스패터 및 기계적 강도특성에 미치는 점용접 조건의 영향 (Effect of Spot Welding Conditions on Spatter and Mechanical Strength Properties)

  • Spot welding is a process that sheet metals are joined in one or more spot by heating at the faying interface. In this process, the spatter is dispersed from melted area. It has been reported that spatter generation has adverse effects on weld quality. However, no systematic study has been carried out to find out its effect on weld quality in resistance spot welding processes. In this study, specially designed specimen are used to perform experimental investigation of spatter generation and its effect. Major finding of this study show trends in tensile-shear strength for various amounts of spatter generated during spot welding process. Thus, optimum welding conditions are proposed in view of spatter generation and tensile-shear strength. (Received December 11, 2002)

가속도계를 이용한 마이크로스폿용접의 인프로세스 모니터링 (In-Process Monitoring of Micro Resistance Spot Weld Quality using Accelerometer)

  • This study is to propose an in-process monitoring system for micro resistance spot welding processes using minute accelerometer. A minute accelerometer is mounted on the upper moving electrode tip holder. With its high sensitivity and frequency response characteristics, accelerometer output signal has been successfully recorded and integrated twice to reflect electrode expansion during micro spot welding processes. The analysis of electrode expansion pattern was attempted to find its correlation with spot weld quality. Major previous findings1-6) regarding spot weld quality assessment with the electrode expansion signal in large scale resistance spot welding processes were proved to be true in this in-process monitoring system.

컴퓨터 시뮬레이션을 이용한 저항용접에 관한 연구 (A study on the stress distribution and nugget formation in resistance welding process using computer simulation)

  • The thermomechanical coupling phenomena in the resistance welding process is complicated due to interactions of mechanical, thermal and electrical factors. Although experimental investigations of resistance spot welding have been carried out, but there are a few by computer simulation. so the purpose of this research is to decrease the time and cost much required in experimental investigation by carrying out the analysis of the resistance spot welding process through computer simulation based on the finite element method. The tool used in the computer simulation is the commercial ANSYS program package. A two dimensional axisymetric model is used to simulate the resistance spot welding for two stainless steel sheets of equal thickness and parametric study is carried out for variable welding current, workpieces of unequal thickness and dissimilar materials. The results from the computer simulation are in good agreement with the experimental one. Through these results, such items as stress distribution, temperature profiles, thermal expansion and weld nugget formation are predicted. Reliability and applicability of finite element models have been demonstrated to simulate and to analyze the resistance spot welding process.

가열금형을 사용하는 강철과 알루미늄 이종금속판재의 전기저항 이중스폿용접 (Electric Resistance Double Spot Welding Process of Dissimilar Metal Plates of Steel and Aluminum by Using Heating Dies)

  • In this paper, a double spot welding process, utilizing electric resistance heating dies, is suggested for the spot welding of dissimilar metal plates for drawing and concurrent spot welding. This double welding process has two heating methods for the fusion welding at the interfacial zone between steel and aluminum plates, such as heating method by thermal conduction of electric resistance by welding current induced to heating dies, and heating method by electric resistance between contacted surfaces of two plates by welding current induced to copper electrode. This double welding process has welding variables such as each current induced in heating dies and in copper electrode, outer diameters of heating dies, and edge shape of copper electrode. Experiments for current conditions in welding process should be demanded in order to get successful welding strength. It was known that the welding strength could be reached to the value demanded on industry fields under such welding conditions as heating dies of outer ring dia.12mm contacted on steel plate, as heating dies of outer ring dia. 14mm contacted on aluminum plate, and as copper electrode of dia. 6.0mm, and as 3 times continuous heating method by $1^{st}$ current of 11 kA(9cycle), $2^{nd}$ current 11 kA(60cycle), $3^{rd}$ current 7 kA(60cycle) applied in steel heating dies and copper electrodes, flat edge of copper electrode, for double spot welding process of dissimilar metal plates of steel and aluminum of 1.0 mm thickness.

  • The welding residual stress should be considered in fatigue stress analysis because it develope during the process of the electric resistance spot welding and it causes bad affect on the fatigue crack initiation and growth at nugget edge of spot welded points. Therefore the accurate estimation of residual stress is crucial. In this study, nonlinear finite element analysis on welding residual stress generated during the process of the spot welding was conducted, and their results were compared with the experimental data measured by X-ray diffraction method. From the results, it was found that welding residual stress existed as tension in the nugget center and as compression around the nugget edge.

