진공 다이캐스팅 공법의 사출조건에 따른 연료전지용 분리판 성형 해석 및 제조 공정 (Fabrication Process and Forming Analysis of Fuel Cell Bipolar Plate by Injection Condition of Vacuum Die Casting)

  • The vacuum die casting is a promising candidate of the stamping process for fabrication of fuel cell bipolar plate due to its advantages, such as precision casting, mass production and short production time. This study proposes vacuum die casting process to fabricate bipolar plates in fuel cell. Bipolar plates were fabricated under various injection conditions such as molten metal temperature and injection velocity. Also, according to injection velocity conditions, simulation results of MAGMA soft were compared to the experimental results. In case of melt temperature $650^{\circ}C$, misrun occurred. When the melt temperature was $730^{\circ}C$, mechanical properties were low due to dendrite microstructure. Injection velocity has to set at more than 2.0 m/s to fabricate the sound sample. When melt temperature, injection velocity (Fast shot), and vacuum pressure are $700^{\circ}C$, 2.5 m/s and 30 kPa respectively, sample had good formability and few casting defects. Simulation results are mostly in agreement with experimental results.

  • 네일 파일(nail file)을 제조할 때 재료는 강판(두께 0.5㎜)을 사용하고 가공방법은 외형형상을 만들고 Φ 0.8-Φ 1.0㎜의 구멍을 약 300여개 뚫어 완성한다. 이들의 가공방법은 에칭(etching)에 의존하여 제조원가의 33%를 에칭비가 차지하고 있으므로 제조원가의 상승원인이 되고 에칭시 부식제(etching reagent)의 잔류도 환경 친화적이 못되며 재료가 강판이기 때문에 제품에 녹(rust)이 생기므로 이들의 문제점을 해결하고자 다음과 같이 연구개발을 수행하였다. 제품의 녹 방지를 할수 있는 적합한 재질 선택 방법을 고찰하고, 에칭 가공방법을 사용하지 않고 금형을 이용한 프레스 가공으로 교체하기 위하여 프레스 스탬핑시의 스트립 레이아웃(strip layout)기법을 연구개발하고, 금형 부품 중에서 작업 중 절손이 빈번한 보통의 표준펀치를 퀼형의 펀치로 개발 하므로써 프로그레시브 퍼퍼레이팅 금형(progressive perforating die)을 개발하게 되었다.

  • 핫스탬핑 공정은 고강도의 강을 얻을 수 있는 방법으로써, 일반적으로 보론강을 오스테나이트 온도까지 가열한 후, 성형과 냉각을 통해 제품을 생산한다. 열처리된 보론강은 1500MPa 이상의 강도를 가지기 때문에 경량화와 안전성을 동시에 향상시킬수 있는 특징이 있다. 뿐만아니라 우수한 성형성으로 인한 치수정밀도가 기존 강판대비 90 % 이상 향상되어 우수한 성형품질을 확보할 수 있는 장점도 있다. 따라서 본 연구에서는 디스크 레이저를 사용하여 핫스탬핑 강판의 맞대기 및 겹치기 용접을 실시하여 용접특성을 파악하였다. 실험결과, 맞대기 용접에서는 맞댄면의 갭에 영향으로 인해 겹치기 용접과 비교하여 더 빠른 속도에서도 완전 용입을 얻을 수 있었으며, 모든 용접부에서 열영향부에서 화이트밴드가 관찰되었다.

다단 이송 성형 공정 해석을 통한 자동차 센터 힌지 성형용 SPFH 590 고강도 강판 블랭크 설계 (Blank Design of SPFH 590 Steel Sheet for Stamping of Center Hinge of Automotive via Analysis of Transfer Forming Process with Multi-Stages)

  • The aim of this paper is to design the blank shape of SPFH 590 high strength steel for stamping of the center hinge of automotive via numerical analyses and experiments for multi-stages transfer forming process. Three-dimensional elasto-plastic finite element analyses for the transfer forming process with six stages were performed using a commercial code AUTOFORM V4.2. The influence of the blank shape on the formability and the shape conformity were quantitatively examined through the FE analyses. From the results of the FE analysis, a feasible shape of the blank and the forming load were estimated. Stamping experiments were carried out using the proposed blank shape. The results of experiments were shown that the center hinge parts with the desired shapes can be manufactured successfully as the proposed blank shape is used. Through the comparison of the results of the experiments with those of the analyses, it was shown that the estimation of blank shape using the FE analysis is a proper methodology to create a feasible shape of the blank for the center hinge of automotive.

