Solidification Simulation for Optimal Cooling of Bloom Type Continuous Casting Machine (Bloom 연주기의 최적 냉각조건 도출을 위한 응고 시뮬레이션)

  • The continuous casting is primarily a heat-extraction process in which the heat transfer at various cooling zones profoundly influences quality of products. So development of numerical model is necessarily needed for more specific and clear investigations upon heat transfer mechanism at mold and secondary cooling zones. In this study, heat transfer coefficients which show the characteristic of heat transfer mechanism in mold are calculated for more exact analysis with temperature measured in bloom mold using optimal algorithm, and finally the validity of cooling conditions at secondary cooling zone actually used at field fur 30 Ton bloom type continuous casting of 0.187%C is investigated. From the results of solidification analysis, the characteristic of bloom mold shows a similar tendency with that of previous studies, and optimized cooling conditions for 0.187%C are presented.

  • Cast defect in large steel ingots are estimated in quality and compared each other cast conditions on simulation results by now. The cast defects, micro-crack, shrinkage, pin hole which are predictable in simulation with a reasonable accuracy. In this study, 15 ton steel ingot casting was simulated for solidification model and cast defect prediction. And the real cast was carried out in a foundry for the compeer to the simulation results, the cast defect prediction. Also, the quantity of predicted defect was tried to measuring with the defect mach counting for the various simulated cast conditions. The defect quantity work was used to find the optimized cast condition in DOE(design of experiment) procedure.

Heat and Fluid Flow Analysis on the Effect of Crucible Heat Conductivity and Flow Rate of Ar to Solidification of Polycrystalline Silicon Ingot (다결정 Si ingot 응고 시 도가니 열전도도 및 Ar 유입량 변화에 대한 열유체 해석)

  • This study presents the results on the changes of crucible thermal conductivity and inflow of Ar, and constructed the mathematical model about heat transfer into furnace. As process variables, simulation model was designated thermal conductivity of crucible to $0.5W{\cdot}m^{-1}{\cdot}K^{-1}$, $1W{\cdot}m^{-1}{\cdot}K^{-1}$, $2W{\cdot}m^{-1}{\cdot}K^{-1}$, $4W{\cdot}m^{-1}{\cdot}K^{-1}$, and inflow rate of Ar to 15 L/min, 30 L/min, 60 L/min. Initial condition and boundary condition were set respectively in two terms of process. Each initial conditions were set up by the preceding simulation of heat and fluid flow. The primary goal is the application of unidirectional growth of Si ingot using the result. In the result of the change of heat conductivity of crucible, the higher thermal conductivity of crucible shows the shorter solidification time and the bigger temperature difference. And the flow patterns are changed with the inflow rate of Ar. Finally, we found that the lower crucible's thermal conductivity, the better crucible is at polycrystalline Si ingot growth. But in case of Ar inflow, it is hard to say about good condition. This data will be evaluated as useful reference used in allied study or process variable control of production facilities.

  • In the field of automobile industry, suspension parts have been fabricated by the light metal part to substitute the steel part. For application light metal of suspension parts, mechanical property of high strength was performed. For anting semi-solid die casting of suspension part, die filling and solidification simulation have been carried out with Ostwald-de Waele rheological model. We designed the optimal die and secured injection condition as possible as laminar flow based on the result of computer simulation. Mechanical properties of knuckle part and heat treatment condition were investigated.

  • Direct laser sintering (DLS) technology for the resign coated sand is one of attractive technologies to produce molds and cores for the foundry industry rapidly and cost effectively. The objective of this case study is to develop casting pilot models using computer simulation technology, DLS RP machine and industrial computed tomography. The proposed casting design was verified by the Z-Cast software in the fields of fluid flow and solidification during the casting process. Casting parts with aluminum alloy using the post-curing treated sand moulds and cores are accurate to dimension and defect free.

