대형마찰용접을 이용한 로타샤프트 제조공정개발 (Development of Rotor Shaft Manufacturing Process using a Large Friction Welding)

  • Inertia welding is a solid-state welding process in which butt welds in materials are made in bar and in ring form at the joint face, and energy required for welding is obtained from a rotating flywheel. The stored energy is converted to frictional heat at the interface under axial load. The quality of the welded joint depends on many parameters, including axial force, initial revolution speed and energy, amount of upset, working time, and residual stresses in the joint. Inertia welding was conducted to make the large rotor shaft for low speed marine diesel engine, alloy steel for shaft of 140mm. Due to material characteristics, such as, thermal conductivity and high temperature flow stress, on the two sides of the weld interface, modeling is crucial in determining the optimal weld parameters. FE simulation is performed by the commercial code DEFORM-2D. A good agreement between the predicted and actual welded shape is observed. It is expected that modeling will significantly reduce the number of experimental trials needed to determine the weld parameters.

마찰교반 점용접한 A 5052 알루미늄 합금판재의 접합부 특성 (Joint Characteristics of Spot Friction Stir Welded A 5052 Alloy Sheet)

  • In this study, the microstructure and mechanical properties of spot friction stir welded A 5052 alloy were investigated. Especially, the effect of insertion depth of welding tool on microstructural changes and mechanical properties was investigated in order to obtain the optimum spot friction stir welding condition. The lap shear load of spot friction stir welded A 5052 alloy plates showed lower value at the shallowest insertion depth and increased with tool insertion depth. At 1.6mm, the maximum value of 3.35 kN was obtained, and then dropped to lower load when the insertion depth was deeper. Spot friction stir welded joints showed shear fracture mode at shallower insertion depths and fracture mode changed to plug fracture mode as the insertion depth was deeper.

  • Friction stir welding(FSW) is an relatively new solid state joining process. A1606l-T6 aluminium alloy has gathered wide acceptance in the fabrication of light weight structures requiring a high strength to weight ratio and good corrosion resistance. This friction stir process(FSP) uses a non-consumable tool to generate frictional heat in the abutting surfaces. The welding parameters such as tool rotational speed, welding speed, etc., and tool pin profile playa major role in deciding FSP zone formation in A16061-T6 aluminium alloy. Tow different tool pin profiles have been used to fabricate the joints. The formation of friction stir processed zone has been analysed macroscopically. Tensile properties of the joints have been evaluated and correlated with the friction stir processed zone formation.

  • A new on-line bar joining technology employing the concept of a solid-state joining has been developed for the endless rolling by POSCO, RIST and MHMM Inc.. In the process, the bars are partially descaled, partially overlapped, joined by shearing action and crops are finally removed. The feasibility of the developed process was evaluated in this study in terms of microstructures and mechanical properties of joints, and the response of the joint to rolling.

  • The Friction Stir Welding (FSW) has mainly been used for making butt joints in Al alloys. Development of FSW would expand the number of applications. The FSW is a relatively solid-state joining process. This study possibility of a welding between C1020 and Al6063 by means of FSW has fundamentally clarified. The primary process parameters, such as a rotating speed, rotating direction of tool and off-set of pin periphery from materials interface were optimize, respectively.

  • Friction stir welding is a relatively new solid state joining process. A6061-T6 and A5052-H32 aluminium alloy has gathered wide acceptance in the fabrication of light weight structures requiring a high strength to weight ratio and good corrosion resistance. This friction stir process uses a non-consumable tool to generate frictional heat in the abutting surfaces.   • 열을 이용한 접합은 소재 간 열역학적 차이에 의한 열 변형 및 잔류응력 등 원하지 않은 결과를 야기한다. 폭발력 또는 전자기력을 이용한 고상 접합은 열이 사용되지 않아 열역학적 차이가 있는 소재접합에 이점이 있다. 이때, 해당 접합은 짧은 시간 내(${\mu}s$) 이루어지며, 접합면에서 고속 및 대 변형이 동반된다. 수치해석 모델은 고속 충돌 접합 메커니즘을 이해하는 데 중요한 역할을 수행한다. 하지만 고속 및 대 변형이 나타나는 해석에서 전통적인 라그랑지안 기법은 격자 얽힘이 발생해 결과의 신뢰성이 낮다. 본 연구는 무격자 수치해석 방식의 SPH(Smoothed Particle Hydrodynamics)를 이용하여 열역학적 차이가 있는 Cu와 CP-Ti의 고속 충돌 접합을 수행하였고 경계면 결합 형상이 발생함을 확인하였다. 해석의 결과로 경계면 결합 형상이 매개변수(충돌 속도, 충돌 각도)의 관계에 따라 형상의 정도(직선, 소용돌이), 주기, 길이 등이 다르게 나타나는 것을 확인 및 비교하였다.

