Development of Core Technologies of Multi-tasking Machine Tools for Machining Highly Precision Large Parts (고정밀 대형 부품가공용 복합가공기 원천기술 개발)

  • In this study, three types of large scale multi-tasking machine tools together with core technologies involved have been developed and introduced; a multi-tasking machine tool for large scale marine engine crankshafts, a multi-tasking vertical lathe for windmill parts, and a large scale 5-axis machine tool of gantry type. Several special purpose devices has been necessarily developed for the purpose of handling and machining big and heavy workpieces accurately, such as PTD (Pin Turning Device) with revolving ring spindle for machining eccentric crankshaft pins, hydrostatic rotary table and steady rest for supporting and resting heavy workpieces, and 2-axis automatic swiveling head for high-quality free surface machining. Core technologies have been also developed and adopted on their detail design stage; 1) structural design optimization with FEM structural analysis, 2) theoretical hydrostatic analysis for the PTD and rotary table bearings, 3) box-in-box type cross-rail and octagonal ram design to secure machine rigidity and accuracy, 4) constant spindle rpm control against gravitational torque due to unbalanced workpiece.

The development of Centerless Grinder for Ferrule Grinding (페룰 가공용 초정밀 센터리스 연삭기 개발)

  • In this study, the ultra precision centerless grinder for ferrule grinding was designed. As the good-qualified ferrule is required a precise and fine grinding, grinding machine for ferrule must have a high accuracy and a sufficient stiffness. The centerless grinder is composed of the high damping concrete bed, grinding wheel spindle unit, regulating wheel spindle unit, feeding table and dressing unit. For a newly developed centerless grinder, hydrostatic system with high precision feeding and high stiffness was proposed. The grinding and regulating wheel spindle units were composed of hydrostatic spindle and feeding table was hydrostatic table. The prototype of hydrostatic table was manufactured and tested.

Estimation of Rotational Motion Accuracy for Rotary Units (회전 유니트의 회전정밀도 예측 기술)

  • The error motion of a machine tool spindle directly affects the surface errors of machined parts. Those are usually due to the imperfectness of bearings, stiffness of spindle, assembly errors, external force or unbalance of rotors. The error motions of the spindle have been needed to be decreased to desired goal of spindle's performance. The level of error motion is needed to be estimated during the design and assembly process of the spindle. In this paper, the estimation method for the five degree of freedom (5 D.O.F) error motions for rotary units such as a spindle and rotary table are suggested. To estimate the error motions of the rotary unit, waviness of bearings and external force model were used as input data. The estimation model considers geometric relationship and force equilibrium of the five degree of the freedom motions.

  • In this paper, intelligent control method using neural network as a nonlinear controller is presented. Simulation studies for three link rotary robot are performed. Neural network controller is implemented on DSP board in PC to make real time computing possible. On-line training algorithms for neural network control are proposed. As a test-bed, a large x-y table was build and interface with PC has been implemented. Experiments such as inverted pendulum control and large x-y table position control are performed. The results for different PD controller gains with neural network show excellent position tracking for circular trajectory compared with those for PD controller only. Neural control scheme also works better for controlling inverted pendulum on x-y table.

An Improved Phase Error Compensation for an Absolute Position Detector using Table Method (테이블 방법을 이용한 절대위치 검출기에 대한 개선된 위상 오차 보상)

  • Existing error compensation method of industrial electronic absolute displacement detector only depends on skilled engineers. This paper proposes a new table method in order to automatize error compensation. An waveform changes according to the parallel resistance for each pole were tabularized and four waveforms were superimposed to minimize total phase error. These process was verified using simulink. As a result of applying proposed method to the real sensor, peak to peak error was reduced from $3.428^{\circ}$ to $0.879^{\circ}$. In this case, compensation resistance is $4.7k\Omega$ in B pole and $20k\Omega$ in C pole. This compensation rate is comparable to skilled engineers, and it takes 0.8 second which is far shorter than 15 minutes when expert does.

A nonlinear structural experiment platform with adjustable plastic hinges: analysis and vibration control

  • The construction of an experimental nonlinear structural model with little cost and unlimited repeatability for vibration control study represents a challenging task, especially for material nonlinearity. This paper reports the design, analysis and vibration control of a nonlinear structural experiment platform with adjustable hinges. In our approach, magnetorheological rotary brakes are substituted for the joints of a frame structure to simulate the nonlinear material behaviors of plastic hinges. For vibration control, a separate magnetorheological damper was employed to provide semi-active damping force to the nonlinear structure. A dynamic neural network was designed as a state observer to enable the feedback based semi-active vibration control. Based on the dynamic neural network observer, an adaptive fuzzy sliding mode based output control was developed for the magnetorheological damper to suppress the vibrations of the structure. The performance of the intelligent control algorithm was studied by subjecting the structure to shake table experiments. Experimental results show that the magnetorheological rotary brake can simulate the nonlinearity of the structural model with good repeatability. Moreover, different nonlinear behaviors can be achieved by controlling the input voltage of magnetorheological rotary damper. Different levels of nonlinearity in the vibration response of the structure can be achieved with the above adaptive fuzzy sliding mode control algorithm using a dynamic neural network observer.

  • Higly pure silicon crystals with an almost perfect lattice structure constityte a powerful metrological tool. The streographic standard prohection for the (111) orientation of diamond structure found by the Laue method shows angles between net planes of 60°. This value is known to be certain to some 10-8 rad. We have made a six-faced silicon polygon, and the (220) lattice planes of the polygon act as a reference angular standard. The information of angles between lattice planes could be taken by the X-ray diffraction. The angle of the rotary encoder have been calibrated using the silicon angle standard. The X-ray optics was double crystal arrangement.

  • Laser assisted machining (LAM) is an effective method with which to effectively process difficult-to-cut materials. Simple machining processes, such as turning and linear tool paths, have been studied by many researchers. But, there are few research efforts on LAM workpieces using threedimensional shapes because of difficulties controlling the laser heat on workpieces with inclined angles or curved surfaces. Two methods for machining three-dimensional workpieces are proposed in this paper. The first is that the heat source shape and laser focal length are maintained using an index table. Second, a rotary type laser module is controlled using an algorithm to move the laser heat source in all directions. This algorithm was developed to control the rotary type laser module and the machine tool simultaneously. These methods are verified by a CATIA simulation.