A Basic Study of Solidification for the Waste in the illegal(Open) Bumping Landfill (불량매립지 폐기물의 고형화를 위한 기초적 연구)

  • In most of studies on solidification/stabilization with waste, small columns have been used to examinate adsorption or leachate. However, these experiments using small apparatus have been limited to apply with the field. In this study, considering an application to the field, a large Lysimeter(100cm$\times$100cm$\times$100cm) used for the simulation. Then, the open dumping waste was mixed directly with bentonite to simulate the stabilization of waste, environmental aspects and several basic tests. As a result, the concentration of heavy metals and contaminated substances changed with bentonite rate. Most of contaminated substances were decreased in leaching with increased mixing rate of bentonite. Especially, the concentration of CODcr removed 25~30%. Also, the residual soil in dumping waste produced approximately 80% of total volume by 40$\times$40mm screen.

Effects of Mg and Si on Microstructure and Mechanical Properties of Al-Mg Die Casting Alloy (Al-Mg 계 다이캐스팅 합금의 미세조직 및 기계적 성질에 미치는 Mg 및 Si의 영향)

  • The effects of Mg and Si contents on the microstructure and mechanical properties in Al-Mg alloy (ALDC6) were investigated. The results showed that phase fraction and size of $Mg_2Si$ and $Al_{15}(Fe,Mn)_3Si_2$ phase in the microstructure of Al-Mg alloy were increased as the Mg and Si contents were raised from 2.5 to 3.5 wt%. With Si content of 1.5 wt%, freezing range of the alloy was significantly reduced and solidification became more complex during the final stage of solidification. While there was no significant influence of Mg contents on mechanical properties, Si contents up to 1.5 wt%, strongly affected the mechanical properties. Especially elongation was reduced by about a half with more than 1.0 wt%Si in the alloy. The bending and impact strength were decreased with increased amount of Si in the alloy, as well. The lowered mechanical properties are because of the growth of particle shaped coarse $Mg_2Si$ phase and precipitation of the needle like $\beta$-AlFeSi in the microstructure at the last region to solidify due to presence of excess amount of Si in the alloy.

  • The effects of the initial balancing pressure, filling pressure and maximum build-up pressure on the casting characteristics of the thick-wall thickness casting during the counter-pressure casting process were investigated. Water model experiment and a computer simulation were carried out to evaluate the characteristics during the filling and solidification stages in counter-pressure casting (CPC); as a reference, the low-pressure casting (LPC) process was used. The average dendrite cell size decreased with an increase in the solidification rate and maximum build-up pressure. A turbulent flow occurred during the filling stage of the LPC process, resulting in the formation of inner gas, while a lamellar flow pattern dominated during the CPC process and was more evident with an increase in the initial balancing pressure, improving the mechanical properties of the castings.

Fabrication Technology of Turbo Charger Housing for Riser Minimizing by Fusion S/W Application and its Experimental Investigation (압탕 최소화를 위한 터보차저하우징의 융합 S/W 응용 제조기술 및 실험적 검증)

  • The purpose of this study is to increase the part recovery rate (to more than 70%) during the casting of a ductile cast iron turbo charger housing using a heater around the riser. Before creating a casting mold, various runner and riser systems were designed and analyzed with a casting simulation analysis tool. The design variables were the heater temperature, top insulation, riser location, riser diameter and the riser shape. During the feeding from the riser to the part, the reverse model was better than the forward model. When heating the riser (above $600^{\circ}C$), solidification of the riser was delayed and the feeding effect was suitable compared to that without heating. At a higher heating temperature, less solidification shrinkage and porosity were noted inside the part. On the basis of a casting simulation, eight molds were fabricated and casting experiments were conducted. According to the experimental conditions, external and internal defects were analyzed and mechanical properties were tested. The ultimate tensile strength and elongation outcome were correspondingly more than 540MPa and 5% after a heat treatment. In addition, a maximum part recovery rate of 86% was achieved in this study.
