  • ;Recently the sheet forming simulation technology revealed great progress in the sense of practical application in the automotive, electric/electronics and aviation/space industries. The goal of sheet forming simulation is to embedded in the design engineering system which is consisted by the analysis and synthesis modules. This design simulation system predicts the slackness of sheet and estimate the formability, and search the optimum material/forming/structure conditions. This OVER-ALL OPTIMUM DESIGN can be classified as follow; 1. ANALYZING PROCEDURE: Numerical simulation based on nonlinear theories -geometry, material and friction nonlinearities- 2. OPTIMIZATION PROCEDURE: Optimum design based on mathematical programing and AI technologies, those are implemented in CAD/CAM/CAE System - Concurrent Engineering System-. In this paper, four subjects will be discussed; (1) State of arts of computer simulation technologies in Japan. (2)History of sheet forming simulation. (3) Benchmark problems. (4) Future technology in the sheet forming simulation.ation.

Study on Application of Flexible Die to Sheet Metal Forming Process (가변금형의 박판 성형공정 적용 연구)

  • Flexible forming process for sheet material using reconfigurable die is introduced based on numerical simulation. In general, this flexible forming process using the reconfigurable die has been utilized for manufacturing of curved thick plates used for hull structures, architectural structures and so on. In this study, numerical simulation of sheet metal forming process is carried out by using flexible dies model instead of conventional matched die set. The numerical simulation and experimental verification for sheet metal forming process using a flexible forming machine that is more suitable for thick plate forming process are carried out to confirm the appropriateness of the simulation process. As an elastic cushion, urethane pads are utilized using hyperelastic material model in the simulation for smoothing the forming surface which is discrete due to characteristics of the flexile die. In the flexible forming process for sheet metal, effect of a blank holder is also investigated according to blank holding methods. Formability in view of occurrence of dimples is compared with regard to the various punch sizes. Consequently, it is confirmed that the flexible forming for sheet material using urethane pad has enough capability and feasibility for manufacturing of smoothly curved surface instead of conventional die forming method.

Experimental Study on the Development of a Forming Process for Manufacturing Doubly-curved Sheet Metal (이중 곡률을 갖는 판재의 성형 공정의 개발에 대한 실험적 연구)

  • In this study in order to make doubly-curved sheet metal effectively a sheet metal forming process has been developed by adopting the flexibility of the incremental forming process and the principle of bending deformation which causes slight deformation to thickness The developed process is an unconstrained forming process with no holder. For this study the experimental equipment is set up with the punch-set which consists of two pairs of lower support-punches and one upper center-punch. In the experiments using aluminum sheet it is found that the curvature of the formed sheet metal is determined by controlling the distance between supporting punches in pairs and the forming depth of the center-punch. and the edge-forming method is proposed for forming the sheet metal into the balanced shape. The equation using process variables such as the distance between supporting punches in pairs and the forming depth of the center-punch is proposed for the prediction of the radii of curvatures of the formed shape and it is corrected by the experimental results and the FEM simulation results about whether springback takes place. It is found that according o the simulation there is a certain set of the distance between a pair of supporting punches and the forming depth of the center-punch which causes a little springback. It is thus shown that the radii of curvatures of the formed sheet metal can be predicated by the corrected equation unless significant springback occurs.

For this study, the experimental equipment is set up with the roll set which consists of two pairs of support rolls and one center roll. In the experiments using aluminum sheets and FEM simulation, it is found that the curvature of the formed sheet metal is determined by controlling the distance between supporting rolls in pairs and the forming depth of the center roll. The FEM simulation of the forming process using the roll set along the one path shows the distributions of the curvatures in two directions along the path, and gives information about the characteristics of the proposed forming process.

Consequently, it is confirmed that the flexible forming process for sheet material has appropriate capability and feasibility for manufacturing of smoothly curved surface instead of conventional die forming process.

Computer Simulation of Hemispherical Sheet Forming Process Using Crystal Plasticity (결정 소성학을 이용한 반구 박판 성형공정의 전산모사)

  • The hardening and the constitutive equation based on the crystal plasticity are introduced for the numerical simulation of hemispherical sheet metal forming. For calculating the deformation and the stress of the crystal, Taylor's model of the crystalline aggregate is employed. The hardening is evaluated by using the Taylor factor, the critical resolved shear stress of the slip system, and the sum of the crystallographic shears. During the hemispherical forming process, the texture of the sheet metal is evolved by the plastic deformation of the crystal. By calculating the Euler angles of the BCC sheet, the texture evolution of the sheet is traced during the forming process. Deformation texture of the BCC sheet is represented by using the pole figure. The comparison of the strain distribution and punch force in the hemispherical forming process between the prediction using crystal plasticity and experiment shows the verification of the crystal plasticity-based formulation and the accuracy of the hardening and constitutive equation obtained from the crystal plasticity.

  • Three recent developments made at Rensselaer in sheet material forming processes are briefly reviewed in this paper. These advances represent three broad disciplines of Process Simulation, Forming Processes, and Computer-Aided Measurement Methods. The first development deals with simple and quick computer simulation of 2D sheet forming process without depending on popular finite element analysis methods. An analytical method based on a thin shell theory accounts for bending and unbending effects, and is capable of simulating practical sheet metal forming processes under the plane strain condition. The second area is concerned with innovative methods to improve formability of sheet materials by temperature gradient forming. The drawing limit is increased by such an improved temperature gradient forming process. The third and final area deals with a totally new experimental technique to capture 3D geometry data and measure strain distributions of sheet metal parts using a digital 35mm SLR camera.

  • In order to analyze stamping processes and to select optimum material properties of sheet steels for customer lines, 3-dimensional finite element analysis software were used. Commercial explicit finite element code, PAM-STAMP, was able to simulate 3-dimensional press formed parts with good accuracy and gave some useful results by orthogonal array experiments. Deformation of draw-bead were predicted by ABAQUS accurately, so that material selection for those parts by simulation were possible.

Evaluation of the Formability of Warm Forming Simulation of Magnesium Alloy Sheet Using FLD (마그네슘 합금 판재의 온간 성형 해석에서 FLD를 이용한 성형성 평가)

  • In this study, a forming magnesium alloy circular cup was simulated accounting for heat transfer at elevated temperatures. In order to predict the failure of magnesium alloy sheet during simulation, the forming limit diagram, which is used in sheet metal forming analysis to determine the criterion for failure, was investigated. For the failure prediction in the simulation accounting for heat transfer, the forming limit diagram for a temperature the same as the temperature of the blank element was used. The result of the simulation showed that the drawn depth increases with the increase of the die-holder temperature, and is in accord with the experimental results above the die-holder temperature of $150^{\circ}C$. The forming limit diagram provided a good guide for the failure prediction of warm forming simulation accounting for heat transfer. In addition, the effect of the tool shoulder radius on the drawn depth at various tool temperatures is verified using the simulation conditions which agreed with the experimental results.

  • In this study, the failure in circular cup deep drawing simulation at warm temperature is predicted using forming limit diagram (FLD). The FLD is used in sheet metal forming analysis to determine the criterion for fracture prediction. The simulation with heat transfer of circular cup deep drawing at warm temperature was conducted. To predict the failure, the simulation with heat transfer used FLD at temperature in the vicinity of maximum thinning. The result of the simulation with heat transfer shows that the drawn depth increases with increasing temperature and is in accord with the experimental results above $150^{\circ}C$. The FLD provides a good guide for the failure prediction of warm forming simulation with heat transfer.
