  • The objective of this study is to predict the roll wear in hot rod rolling process. In this study hot rod rolling process for round and oval passes has been investigated. In order to predict the roll wear, the wear model is reformulated as an incremental form and then wear depth of roll is calculated at each deformation step on contact area using the results of finite element analysis, such as relative sliding velocity and normal pressure at contact area. Archard's wear model was applied to predict the roll wear. To know the thermal softening of DCI (Ductile Cast Iron) roll according to operating conditions, high temperature micro hardness test is executed and a new wear model has been proposed by considering the thermal softening of DCI roll expressed in terms of the main tempering parameter curve. 3D wear program developed in this study might be used for adjusting the gap of rolls to set up a suitable rolling schedule for keeping dimensional tolerance of the product.

  • In the fine blanking process, which is a press operation known for producing parts with narrow clearances and high precision through the application of high pressure, die roll often occurs during the shearing process when the punch penetrates the material. This die roll phenomenon can significantly reduce the functional surface of the parts, leading to decreased product performance, strength, and fatigue life. In this research, we conducted an in-depth analysis of the factors influencing die roll in the curvature area of the fine blanking process and identified its root causes. Subsequently, we designed and experimentally verified a die roll reduction process specifically tailored for the door latch manufacturing process. Our findings indicate that die roll tends to increase as the curvature radius decreases, primarily due to the heightened bending moment resulting from reduced shape width-length. Additionally, die roll is triggered by the absorption of initial punch energy by scrap material during the early shearing phase, resulting in lower speed compared to the product area. To mitigate the occurrence of die roll, we strategically selected the Shaving process and carefully determined the shaving direction and clearance area length. Our experiments demonstrated a promising trend of up to 75% reduction in die roll when applying the Shaving process in the opposite direction of pre-cutting, with the minimum die roll observed at a clearance area length of 0.2 mm. Furthermore, we successfully implemented this approach in the production of door latch products, confirming a significant reduction in die roll. This research contributes valuable insights and practical solutions for addressing die roll issues in fine blanking processes.

  • A new method of predicting effect of rolling parameters on roll pressure, roll force, and power and energy consumptions in hot strip rolling is presented. The method is based on approximate solutions for velocity, strain rate, and stress distributions in the roll gap. The degree of approximation was examined by the finite element solutions. The theoretical predictions were compared with experimental data from hot rolling of steel strip and steel plate.

  • Roll to Roll (R2R) is one of the most promising production technologies in the printed electronics such as OLEDs, e-paper, backplanes, RFID because this technology can save production cost and increase production speed. Printed electronics includes various processes such as printing, drying, winding, unwinding, and so on. In printed electronics R2R system, air-flotation oven is employed for drying process. Therefore, it is essential to introduce efficient and fast drying process when printing is finished. This paper considers the analysis of drying process in R2R that involves hot air flow. Air-flotation oven consists of non-contact supports and drying of coated web materials such as plastic films and paper. In this paper, experimental results and numerical analysis of pressure-pad air bar are investigated. The aerodynamic characteristics of pressure-pad air bar are numerically calculated using computational fluid dynamics (CFD) approach. Then the measured values of the aerodynamic forces for air bars are compared with those of CFD analysis.

  • This study was performed to identify the effect of calendering variables on the properties of coated paper such as sheet gloss, surface roughness, opacity, etc. The effect of calendering variables including the number of nips, pressure, machine speed and moisture content on the properties of coated paper was investigated. The calender was installed with two steel rolls and one cotton-made roll. With this calender, the coated sheets were passed through the calender from 1 to 4 times, applying the linear pressure on calender rolls, 5 through 100kg/cm and operating the machine speed 3 to 12m/min. Also, the moisture content of coated sheet was varied about 5 and 10%. It was found that sheet gloss and surface roughness of coated paper was increased with increasing the number of passing nips, linear roll pressure and the moisture content of coated paper. But it was shown that the opacity and brightness of coated paper were decreased under the above conditions due to the blackening. It was also suggested that the soft nip possibly increased the thermoplasticity of coating layer with the heat of steel roll, resulting in the reinforcement of surface properties positively. The sheet gloss and surface roughness of coated paper could be improved by the longer dwell time over the rolls.

  • A numerical simulation of the nonsteady state rolling process in the plane strain condition is presented in the basis of the rigid-plastic finite element method by considering large deformation. In order to apply the large deformation theory to the numerical method for sheet rolling problems, constitutive equation relating 2nd-Piola Kirchhoff stress and Lagrangian strain which reflect geometrical nonlinearity is used. To confirm the validity of the developed algorithm, the analysis of the neutral flow region, roll separating force, torque, pressure and stress/strain distributions on the workpiece is conducted from the bite of the material until the steady state is reached. The computed results of the roll force and torque in the present finite element analysis are lower than those corresponding to small strain theory. The pressure distribution at the work piece-roll interface is found to show the typical 'friction hill' type only. The peak value in near the neutral region, however, is good agrements with the existing results. the neutral region, however, is good agrements with the existing results. The frictional force at the roll interface provide detailed information about the neutral point where the shear forces change direction. In addition, the analysis also includes the effect and influence of material condition, strip thickness, work roll diameter, as well as roll speed and lubricant on each deformation process.

  • Minimizing the height of the die roll is very important for maximizing the size of effective shear planes. In this study, the die roll change was investigated for the change in the amounts and clearance of the V-ring indentation. Shear analysis and experiments were conducted with the V-ring distance fixed to 2mm. Fine blanking die was applied to the die insert with different clearances. Several specimens were analyzed about the height of the die roll. As a result, the pressure of V-ring effectively inhibited the flow of materials. And the height of the die roll was lowest when the clearance between the die and punch was 1% of the material thickness.

  • Demand for pressure sensors is increasing in various fields such as machinery, healthcare and medical care. A recent study is being conducted to create sensors that are more sensitive and have longer linear sections based on measurement principles. In this paper, a film-type sensor with a membrane structure was developed to measure the pressure distributed in the axial direction of a hot roll laminator. Performance of sensors was evaluated by resistance and durability according to membrane diameter. The resistance of the membrane sensor varies according to the contact state and contact area of the electrode. Therefore, the membrane diameter selection is important. Experiments showed the most pronounced variation in resistance under pressure at 8 mm in diameter of membrane. Reliability evaluation of sensors was carried out at room temperature and high temperature. The pressure on the sensor was pressurized 1000 times to measure the initial resistance and the resistance after the evaluation to analyze the change. Sensors showed stable results with low resistance changes of 5.15% and 6.27%, respectively. A large area sensor manufactured using the developed sensor also showed reliable results.
