미세형상 가공을 위한 Micro Slot 가공에서의 공구변형에 의한 가공오차 보상 (Machining Error Compensation for Tool Deflection in Micro Slot-Cutting Processes for Fabrication of Micro Shapes)

  • Micro end-milling has been becoming an important machining process to manufacture a number of small products such as micro-devices, bio-chips, micro-patterns and so on. Despite the importance of micro end-milling, many related researches have given grand efforts to micro end-milling phenomenon, for example, micro end-milling mechanism, cutting force modeling and machinability. This paper strongly concerned actual problem, micro tool deflection, which causes excessive machining errors on the workpiece. To solve this problem, machining error prediction method was proposed through a series of test micro cutting and analysis of their SEM images. An iterative algorithm was applied in order to obtain corrected tool path which allows reducing machining errors in spite of tool deflection. Experiments are carried out to validate the proposed approaches. In result, remarkable error reduction could be obtained.

  • The Part of slot on rotary compressor which plays an important part of the reliability and performance is studied on machinability and the wear characteristics for the specimen made by sand mold and permanent mold. The experiment are used the face cutter of milling machine which make the processing surface like broaching process and rollblock wear test machine. Permanent-mold casting iron is not affected by variation of RPM of milling machine, but sand-mold cast-iron is improved to increasing RPM. Also sand-mold casting iron shows superior wear characteristic to permanent-mold casting iron. This results from harder matrix of pearlite structure and self-lubrication characteristics of graphite. And wear particles in tested oil show shape and size similar to severe wear particles of oil taken from rotary compressor. The material and surface condition of slot play important part of the reliability and performance.

슬롯밀링시험을 이용한 높은 변형률 속도 조건하에서 Zircaloy-4의 유동응력 결정 (Determination of Flow Stress of Zircaloy-4 Under High Strain Rate Using Slot Milling Test)

  • 핵연료 지지격자 소재로 사용되는 zircaloy-4의 유동응력을 Johnson-Cook 모델로 결정하고, 모델의 재료상수를 역 공학으로 도출했다. 변형률 항의 상수 A, B, n과 변형률 속도 항의 $\dot{\varepsilon}_0$은 인장시험을 통해 결정했다. 상수 C, m을 역 공학으로 도출하기 위해 슬롯밀링시험을 수행하고, 유한요소해석으로 모사했다. 실험과 해석으로 얻은 결과의 차이를 오차함수, 즉 최소화 대상 목적함수로 설정했고, 이 함수를 최소로 하는 C, m을 도출했다. 도출한 상수의 타당성을 검증하기 위해 상관계수를 살펴봤고, 전단시험과 해석을 수행해 교차 검증했다. 상관계수는 모든 조건에 대해 0.97이상으로 실험과 해석결과 사이에 강한 상관관계가 있음을 확인했다. 전단시험과 해석의 전단면 형상 및 최대하중을 비교하여 도출한 유동응력 모델이 타당함을 보였다.

Z-map과 절삭계수를 이용한 볼엔드밀의 평균절삭력 예측 (Prediction of Mean Cutting Force in Ball-end Milling using 2-map and Cutting Parameter)

  • A new cutting parameter is defined in the spherical part of ball end-mill cutter. A series of slot cutting experiments were carried out to obtain the cutting parameter. The cutter contact area is expressed as the grid posiotion in the cutting plane using Z map. The cutting forces in each grid are calculated and saved as force map, prior to the average cutting forces calculation. The cutting force, in the arbitrary cutting area, can be easily calculated by summing up the cutting forces of the engaged grid in the force map. This model was verified in the inclined surface cutting by cutting test of a cylindrical part.