박형 도광판의 음각, 양각 마이크로 패턴 성형성에 관한 연구 (Study on the gate cutting of light guiding plate for mobile using quenching element)

  • LCD-BLU (Liquid Crystal Display - Back Light Unit) is one of kernel parts of LCD unit and it consists of several optical sheets(such as prism, diffuser and protector sheets), LCP (Light Guide Plate), light source (CCFL or LED) and mold frame. The LGP of LCD-BLU is usually manufactured by forming numerous dots with $50-200{\mu}m$ in diameter on it by erosion method. But the surface of the erosion dots of LGP is very rough due to the characteristics of the erosion process during the mold fabrication, so that its light loss is high along with the dispersion of light into the surface. Accordingly, there is a limit in raising the luminance of LCD-BLU. Especially, the negative and positive micro-lens pattern fabricated by modified LiGA with thermal reflow process was applied to the optical design of LGP.

  • Currently, studies on weight reduction and fuel efficiency increase are the most important topics in the automotive industry and many studies are under way. Among them, weight reduction is the best way to raise fuel efficiency and solve environmental pollution and resource depletion. Materials such as aluminum, magnesium and carbon curing materials can be found in lightweight materials. Among these, research on improvement of bonding technology and manufacturing method of materials and improvement of material properties through study of ultrahigh strength steel sheet is expected to be the biggest part of material weight reduction. As the strength of the ultra hight strength steel sheet increases during forming, it is difficult to obtain the dimensional accuracy as the elastic restoring force increases compared to the hardness or high strength steel sheet. It is known that the spring back phenomenon is affected by various factors depending on the raw material and processing process. We have conducted analytical evaluations and studies to analyze the springback that occurs according to the cross-sectional shape of the ultra high tensile steel sheet.

  • The drawbead is used to control the material flow into the die and increase the forming quality during the binder wrap process and the stamping process in the sheet metal forming. Drawbead restraining force (DBRF) is controlled by geometrical parameters and influenced by process parameters such as friction coefficient and blank thickness. In order to inspect the effect of process parameters, parameter studies are performed with the variation of parameters using finite element model of drawbead which is utilized reliably for the calculation of the drawbead restraining force. Drawbead analysis is carried out with 2-D plane-strain element and 3-D shell element. After the verification of the accuracy of the drawbead model with 3-D shell element, it is utilized to the prediction and the investigation of the effect of process parameters. The result of parameter studies can be utilized to the die design in the tryout stage.

  • 전세계적으로 환경문제에 대한 위기의식이 고조됨에 따라 운송산업 분야에서는 차체경량화를 통해 이와 같은 문제를 해결하고자 하였다. 차체경량화의 방법으로써 보론강을 $900^{\circ}C$이상의 온도에서 가열한 후, 성형과 동시에 냉각하여 1500 MPa 이상의 강도를 얻을 수 있는 핫스탬핑 공정이 제시되고 있다. 하지만 핫스탬핑 공정에 일반적으로 사용되고 있는 보론강의 레이저 용접성에 대한 연구결과는 많지 않다. 따라서 본 연구에서는 보론강의 레이저 용접특성을 조사하기 위해 레이저 매개변수에 대하여 기초적 연구를 실시하였다. 실험결과, 실드가스에 대한 매개변수의 최적의 조건은 $Q=20{\ell}/min$, ${\alpha}=40^{\circ}$, d = 20 mm, l = 0 mm이며, 맞대기 용접부의 경도는 용접부에서 마르텐사이트 형성으로 인해 급격하게 상승하였다.

  • Draw-bead is applied to control the material flow in a stamping process and improve the product quality by controlling the draw-bead restraining force (DBRF). Actual die design depends mostly on the trial-and-error method without calculating the optimum DBRF. Die design with the predicted value of DBRF can be utilized at the tryout stage effectively reducing the cost of the product development. For the prediction of DBRF, a simulation-based prediction model of the circular draw-bead is developed using the Box-Behnken design with selected shape parameters such as the bead height, the shoulder radius and the sheet thickness. The value of DBRF obtained from each design case by analysis is approximated by a second order regression equation. This equation can be utilized to the calculation of the restraining force and the determination of the draw-bead shape as a prediction model. For the evaluation of the prediction model, the optimum design of DBRF in sheet metal forming is carried out using response surface methodology. The suitable type of the draw-bead is suggested based on the optimum values of DBRF. The prediction model of the circular draw-bead proposes the design method of the draw-bead shape. The present procedure provides a guideline in the tool design stage for sheet metal forming to reduce the cost of the product development.

  • Automotive manufacturers lay their eyes on the new manufacturing technologies because of the strengthened competition. Among them, a simultaneous forming is one of the innovative forming technologies to be able to reduce production time and cost. Several parts can be simultaneous manufactured by process, while the conventional stamping demands the same number of die sets with the number of parts. In this study, the automotive front side member was manufactured by the simultaneous forming. The position and the size of initial blank were determined by forming analysis and try-outs, and the blank movement during the forming was controlled by introducing the pilot pin.
