Studies on weldment performance of Ti/Al dissimilar sheet metal joints using laser beam welding

  • Laser beam welding is more advantageous compared to conventional methods. Titanium/Aluminium dissimilar alloy thin sheet metals are difficult to weld due to large difference in melting point. The performance of the weldment depends upon interlayer formation and distribution of intermetallics. During welding, aluminium gets lost at the temperature below the melting point of titanium. Therefore, it is needed to improve a new metal joining techniques between these two alloys. The present work is carried for welding TI6AL4V and AA2024 alloy by using Nd:YAG Pulsed laser welding unit. The performance of the butt welded interlayer structures are discussed in detail using hardness test and SEM. Test results reveal that interlayer fracture is caused near aluminium side due to low strength at the weld joint.

  • The material properties of laser welding zone such as strength coefficient, work-hardening exponent, and plastic anisotropic ratio are analytically obtained from those of base metals based on the tensile tests. . The finite element formulation is developed for predicting strain distributions and weld line movements in the forming processes of laser welded blank. The welding zone(WZ) is modelled with the several, narrow finite elements whose material characteristics are based on the experimental results and the analytical equations. In order to show an application of the developed weld element the stamping process of auto-body door inner panel is simulated. FEM predictions are compared and showed good agreements with experimental observations.

  • An application of innovative laser+GMA hybrid welding process is presented for reducing bead humping defects in high speed welding and increasing side wall fusion in narrow groove welding without torch or wire oscillation. In this hybrid process, the laser heat input is applied adjacent to the weld pool at a relatively low power density to produce a wider, flatter weld bead. In bead on plate in sheet metal gauges, the hybrid process was able to produce hump-free welds from 70ipm (${\sim}1780mm/min$) to over 150ipm (${\sim}3810mm/min$) of the travel speed compared to the un-assisted GMAW process. A square-butt joint in 15mm A572 Gr50 steel welds was investigated. A square butt joint with a gap of 3.2mm was filled with 6 passes. Liquid Nitrogen calorimetry and innovative $CO_2$ laser reflective optics were also developed to demonstrate the concept of hybrid welding.

  • As automotive manufacturers have taken a growing more interest in tailored sheet metals for improving the rigidity, weight reduction, crash durability, and cost saving application of the tailored sheet metals to automotive bodies has been resently increased greatly. In this study, we investigated the characteristics of fatigue crack initiation behavior of laser welded sheet use for vehicle body panel. We experimented three types of specimens which were machined of the same base metal : one is 1.4㎜ thick, another is 1.6㎜ thick, the others is laser welded of the 1.4mm thick specimen and 1.6㎜ thick specimen. The results indicated that laser welded metal (1.4+1.6㎜) is the best one for fatigue strength and fatigue life.

  • The laser forming process is a new flexible forming process without forming tools and external force, which is applied to various fields of industry. Especially, applications of the laser forming process focused on cutting, welding and marking process. In this paper, the laser bending process of sheet metal which is heated by laser beam and formed by internal stress is simulated by using thermo elastic-plastic analysis model. Based on the result of FE-analysis, the laser bending machine is made to obtain reliable data for sheet bending. Under the same condition as FE-analysis, the laser bending experiment has been performed to ver 펴 the result of FE-analysis and good agreement has been obtained between FE-analysis and experiments. Additional laser bending experiments have been performed to evaluate the laser bending machine.

  • In the automotive industry, TWB hot stamping process is broadly adapted to reduce weight of the car and improve fuel efficiency. However, the process faces a problem of weakened strength of the welded zone after hot stamping process, due to the fact that Al-Si elements of the coating layer penetrating the welded zone. In this study, filler wires with high percentages of carbon and manganese is adapted during laser welding process to secure the strength of the fusion zone. In addition, wire feeding speed and laser welding speed are optimized by sample test.

  • This paper deals with the effect of laser welding parameters on the weld formation. Thin steels for automotive application were prepared so as to be welded with high power carbon dioxide laser system. Major process parameters were position of focus and travel speed. The effect of shielding gas was also discussed by employing the high speed photometry. Test results showed that the optimal position of focus varied in accordance with the joint configuration; bead-on-plate, butt or lap welding. It was recommended that the position of focus for the lap welding be located at slightly inner part of the material to be welded. In this case, however, it was noticeable that the weld penetration ratio, d/t$_{0}$ dropped drastically at the critical region. Results also demonstrated that both the bead width and penetration reduced as the travel speed increased. The penetration ratio showed two distinct regions; stabilized zone at the lower range of the travel spped and sudden drop zone at the higher range of travel speed. Lower limit of the penetration for acceptable weld was proved to be about 90% of the parent metal thickness based on the physical properties of the weld. Mixed gas application for both the shielding of molten metal and laser induced plasma control was recommended as far as the penetration was concerned.d.

Analysis of Welding Distortion for Laser Welded Sheet Metal Structures of Aluminum Alloy (레이저용접에 의한 알루미늄 박판구조물의 용접변형 해석)

  • In this study, welding distortion analysis is performed for various design of tube shape structures which are assembled with aluminum sheet metal. Aluminum 5052 plates of 1mm thickness are used to analyze. An efficient keyhole model, as a welding heat source, is used for the prediction of full penetration weld size and shape which is required for the thermal analysis. The thermal and mechanical material properties are considered as temperature dependent functions, due to the high temperature variations during the welding. The numerical model is calculated by using a commercial software and evaluated with the experiments. The calculation results could make a comparative study in the view of distortion for the various size and shape of structure.

A Study on the Sheet Separation Reduction of Stainless Steel using Hollow Spot Electrode Tip for Resistance Spot Welding (가공 전극 팁을 이용한 스테인레스 저항 용접 외판 변형 저감)

  • Recently, STS 301L joints of side panels to frames for stainless steel rolling stock have been made out by using existing welding methods including Resistance Spot Welding, Laser Welding and Arc Welding. Most of the processes were jointed by spot welding because it is faster at welding and comparatively less expensive for investment in welding facilities than other methods. During spot welding, however, indentation of the metal surface was made due to pressure and melting property of welding. Moreover, since the melting metal was forced to periphery of the plate as indentation was made, sheet separation, which cracked apart between jointed sheets, was carried out. A slight deformation which resulted from sheet separation deteriorated the emotional quality of railway vehicles. This paper suggests that by processing conventional spot electrode tip appropriately, melting metal is able to push up around the processed part (Hollow Spot Electrode Tip) and prevent from being dislodged from first place to periphery. Consequently, sheet separation is remarkably decreased. Also, the emotional quality of appearance of stainless steel rolling stock is enhanced considerably.
