Forming Process of the Automotive TDS (Tube Drive Shaft) by the Rotary Swaging Process (자동차용 중공드라이브 샤프트의 성형공정 연구)

  • Rotary swaging is one of the incremental forming process which is a chipless metal forming process for the reduction of cross-sections of bars, tubes and wires. In the present work, the rotary swaging machine and dies were designed to investigate the formability of TDS(Tube Drive Shaft) used in automotive industry. The process variables such as the speed of forming, the shape of the formed materials and the reduction of area were also estimated to study experimental analyses of rotary swaging process using the materials of 34Mn5 and S45C. From experimental results, it was found that the process variables affected the quality of TDS in terms of hardness, the precision of products and the surface roughness. The hardness after swaging approved to be Increased with the increase in the reduction of diameter. And it was found that the grain size became smaller and the elongated grains were formed in the axis direction.

  • The automobile cowl cross bar which is a backbone frame part holding electrical and air conditioning components inside the cockpit module has been designed with more complex geometries recently due to demands of its enhanced functions and reduced weight of frame parts. The traditional manufacturing process using welding between tubes with different diameters shows several problems such as poor mechanical characteristics and appearance, etc. Therefore, in this study, one-piece manufacturing processes which can eliminate the welding process were developed by applying the rotary swaging process. CAE analyses were conducted to examine the feasibility of the process and prototypes were manufactured by using a rotary swaging machine with 4 split rotating dies and 12 head rollers. Bending tests of the manufactured prototypes confirmed that the rotary swaging process gives better mechanical properties comparing with the conventional processes.

  • Ogive parts of large-caliber ammunition in Korea are manufactured by the Press Nosing method, but this method has the disadvantage of requiring additional processes such as lubrication before and after the press process. This study proposes the possibility of applying the Swaging method to improve these shortcomings. A large-diameter shell body was manufactured in sub-scale and plastic working experiments using a swaging process were performed. We investigated whether plastic processing is possible up to 75 % of the diameter reduction rate that satisfies the final molding dimension, and whether the dimensions of the product produced by swaging molding are satisfactory as the hardness changes according to the diameter reduction rate and the increase in thickness. The test using the prototype confirmed that the hardness increased proportionally with the diameter reduction rate and by more than HV 335 at the reduction rate of 75 %. The material thickness variation tended to be similar to the theoretical calculated value, and the thickness increase rate was proportional to 65.4 % at the reduction rate of 75 %.

  • Rotary swaging is a method of forging automotive drive shafts. In this paper, we propose a new two-hammer forging technique by applying the problem-solving approach TRIZ to improve the efficiency and productivity of the rotary swaging automation process. We will simplify the materials and hammers via the 3D modeling tool SolidWorks for high accuracy of a comparative analysis of existing and proposed methods under the same boundary conditions. In addition, we will compare the stress trends of the proposed model using ANSYS Workbench and verify the feasibility through a comparison of the simulation results using DEFORM. Relative to the existing method, the proposed method can decrease production costs and improve efficiency of the automation process by reducing the power source.

Vibration Mode and Durability Characteristics of Automotive IDS using Rotary Swaging Process for Incremental Forming (로터리 스웨이징 공정의 점진성형에 의한 중공 드라이브샤프트의 진동모드 및 내구특성)

  • Rotary swaging is one of the incremental forming process which is a chipless process using the reduction of cross-sections of bars, tubes and wires. The TDS(Tube Drive Shaft) of monobloc used in automotive has been developed by the rotary swaging process. The mechanical characteristics of swaged parts such as the hardness, thickness and roughness are also estimated to conduct experimental analyses of rotary swaging process with the materials of 34Mn5 Furthermore the change in the vibration mode of TDS due to design parameters, which are the tube length, diameter and thickness, has been investigated and analysed. The weight of the TDS product is smaller by about $12.8\%$ than that of SDS with the same performance. It could be evidently found that the TDS is designed to be much lighter than SDS (Solid Drive Shaft). This advantage might give some possibility to improve the NVH (Noise-Vibration-Harshness) characteristics. A maximum torque and a total number of torsional repetitions for the TDS is checked and measured to know the torsional intensity and fatigue strength through the static torsion test and torsional durability test, respectively. A total number of the torsional repetitions up to the fracture for the TDS is greater than 250,000 times.

  • The process variables i.e. the speed of forming, the ratio of thickness to diameter the shape of formed materials and the reduction of area were selected in order to study the process of the rotary swaging. It was found that the process variables affected the quality of products, i.e. the hardness the surface roughness and the degree of precision of products. Variation of hardness in deformed samples was mainly dependent on the reduction of area. Upon forming tubes applying the t/D ration higher than 1/10 led to the formation of defects on products which may be reduced by application of mandrels.

  • Rotary swaging is a process for reducing the cross-sectional area or changing the shape of bar, tube or wires by repeated radial blows with one or more parirs of opposed dies. The present study is concerned with investigation the effect of process parameters upon product quality(hardness, roughness, precision of dimension). To enhance the product quality, experimental works are carried out for some process parameters such as forming speed, billet shape, lubrication, reduction of area and ratio of t/D. Rod shift formed by RSM25 under cold conditions has good surface quality, hardness and precision of dimension. The recommendable process conditions are suggested for solid and tubular products.

  • A monobloc TDS(Tube Drive Shaft) has been developed by using the rotary swaging process which is one of the incremental forming process. In order to estimate the developed TDS performance characteristics such as natural frequency, strength, stiffness and mass, finite element analysis has been carried out using commercial software, MSC/NASTRAN. The calculated performance characteristics have been compared with analysis results of SDS(Solid Drive Shaft) to know how much improve the performance characteristics. Also the sensitivity analyses of design parameters for the tube length and diameter have been performed. From the analysis results, it was found that the TDS allowed for a high frequency and could be designed to be much lighter than SDS. This advantage can give possibility to tune the NVH (Noise-Vibration-Harshness) characteristics.

  • This Paper deals with the weight-lowering and the traits of NVH(Noise, Vibration and Harshness) by the development of tubular shaft replacing the existing solid Drive Shaft for the lighter and less-noisy automobiles. By the review of Swaging Process this study reveals the various forming traits of Swaging, one of the forming methods for tubular shafts. Furthermore, it showed the possibility of Drive Shaft manufacturing through designing & manufacturing of Swaging machine for tubular shaft, and the production ar analysis of the tubular shaft with the relevant process and tools. This study also shows that the forming by swaging not only makes the mass production of tubular Drive Shaft possible but also may be widely applied to other products with many advantages in review of dimensional precision, thickness change, hardness increase and surface roughness of the swaged products.

  • 소성가공이란 원재료를 소성변형(Plastic deformation)을 통해서 고체의 제품을 만드는 가공법이다. 가공중에 물체의 질량과 체적에는 크게 변화가 없다. 소성 가공중 주응력이 어떻게 작용하느냐에 따라서 소성가공을 여러가지로 분류하고 있다. 즉, Metal Forming은 다음과 같이 분류할 수 있다. 1) Compound Forming에는, Rolling, Free forming, Die forming, Stamping, Pressing 2) Tension compression forming에는, Drawing, Deep-drawing, Rimming, Spinning, Bulge forming 3) Tension forming에는 Lengthening, Widning, Deepening 4) Bending에는 Bending with linear tool motion, Bending with rotary tool motion 5) Thrust forming에는 Swaging, Twisting이 있다.