  • Inverter DC resistance spot welding process has been very widely used for joining such as automotive body sheet metal. Because the lobe area of DC welding is larger than AC welding and DC welding has low electrode wear. So the use of Inverter DC resistance spot welding process has been further increased. And the application of high tensile steel is growing for light weight vehicle. To improve the weldability of high strength steel, the development of Inverter DC resistance spot welding system is more conducted. However, Inverter DC resistance spot welding system has a few problems. Current waveform is unstable and the expulsion has been occurred by characteristics of steel. In this study, inverter DC resistance spot welding system was made. And Fuzzy control algorithm was applied for constant current. The genetic algorithm was applied to optimize the fuzzy scaling factors, in order to optimize the fuzzy control.

알루미늄 판재의 전기저항가열 압출점접합공정에 있어서 핀의 높이가 접합강도에 미치는 영향에 관한 연구 (A Study on the Effect of Pin Height on Weld Strength in Extru-Rivet Spot Welding of Aluminum Plates)

  • It is difficult to control welding variables during spot welding of non-ferrous metals like aluminum because of the low electrical resistance of the material. It has been suggested that a solid state welding process such as friction stir spot welding or extru-spot welding can be used to spot weld aluminum plates. In the extru-spot welding, there is a need to increase the weld strength by improving the shape of the welding die. The current study shows that the weld strength for an extru-spot welding can be increased by using a pin placed on the inside of the upper electrode in the welding die. In the current study, the deformed shape of the insert rivet and the stress distribution in the welding zone were analyzed by simulation. Extru-rivet spot welding experiments were performed by changing the height of pin on the inside of the upper electrode. From the experimental result, it is shown that the weld strength for an extru-rivet spot welding can be increased by adjusting the height of the pin. The optimal shape of the deformed rivet after the extru-rivet spot welding can be observed from the simulation results. The deformed shape of the insert rivet can also be controlled by the height of pin.

  • Resistance spot welding using air gun has been used for joining the sheet metal in automotive manufacturing process. Although air gun has many advantages, it also has the limitation to control the pressure as a factor to improve weld quality. In this study, we apply servo gun using servo motor to resistance spot welding and find the relationship between welding pressure and welding quality. Trough the experiment to change welding pressure during the welding cycle, we can make it clear that the change of welding pressure is greatly influence on the welding quality. To get in a. using response surface methodology, drew out the optimal welding pressure profile for welding quality progresses. We made an optimal profile of welding pressure which improves welding quality using response surface methodology.

  • A servo gun welding system having a AC servo motor and a PC control system is presented for the improvement of quality control in the spot welding. The spot welding process is composed of the press stage, the weld stage, and the hold stage. The changes of gun press forces according to three stages in the spot welding process are controlled and measured through the load cell in order to know the influence on the welding quality. The relation between the measured force changes according to three stages and welding qualities is also implemented on the multilayer perceptrons, one of supervised learning method of neural network, which are powerful for realization of complex mapping characteristics.   • Resistance spot welding process is completed in very short time and there are many factors affecting on the generation of heat. It is difficult to control these experimental factors and monitor distribution of the temperature and stresses in the experimental analysis case. and too much time and expense are required for the experimental trials to fine proper welding condition. So numerical analyses have been attempted steadily, but most numerical analyses on the resistance spot welding are mainly focused on thermal behavior. Therefore, in this paper, the numerical analysis of mechanical behavior as well as heat conduction is carried out for the spot welding process. For this numerical analysis, axial symmetric computer program for the spot welding analysis by F.E.M. has been developed considering heat conduction and thermal elastic-plastic theory. Material properties depending on temperature such as density, heat conductivity, heat expansion coefficient, specific heat, yield stress, elastic modulus, and specific resistance are considered. Using the results of temperature distribution obtained from heat conduction analysis, the thermal elastic-plastic analysis is carried out to clarify mechanical behavior of spot welded specimen. In order to evaluate the effect of residual stresses, numerical analyses are carried out under tension-shear load in two cases respectively; one with residual stress, the other without residual stresses.
