  • A new extrusion process of the circular section product with helical fins could be developed by rotating extrusion die. The twisting of extruded product is caused by the twisted conical die surface connecting the die entrance section and the die exit section linearly. But, until now, because the process has used fixed extrusion die, it needs high pressure in order to twist billet and form fin shape on the surface of billet. So, during extruding billet, in order not to twist billet, the extrusion die is needed to rotate itself instead of twisting of billet. It is known that it is possible to reduce extrusion load of product with helical fins by analysis and experiments using rotating die. And it is known that, through the extrusion load analysis by $DEFORM^{TM}-3D$ software, optimal rotational velocity of rotating die can be obtained according to reduction ratio of area and twisted angle of die. And experiments and analysis using rotating extrusion die show that the twisted angle of product can be controlled by twisted angle of extrusion helical die and the rotational velocity of extrusion helical die.

So, during extruding billet, in order not to twist billet, the extrusion dies is needed to rotate itself instead of twisting billet. And in order to rotate dies, the shape of inside contour of extrusion dies must have conical type with twisted Inclined die surface connecting the die entrance section and the die exit section linearly. The results of experiments show that, in spite of using twisted extrusion dies, twisting of the billet should not happen because of rotating dies in the opposite direction of twisting direction of billet during extruding billet, and, from the results, it shows that it can decrease the power of extrusion pressure and could prevent crack of teeth for fin forming.

  • Scroll compressors are widely used in air conditioning systems and in automobiles due to their low pressure loss, minimal vibrations, and light-weight. Open-die forging with back pressure is used to forge the rotating scroll, and it requires special care since the forging die can be severely damaged at the fixed end of the spiral cavity similar to a fracture of a cantilever beam. To overcome the inevitable weakness of the forging die due to such damage, an innovative design is necessary. In this study, structural analysis using the finite element method was conducted to determine the reason for the fracture of the forging die. A novel design to avoid stress concentrations and vertical deflection, causing serious damage to the die, is suggested.

  • Wear test on two die steels for aluminum die casting was carried out by dipping and rotating the specimens into the molten aluminum maintained $680^{\circ}C{\sim}780^{\circ}C$. The rotating speed of the specimen was $4.5rpm{\sim}20.0rpm$. Diffusion layer was formed between the die steel and molten aluminum, and became thicker with dipping time. Wear rate was not proportional with the thickness of the diffusion layer, but was closely related to the density of the diffusion layer. Wear rate was little affected by the kind of die steel and by the microstructure such as martensite, tempered martensite, and pearlite. Specimen with nitrided surface showed good wear resistance, and its wear rate was decreased with increase in the thickness of nitrided layer. While whole surface was worn in heat treated specimens, wear of nitrided specimens was proceeded by pitting partially.

  • Experimental study if die-sinking electrical discharge machining(EDM) was conducted with rotating electrode system including inside hole for increasing the material removal rate(MRR). With the help of dielectric fluid flow through the inside according to the different internal diameter of the hole, the molten workpiece debris could be removed and flushed out during the EDM, Cold die alloy(SKD-1) was executed for different peak current and duty factor. From this study, the MRR was found to be increased with the peak current. The more MRR was obtained for the case of electrode inside diam-eter of 10 mm, but the MRR was decreased as the diameter near at the 4mm and 6mm. The values of surface roughness and roundness were analyzed under various conditions, and these were affected by the inside diameter change of electrode.

  • In this study, the non-contact type bicycle generator system considering the recharge is developed to use the eco-friendly energy source when the bicycle is operating. The following three main factors are considered in this study. One of factors is that the intensity of the rotating magnet is in the range of 2,700~4,300 [Gause]. The next factor is that the separation distance of rotating magnet and bicycle rim is in the range of 1.5-3.0 mm. The last factor is that the pedaling speed is in the range of 55 RPM [Wheel speed 5.6Km]~150 RPM [Wheel speed 15.25Km] consirering with the 5 staged gear transmission. The obtained results are as followed. (1) The generator output voltage gradually increases from 3V to 10V with the pedaling speed increases, at the separation distance is less than 2.5 mm and the operating voltage of the LED lamp is generated at a pedaling speed of 60 RPM or more. (2) The output current of the generator increases from 20mA to 40mA with the pedaling speed increases, at a separation distance is less than 2.0 mm and the operating current of the LED lamp is generated at a pedaling speed of 60 RPM or more. (3) When the separation distance was 3.0 mm, the output voltage and current are significantly lower than those of the bicycle LED lamp is generated. (4) The charging time is expected to be 12.24 ~ 17.65 hours when the magnitude of the magnet is 3,400[Gauss] at a pedaling speed of 55 RPM or more. (5) As a result of this study, it is thought that the non-contact type bicycle generator system considering the recharge can replace the conventional friction power generation system.

  • In this paper, The optimum design of a die shape has been carried out the FEM analysis of a pilger mill process considering various factors. The pilger mill forming process consists of a pair of rotating die which has appropriate surface shape. The important design parameters of the pilger mill are the feed rate and the profile of grooved die. Optimum design procedure was performed in order to investigated effects on the forming load and the deformed shape of material depending on the die radius profile. Profile of the die surface for the optimum design were suggested with the linear, the cosine and the quadratic curve considering a physical forming process. The surface of each die was modeled using the 3DAutoCAD and the analysis of pilger forming process was performed using the LS-DYNA3D. The optimum profile of the die shape for the pilger mill was determined to the quadratic profile. Since the analysis results provide that the model of the quadratic profile gives the lowest forming load and a proper deformed shape.

  • In this study, die turning injection(DTI) mold design for manufacturing reservoir fluid tanks used for cooling in-vehicle batteries, inverters, and motors was conducted based on multi-field CAE. Part design, performance evaluation, and mold design of the reservoir fluid tank was performed. The frequency response characteristics through modal and harmonic response analysis to satisfy the automotive performance test items for the designed part were examined. Analysis of re-melting characteristics and structural analysis of the driving part for designing the rotating die of the DTI mold were performed. Part design was possible when the natural frequency performance value of 32Hz or higher was satisfied through finite element analysis, and the temperature distribution and deformation characteristics of the part after injection molding were found through the first injection molding analysis. In addition, it can be seen that the temperature change of the primary part greatly influences the re-melting characteristics during the secondary injection. The minimum force for driving the turning die of the designed mold was calculated through structural analysis. Hydraulic system design was possible. Finally, a precise and efficient DTI mold design for the reservoir fluid tank was possible through presented multi-field CAE process.

  • In the previous experimental study about extrusion of circular product with four helical fins, it was known that product with helical fins may not to be rotated during extruding with rotating extrusion dies in spite of using twisted dies. According to the results of experiments with Plasticin material, it was anticipated that the extrusion load could be reduced if rotating dies could be used, because it needs high pressure in order to twist billet and form fin shape on the surface of product in the case of using conventional fixed helical dies. So, in this paper, according to the extrusion load analyzed by DEFORM-3D software, optimal rotational velocity of rotating dies can be obtained, and the twisting, angle of product can be analyzed during extruding product with helical fins in the case of two types of rotating of dies. The results of analysis by DEFORM-3D show that the twisting angle of product can be controlled by twisted angle of extrusion helical dies and the rotational velocity of helical dies.
