  • Hydroforming process has become an effective manufacturing process because it can be adaptable to forming of complex structural components. Tube hydroforming has been successfully developed in the real industrial field by many researchers. However, there still remains the constraint about shape which can be manufactured by tube hydroforming. In order to improve this constraint of shape and formability of conventional sheet metal forming, hydroforming process of sheet metal pairs becomes an important technology. In the present work, the finite element analysis of hydroforming process of sheet metal pairs is presented. After basic study about experimental parameters based on numerical analysis, hydroforming process of sheet metal pairs is developed which uses hydraulic pressure as a main forming source.

  • The use ef sheet material for the hydroforming of a closed hollow body out of two sheet metal blanks is a new class of hydroforming process. By using a three-dimensional finite element program, called HydroFORM-3D, the hydroforming process of sheet metal pairs is analyzed. Also the comparison of conventional deep-drawing and hydroforming process was conducted. The simulation has concentrated on the influences of the various forming conditions, such as the unwelded or welded sheet metal pairs and friction condition, on the hydroforming process. This computational approach can prevent time-consuming trial-and-error in designing the expensive die sets and hydroforming process of sheet metal pairs.

  • In this study in order to make doubly-curved sheet metal effectively a sheet metal forming process has been developed by adopting the flexibility of the incremental forming process and the principle of bending deformation which causes slight deformation to thickness The developed process is an unconstrained forming process with no holder. For this study the experimental equipment is set up with the punch-set which consists of two pairs of lower support-punches and one upper center-punch. In the experiments using aluminum sheet it is found that the curvature of the formed sheet metal is determined by controlling the distance between supporting punches in pairs and the forming depth of the center-punch. and the edge-forming method is proposed for forming the sheet metal into the balanced shape. The equation using process variables such as the distance between supporting punches in pairs and the forming depth of the center-punch is proposed for the prediction of the radii of curvatures of the formed shape and it is corrected by the experimental results and the FEM simulation results about whether springback takes place. It is found that according o the simulation there is a certain set of the distance between a pair of supporting punches and the forming depth of the center-punch which causes a little springback. It is thus shown that the radii of curvatures of the formed sheet metal can be predicated by the corrected equation unless significant springback occurs.

That is, the other distance between supporting rolls in pairs which are not located in the same direction of one principal radius of curvature, does not have an significant effect on the generation of the curvature in that direction. It mainly affects the generation of curvature in its own direction with the forming depth and the thickness of the material.

In the experiments using aluminum sheets and FEM simulation, it is found that the curvature of the formed sheet metal is determined by controlling the distance between supporting rolls in pairs and the forming depth of the center roll. The FEM simulation of the forming process using the roll set along the one path shows the distributions of the curvatures in two directions along the path, and gives information about the characteristics of the proposed forming process.

  • In the automotive industry hydroforming of sheet metal pairs have received special attention because materials for various sheet metal components of vehicles have changed into the high strength steel, aluminum, and titanium blank having low formability. Uniform deformation over the whole region is a main advantage in the sheet hydroforming process. Because upper and lower parts could be produced simultaneously with one tool, hydroforming of sheet metal pairs is competitive in reducing the lead-time and development cost. In this paper, the multi-stage hydroforming process of sheet pair is proposed in order to increase the formability of a structural part like the oil pan shape. The upper die for forming oil pan shape is divided into two parts which can move separately. By the finite element simulation, the design parameters such as geometry of the tool and detailed specification of hydraulic pump were calculated and verified. For the strict comparison of the proposed process, the blank holding force is kept to a constant value during deformation by hydraulic valve. The deformed shape and strain distribution of the manufactured parts with the proposed process are compared with the results of simulation. In the multi-stage hydroforming process, maximum thickness strain was improved by more than 30 percent.

In order to analyze process parameters in the incremental roll forming process for the application to doubly curved ship hull plate, the orthogonal array is adopted. From the FEM results, among the process parameters, the distance between supporting rolls in pairs along the direction of one principal radius of curvature as well as the forming depth is shown to influence the generation of curvature in the same direction significantly. That is, the other distance between supporting rolls in pairs which are not located in the same direction of one principal radius of curvature, does not have an significant effect on the generation of the curvature in that direction. Also, the forming load and torque from the FEM simulation are acceptable to the system development of the incremental roll forming process for the forming of ship hull plate.

시각센서를 이용한 벨로우즈 외부 모서리 레이저 용접 시스템의 개발에 관한 연구 (A Study on Development of Laser Welding System for Bellows Outside Ege Using Vision Sensor)

  • The welded metal bellows is commonly manufactured by welding pairs of washer-shaped discs of thin sheet metal stamped from strip stock in thickness from 0.025 to 0.254 mm. The discs, or diaphragms, are formed with mating circumferential corrugations. In this study, the diaphragms were welded by using a CW Nd: YAG laser to form metal bellows. The bellows was fixed on a jig and compressed axially, while Cu-rings were installed between belows edges for intimate contact of edges. The difference between the inner diameter of bellows and jig shaft causes an eccentricity, while the tolerance between motor shaft and jig shaft causes a wobble type motion. A vision sensor which is based on the optical triangulation was used for seam tracking. An image processing algorithm which can distinguish the image by bellows edge from that by Cu-ring was developed. The geometric relationship which describes the eccentricity and wobble type motion was modeled. The seam tracking using the image processing algorithm and the geometric modeling was performed successfully.

  • In order to manufacture a doubly curved sheet metal, the incremental roll forming process which adopts advantages such as the flexibility of the incremental forming process and continuous bending deformation of the roll forming process has been experimentally investigated. An experimental equipment was developed which was named as unit roll set (URS) consisting of two pairs of support rolls and an upper center roll. The upper roll equipped with the servo control unit is motor-driven and can be positioned in the vertical direction according to the user's commands. Four support rolls are idle, and they freely rotate only along the axis so as to transfer the plate more stably in the tangential direction of the rotation of the driving roll. In the process, the plate is deformed incrementally as deformation proceeds simultaneously in longitudinal and transverse directions. Through the experiments using URS, information regarding to forming schedules is found out to fabricate curved hull plates. This study demonstrates the further application of the incremental roll forming process in shipbuilding industries.
