Forging Process Analysis of the Multi-forging Die for the Unified Universal Pipe Joint of the Intermediate Shaft (인텀샤프트 일체형 유니버셜 파이프 조인트용 다단조금형의 단조공정해석)

  • This study was aimed at the design of the dies for the unified pipe joint of the intermediate shaft using the computer simulation to shorten the period of production, on the basis of the process planning which was designed by the field experts. In the computer simulation, 'Deform-3d' and 'eesy-DieOpt' have been used, which are the commercial process analysis and die design program. Through the process analysis, we could know the propriety of the forming process, the inner pressure of the die and the suitable fitting pressure between the insert and the sleeve which was not showing any positive tangential stresses in the insert. Through the simulation of die design, we could know the number of the stress ring, the diameter ratios, the stresses of the die, the shrink fitting tolerance and temperature in the condition of the already determined maximum outer die diameter of the multi-stage former. The validity of the die design using the computer simulation was analyzed by the experiments and the results were satisfactory. As the results of this study, the new and easy die design system for multi-forging has been developed.

  • The design of the prestressed cold extrusion die with two stress rings has been performed in this study. The cold extrusion has been simulated by the rigid-plastic FEM. The stress analysis of die has been performed for both after shrink fitting and during extrusion by using the elastic FEM and the Lame's equation. According to the variation of interferences and diameter ratios, the maximum effective stress has been evaluated. As results, interferences and diameters were determined by the minimization of the maximum effective stress of die insert. The comparison of the maximum effective stress between the proposed design and the conventional design has been discussed. It was found that the maximum effective stress in the die insert is considerably affected by the stiffness of the first stress ring.

  • In this study, the design of prestressed die for spur gear forging have been investigated. The stress concentration at notch of the die insert is very important in the design of die for the forging of spur gear such as non-axisymmetric geometry. In the previous study, the flexible tolerance method was used in order to search the optimal value of design variables considering the constrain conditions. In the design process, it was also involved the safety factor to the yield strength of each ring by considering allowable tensile or compressive hoop stress in each ring. Using this technique, the die deign for spur gear forging has been successfully performed without yielding of the die after shrink fitting and during forging.

  • The use of ceramic inserts in hot extrusion dies offers significant technical and economic advantages over other forms of manufacture. These potential benefits can however only be realized by optimal design of the tools so that the ceramic inserts are not subjected to stresses that lead to their premature failure. In this paper, process simulation and stress analysis are thus combined during the design, and a data exchange program has been developed that enables optimal design of the dies taking into account the elastic deflections generated in shrink fitting the die inserts and that caused by the stresses generated in the process. The stress analysis of the dies is used to determine the stress conditions on the ceramic insert by considering contact and interference effects under both mechanical and thermal loads. The results are compared with the experimental ones for verification.

  • A thermo-elastic system in the production machine has highly nonlinear dynamic characteristics. In general, the finite element method is utilized for accurate analysis. However, it requires large computing time. Thus, thermo-elastic systems are usuallymodeled as electric and fluid system using lumped para,eter. In this paper. we propose the bondgraph model and transient simulation methodology of thermo-elastic system in consideration of various boundary and joint contact conditions. Consequently, the proposed method ensures a possibility of its on-line compensation about undesirable phenomena by using real time estimate process and electronic cooling device for thermal appropriate behavior. Thermo-elastic model consisting of bush and shaft including contact condition is presented.

  • This study concerns an advanced 3D surface reconstruction method that the vertices of surface model can be completely matched to the unstructured point cloud measured from arbitrary complex shapes. The concept of bounding voxel model is introduced to generate the mesh model well-representing the geometrical and topological characteristics of point cloud. In the reconstruction processes, the application of various methodologies such as shrink-wrapping, mesh simplification, local subdivision surface fitting, insertion of is isolated points, mesh optimization and so on, are required. Especially, the effectiveness, rapidity and reliability of the proposed surface reconstruction method are demonstrated by the simulation results for the geometrically and topologically complex shapes like dragon and human mouth.

  • The near net shape forging of gears offers significant technical and economic advantages ever other forms of manufacture. These potential benefits can however only be realized by careful die design. This paper describes a computer-based methodology fur achieving this. A Visual-BASIC program has been developed on a rule based system that enables optimal design of the dies taking into account the elastic deflections generated in shrink-fitting the die inserts and that caused by the stresses generated in the forging process. The method also enables the profile of the spark erosion electrode to be determined. An example of the application to forging spur gears is given.
