The explicit scheme for finite element analysis of sheet metal forming problems has been widely used for providing practical solutions since it improves the convergency problem, memory size and computational time especially for the case of complicated geometry and large element number. The explicit schemes in general use are based on the elastic-plastic modelling of material requiring large computation time. In the present work, rigid-plastic explicit finite element method is introduced for analysis of sheet metal forming processes in which plane strain normal anisotropy condition can be assumed by dividing the whole piece into sections. The explicit scheme is in good agreement with the implicit scheme for numerical analysis and experimental results of auto-body panels. The proposed rigid-plastic explicit finite element method can be used as robust and efficient computational method for prediction of defects and forming severity.
In this study, combined micro press and surface finishing process are proposed to fabricate the micro nozzle array on a stainless steel sheet metal. In micro hole punching process the burr occurs inevitably, but the burr must be minimized in order to improve the quality and accuracy of the product. For this reason, subsequent magnetic field-assisted finishing technique is applied to remove the burr which exists around the nozzles for ink-jet printer head and proved to be a feasible for deburring by experiment. The deburring characteristics of sheet metals were investigated changing with polishing time and magnetic abrasive size. After the deburring, the burr size has remarkably reduced and roundness of the hole also has improved.
As the springback of sheet metal during unloading nay cause deviation from a desired shape, accurate prediction of springback is essential for the design of sheet stamping operations. On the removal of the applied load the specimen loses its elastic strain by contracting around the contour of the block, the radius $\rho$ can be determined by the residual differential strain. Therefore in this study the springback estimated by the residual differential strain is experimentally validated through the comparison with those obtained by U-bending test. The springback characteristics of two analytical models are also estimated at various processing conditions such as thickness, curvature of radius and drawing strain. The model based on residual differential strain has an applied transition strain where the springback undergoes a dramatic decrease. Both models show that springback decreases with increased strip thickness and with decreased radius of curvature. For no applied tension, the model based on residual differential strain predicts more springback as compared to the moment based model.
TRB(Tailor Rolled Blank) is an emerging manufacturing technology by which engineers are able to change blank thickness continuously within a sheet metal. TRB door inner panels with required larger thicknesses can be used to support localized high loads. In this study, the aluminum alloy 5J32 TRB sheet is used for a door inner panel application. The TRB material properties were varied by using three heat treatment conditions. In order to predict the failure of the aluminum TRB during simulation, the forming limit diagram, which is used in sheet metal forming analysis to determine the criterion for failure, was investigated. Full-field photogrammetric measurement of the TRB deformation was performed with an ARAMIS 3D system. A FE model of the door inner panel was created using Autoform software. The material properties obtained from the tensile tests were used in the numerical model to simulate the door inner of AA 5J32 for each heat treatment condition. After finite element analysis for the evaluation of formability, a prototype front door panel was manufactured using a hydraulic press.
Sheet metals are often required to be formed into three dimensional curved shapes for use as skin structures. As a result various sheet metal forming methods, such as press die forming, stretch forming, and line heating have been used over the years in industrial production lines. Although they are extensively used in industry, these methods are not suitable for small quantity batch productions. Studies have been conducted to improve or replace these methods with plausible flexible forming technologies. As a part of these studies, we developed a new and more efficient forming device named flexibly-reconfigurable roll forming (FRRF). The current study presents the process development and experimental verification for the applicability of this device. To improve the efficiency of the FRRF apparatus, several hardware components were invented and a suitable operating program was developed using MFC of visual C++. The ways to make the FRRF apparatus fully functional are also described. Sheet metal was formed into three dimensional shapes using the FRRF apparatus and the final products are presented as evidence for the applicability of the developed device.
Wrinkling is one of the major defects in sheet metal products together with tearing, springback and other geometric and surface defects. The initiation and growth of wrinkles are influenced by many factors such as stress ratios, mechanical properties of the sheet material, geometry of the workpiece, contact condition, etc. It is difficult to analyze the wrinkling initiation and growth considering all the factors because the effects of the factors are very complex and the wrinkling behavior may show a wide scatter of data even for small deviations of factors. The finite element analyses of the wrinkling initiation and growth in the sheet metal forming process provide the detailed information about the wrinkling behavior of sheet metal. The direct analyses of the wrinkling initiation and growth, however, bring about a little difficulty in complex industrial problems because it needs large memory size and long computation time. In the present study, therefore, a global-local analysis technique is introduced for the computational efficiency. Through the analysis of wrinkling in the door inner stamping process, the efficiency of the global-local analysis technique is investigated.
Information and communication technologies are developing rapidly as IC chip size becomes smaller and information processing becomes faster. With this development, digital circuit technology is being widely applied to mobile phones, wireless LANs, mobile terminals, and digital communications, in which high frequency range of GHz is used. In high-density electronic circuits, issues of noise and EMC(Electro-Magnetic Compatibility) arising from cross talk between interconnects or devices should be solved. In this study, sheet-type electromagnetic wave absorbers that cause electromagnetic wave attenuation are fabricated using composites based on soft magnetic metal powder and silicon rubber to solve the problem of electromagnetic waves generated in wireless communication products operating at the frequency range of 2.4 GHz. Sendust(Fe-Si-Al) and carbonyl iron(Fe-C) were used as soft magnetic metals, and their concentrations and sheet thicknesses were varied. Using soft magnetic metal powder, a sheet is fabricated to exhibit maximum electromagnetic attenuation in the target frequency band, and a value of 34.2dB(99.9 % absorption) is achieved at the target frequency.
This study was carried out to investigate the warm deep drawability of square cups of clad sheet metals, by changing temperatures of die and blankholder and blank materials. Two kinds of clad sheet metals, STS304-A1050-STS304 and STS304-A1050-STS430 were chosen for experiments. The relative drawing depth of STS304-A1050-STS304 clad sheet was increased up to 4.4 at $150^{\circ}C$ that was $29\%$ higher than at room temperature, whereas STS304-A1050-STS430 material was improved to 3.65 at $120^{\circ}C$ which was $16\%$ better than at room temperature. In addition, comparison of wall thickness and hardness of a warm drawn cup with those of room temperature showed more even distributions. Therefore, warm forming technique was confirmed to ive better results in deep drawing of stainless clad sheet metal.
The current study performed formability analysis of a heat exchanger separator for an electric vehicle to apply a high-strength aluminum sheet based on parametric analysis. Mechanical properties for sheet metal forming simulation were evaluated by tensile test, bulge test, and Nakajima test. Two-stage crash forming was established by considering the mass production process using conventional low-strength aluminum sheets. In this study, FEM for the two-stage forming process was conducted to optimize the corner radius and height for improving the formability. In addition, the possibility of a one-stage forming process application was confirmed through FEM. The prototype of the sample was manufactured as FEM results to validate the parametric analysis. Finally, this result can provide a one-stage forming process design method using the high-strength aluminum sheet for weight reduction of a heat exchanger separator for an electric vehicle.
The piercing and blanking of thin sheet metal working is specified division in press die design and making. In order to prevent the defects, the optimum design of the production part, strip process layout, die design, die making and try out etc. are necessary the analysis of effective factors. For example, theory and practice of metal shearing process and it's phenomena, die structure, machine tool working for die making, die materials and it's heat treatment, metal working in field, their know how etc. are included in those factors. In this study, we analyzed whole of data base, theoretical back ground of metal working process, and then performed the progressive die tryout with the screw press.
