be analyzed quantitatively. This research can be effectively used in real time machining error estimation and cutting condition selection for error minimization since the form accuracy is easily predicted from tool deflection curve.

A milling process with 45 degree chamfered inserts produces a perfect flat surface only in theory. It is due to many unwanted factors including thermal effect, dynamic effect, the problem of the controller used and the problem of accuracy of the machine tool. In this study, introduced is a method to improve the surface roughness by redesigning of the chamfer angle of the insert, which traditionally has been 45 degree. First, the relationship between the fixed machine coordinate and the relative coordinate on the insert is derived. This transfer matrix is used to determine the new insert angle to maximize the flatness of the machined surface. A newly designed insert is manufactured, and used to carry out the experiment. It is proved that the insert designed by the proposed method produced a much flatter surface than a traditional one.

Ultraprecision machining technology has been playing a rapidly increasing and important role in manufacturing. However, the physics of the micromachining process at very small depth of cut, which is typically 1 .mu. m or less is not well understool. Shear along the shear plane and friction at the rake face dominate in conventional machining range. But sliding along the flank face of the tool due to the elastic recovery of the workpiece material and the effects of plowing due to the large effective negative rake angle resultant from the tool edge radius may become important in micromachining range. This paper suggests an orthogonal cutting model considering the cutting edge radius and then quantifies the effect of plowing due to the large effective negative rake angle.
