A Study on the Machining of Fresnel Lens Mould (Fresnel 렌즈 금형 가공기술 연구)

  • Fresnel lenses are developed for flat optics with the optical characteristics close to aspherical lens such as sharp focusing and dispersion instead of spherical or aspherical surface. Usually, these fresnel lenses and diffraction gratings are machined by high-energy beam such as electron beam machining, but recently with the development of ultra precision machine tool and machining technology, 3-dimension micro machining becomes preferable. This study on the micro machining of fresnel lens is carried out to develop the basic technology of ultra precision micro machining. The machined lens mold will be used for the manufacturing of fresnel lens with 120mm focal distance using synthetic resin material with 1.49 refractive index(PMMA), and the shape of lens is 48mm diameter, $300\mum$ pitch and about $5-700\mum$depth of groove in brass.

  • As mechanical components require size minimization and high precision, micro die machining technology has been developed in many fields. to machine a micro die by EDM, sometimes, a polygonal electrode is use. Machining corners by MEDM shows special characteristics. Physically, electrons are concentrated in sharp region and a high potential level is established in this region. Also, the electrode can't be rotated when machining a polygonal cavity, and machined debris can not drawn off easily. Discharge concentration in corners and 2nd discharge by machined debris result in distortion of corner shape. This phenomena can be improved by shaking the electrode. This method is also shown to be effective in improving surface roughness by circulation of machining fluid resulting from movement of the electrode.

  • An optical method for surface roughness estimation based on statistical analysis of the light intensity of a scattered laser beam pattern. The method is very simple but has a disadvantage that no more information than the averaged roughness is estimated. In this study a new try was conducted to derive more advanced surface information from the details of the light intensity distribution. Some periodic ripples among the light intensity distribution being assumed to relate with scratch left on the machined surface, a corresponding surface profile is estimated from the ripples using FFT and IFFT algorithm. IFFT technique is used to extract some dominant signal components among the intensity distribution. Compared to the measured profiles by a stylus type surf-tester, the profiles obtained through the proposed method are probably acceptable in a sense of the profile shape. Calibration of the amplitude needs more works in the future.

  • The surface, generated by end milling operation, is deteriorated by tool runout, vibration, tool wear and tool deflection, etc. Among them, the effect of tool deflection on surface accuracy is analyzed. Surface generation model for the prediction of the topography of machined srufaces has been developed based on cutting mechanism and cutting tool geometry. This model accounts for not only the ideal geometrical surface, but also the deflection of tool due to cutting force. For the more accurate prediction of cutting force, flexible end mill model is used to simulate cutting process. Computer simulation has shown the feasibility of the surface generation system. Using developed simulation system, the relations between the shape of end mill and cutting conditions are analyzed.

  • In order to suggest the proper cutting conditions of the CNC milling machining for the free-from surface, some experiments were carried out. In experiments, the influence of cutting conditions on the inclined spherical surface were examined by geometrical anlysis. In thos study, the roundness and cutting force were measured to know the effect of several cutting conditions on the machined surface and the cutting characteristics were carefully investigated. As the result, it was appeared that rigidder tool must be used and the cutting speed must be maintained constantlyfor more effective machining. It can be also known from the experiments that the improved machining surface obtained under about 80 degree, but coarse surface obtained over about 80 degree because of the existance of immproper shape of ball-end mill at the extreme portion.

  • Laser beam machining (LBM) is fast, contactless and able to machine various materials. So it is used to cut metal, drill holes, weld or pattern the imprinted surface. However, after LBM, there still leave burrs and recast layers around the machined area. In order to remove these unwanted parts, LBM process often uses electrochemical etching (ECE). But, the total thickness of workpiece is reduced because the etching process removes not only burrs and recast layers, but also the entire surface. In this paper, surface coating was performed using enamel after LBM on metal. The recast layer can be selectively removed without decreasing total thickness. Comparing with LBM process only, the surface quality of enamel coating process was better than that. And edge shape was also maintained after ECE.

A study on surface fatigue crack behavior of SS400 weldment (SS400 용접부의 표면피로균열거동에 관한 연구)

  • In order to investigate characteristics of surface fatigue crack propagation from a pit shaped surface defect which frequently exists around welded joints, SS400 steel with thickness of 12mm, which has been generally used for structure members, was welded with submerged-arc butt type and machined for both surface. An initial surface defect of pit shape with the aspect ratio of 2 was made on the specimen. The initial defect was located at 5 different zones over the weldment : weld metal zone, boundary between weld metal and HAZ, HAZ, boundary between HAZ and base metal. Characteristics of surface fatigue crack propagation from the defect on each region under the same loading condition were investigated and compared.

Multi-axis Milling for Micro-texturing

  • The surface texture of a product is generally produced by etching or sandblasting. However, these techniques have problems related to repeatability and environmental pollution. Since current milling machines can produce small parts at the micrometer or nanometer level, the resolution of milling exceeds the manufactured dimensions of the surface texture produced by etching or sand-blasting. A method for generating surface texture by milling is proposed and demonstrated. The proposed method was demonstrated by actual milling using a three- or five-axis control machine, and the machined surface texture was measured with an interferometer to allow comparison with the designed shape. The measurement results demonstrate that the proposed method can generate a wide-area surface texture with good machining repeatability.

  • Al alloys are useful materials having high specific strength and are used in machining of parts having thin-walled structures for weight reduction in aircraft, automobiles, and portable devices. In machining of thin-walled structures, it is difficult to maintain dimensional accuracy because machining deformation occurs because of cutting forces and heat in the cutting zone. Thus, cutting conditions and methods need to be investigated and cutting signals need to be analyzed to diagnose and minimize machining deformation and thereby enhance machining quality. In this study, an investigation on cutting conditions to minimize machining deformation and an analysis on characteristics of cutting signals when machining deformation occurs are conducted. Cutting signals for the process are acquired by using an accelerometer and acoustic emission (AE) sensor. Signal characteristics according to the cutting conditions and the relation between machining deformation and cutting signals are analyzed.

  • End milling is available for machining the variable shape of products and has brrn widely applied in many Manufacturing industries. The surface finish of machined parts determines quality and functionality of products. Surface roughness causes friction,noise,fracture, glossiness and seizure, so many research had been performed to precisely. In particular an experimental analysis was carried out to investigate the influence ofsurface roughness on the fractal dimension. This parameter was assumed to contain not only information of roughness but also extra meaning. Experiments which were performed under various cutting conditions to compare fractal dimension with surface roughness R /sab a/ show fractal dimension to be useful parameter for determining of roughness.