  • Friction stir welding is a solid-state joining process and is useful for joining dissimilar metal sheets. In this study, the experimental conditions of the friction stir welding were determined by the two-way factorial design to evaluate the characteristics of the dissimilar friction stir welding of AZ31 and AZ61 magnesium alloys. The levels of rotation speed and welding speed, which are welding variables, were 1000, 2000, 3000 rpm and 100, 200, 300 mm/min, respectively. From the results, the greater the rotation speed and the lower the welding speed of the tool were, the greater the tensile strength of the welded part was. The contribution of the welding speed of the tool is larger than that of the rotation speed of the tool. In addition, the optimal conditions for tensile strength in the dissimilar friction stir joint were predicted to be the rotation speed of 3000 rpm and welding speed of 100 mm/min, and the tensile strength under the optimal conditions was estimated to be $214{\pm}6.57Mpa$ with 99% reliability.

  • Electromagnetic impulse welding (EMIW) is a type of solid state welding using the Lorentz force generated by interaction between the magnetic field of the coil and the current induced in the workpiece. Although many experimental studies have been investigated on the expansion and compression welding of tube using the EMIW process, studies on the EMIW process of lap joint between flat sheets are uncommon. Since the magnetic field enveloped inside the tube can be controlled with ease, the electromagnetic technique has been widely used for tube welding. Conversely, it is difficult to control the magnetic field in the flat sheet welding so as to obtain the required welding velocity. The current study analyzed the effects of coil shape on the impulse velocity for suitable flat one-turn coil for the EMIW of the flat sheets. The finite element (FE) multi-physics simulation involving magnetic and structural field of EMIW were conducted with the commercial software LS-DYNA to evaluate the several shape variables, viz., influence of various widths, thicknesses, gaps and standoff distances of the flat one-turn coil on the impulse velocity. To obtain maximum impulse velocity, the flat one-turn coil was designed based on the FE simulation results. The experiments were performed using an aluminum alloy 1050 sheets of 1.0mm thickness using the designed flat one-turn coil. Through the microscopic interfacial analysis of the welded specimens, the interfacial connectivity was observed to have no defects. In addition, the single lap joint tests were performed to evaluate the welding strength, and a fracture occurred in the base material. As a result, a flat one-turn coil was successfully designed to guarantee welding with bond strength equal to or greater than the base material strength.

Friction Stir Welding Tool Geometries Affecting Tensile Strength of AA6063-T1 Aluminum Alloy Butt Joint

  • Friction Stir Welding (FSW) is a solid state welding that could successfully weld the difficult-to-weldmaterials such as an aluminum alloy. In this welding process, the stirrer of the welding tool is one of the important factors for producing the perfect sound joint that indicates the higher joint strength. So, this report aims to apply the friction stir welding using various stirrer geometries to weld the AA6063-T1 aluminum alloy butt joint, investigates the mechanical properties of the joint and then compares the mechanical properties with the microstructure of the joint. An experiment was started by applying the friction stir welding process to weld a 6.3 mm thickness of AA6063-T1 aluminum alloy butt joint. A study of the stirrer geometries effect such as a cylindrical geometry, a cone geometry, a left screw geometry and a right screw geometry at a rotational speed of 2000 rpm and a welding speed of 50-200 mm/min was performed. The mechanical properties such as a tensile strength and a hardness of the joint were also investigated and compared with the microstructure of the joint. The results are as follows. A variation of FSW Stirrer shape directly affected the quality AA6063-T1 aluminum alloy butt joint. A cylindrical stirrer shape and a cone stirrer shape produced the void defect at the bottom part of the weld metal and initiated the failure of the joint when the joint was subjected to the load during the tensile test. Left and right screw stirrer shapes gave the sound joint with no void defect in the weld metal and affected to increase the joint strength that was higher than that of the aluminum base metal.
