Characteristic Analysis and Selection of Process Parameters in Direct Rolling Processes (직접압연공정의 특성해석 및 공정변수 선정)

  • Recently,direct rolling process has been drawing increasing interests because production cost be greatly reduced by eliminating subsequent hot rolling processes. Such a process has been characterized to prosuce thin steel strip (thickness 1~5mm) directly from molten metal and to skip over the conventional hot rolling processes. However, since there are several process parameters, which affect the quality of product,and their relationship between the parametersare very complex,it is therefore very difficult to realize the process design and the quality control. To overcome these difficulties quantitative relationship between the parameters are investigated through a numerical analysis. Form these results, it is found that solidification final point is the most important paramter which is critical to quality of the strip. Also,the multiple regression model is obtianed to determine their relationship from the solidification final point and roll separating force which can be easily estimated

  • Bulk metallic glass (BMG) strips of $Cu_{54}Ni_6Zr_{22}Ti_{18}$ were produced by warm rolling of the amorphous powder canned with copper. Controlling of temperatures of the rolled sample and rolls was essential for the successive rolling process. Because improper controlling of the sample temperature gave rise to the crystallization of BMG loading to the catastrophic fracture of BMG strips, the temperature of rolls should be properly controlled for achieving successful powder rolling of BMG. The variations of the strain state and temperature in the roll gap was simulated by the finite element method(FEM) using various roll temperatures.

  • A reliable analytic model that determines the cross sectional shape of a workpiece(material) in round-oval(or oval-round) pass sequence has been developed. the cross sectional shape of an outgoing workpiece is predicted by using the linear interpolation of the radius of curvature of an incoming workpiece and that of roll groove to the roll axis direction. The requirements we placed on the choice of the weighting function were to ensure boundary conditions specified. The validity of the analytic model has been examined by hot rod rolling experiment with the roll gap and specimen size changed. The cross sectional shape and area of a workpiece predicted by the proposed analytic model were good agreement with those obtained experimentally. It was found that the analytic model has not only simplicity and accuracy for practical usage but also save a large amount of computational time compared with finite element method.

  • In continuous galvanizing process at steel making plant, coating weight on the surface of strip that pass through air knife is controlled by the pressure at the chamber of air knife and the gap between the nozzle of air knife and strip. The pressure can be easily measured and controlled. But it is difficult to measure the distance between Air knife nozzle and strip, and also difficult to decide how much distance air knife move. Because, the gap between nozzle and strip varies with the height of air knife, intermesh of stabilizing roll and welding of strips that have different thickness. In this research, we developed a gap sensor that can measure the relative distance between Air knife nozzle and strip.   • With the introduction of edge drop control system in Tandem Cold Rolling Mill, it is necessary to develop te numerical expression for the set-up and edge drop automatic control of cold rolled sheet. As a first step we developed a simulation program which predicts profile and the amounts of edge drop at the delivery side of each stand by using roll deformation anlysis with the slit roll model. And by using the program the effect of various rolling conditions on edge drop was investigated. As a result the relations were obtained between the amounts of edge drop and rolling conditions. Based on above relations, the numerical expression was developed for the set-up and automatic control of edge drop by multi-regression of simulation results for the variation of edge drop amount with each rolling condition.

Prediction Model of the Exit Cross Sectional Shape of Workpiece in Round-Oval-Round Pass Rolling

  • A reliable analytic model that predicts the surface profile of the exit cross section of workpiece in round-oval (or oval-round) pass sequence is established. The presented model does not require any plasticity theory but needs the only geometric information on workpiece and roll groove. Formulation is based on the linear interpolation of the radius of curvature of an incoming workpiece and that of roll groove in the roll axis direction when the maximum spread of workpiece is known beforehand. The validity of the analytic model is examined by hot rod rolling experiment with the roll gap, specimen size, design parameter of oval groove and steel grade changed. Results revealed that the cross sectional shapes predicted by the model were in good agreement with those obtained experimentally. We found that the analytic model not only has simplicity and accuracy for practical usage but also saves a large amount of computational time in comparison with finite element method.

  • Cold drawn(CD) bars feature superb surface roughness, dimensional precision, and straightness. They are used in the manufacture of automotive parts and home electrical appliances. Two cross-roll straighteners have been used to manufacture CD bars for these industries. This study investigated the variation of the gap size between the two cross-rolls. It was found that changes in the gap size have a large influence on the residual stress and plastic deformation. Finite element method(FEM) simulations were performed to study the influence of the gap size on the residual stress in CD bars, and experiments were performed to verify the FEM results. The residual stresses were measured with X-ray diffraction in both the axial and the hoop directions.

Design and Fabrication of Doctor Blade Type Dispensers for Uniform Resin Coating during Roll to Roll Imprinting Process (롤투롤 임프린트 공정 중 균일한 레진 코팅을 위한 닥터블레이드형 디스펜서 설계 및 제작)

  • This study reports on a uniform resin coating method by using a doctor blade type dispenser. For high productivity, continuous imprint-lithography has been studied, and developed fabrication systems are used in several applications such as anti-reflection films, dry adhesives, and water collecting surfaces. In the continuous fabrication field, researchers have typically focused on patterning and demolding procedures. During the roll-to-roll fabrication process, however, the uniform resin coating process is also important in order to obtain a high quality product, which can be evaluated by uniform thickness, precise geometric expressions, and a thin residual layer. To achieve these, a doctor blade type dispenser was designed and fabricated. As a result, thickness of coated resin was well controlled by modulating the flow rate of the resin and blading gap. In addition, a very thin layer coating process (${\sim}10{\mu}m$) was achieved by softly contacting the blade on the substrate.

FE-based Strip Mean Temperature Prediction On-Line Model in Hot Strip Finishing Mill by using Dimensional Analysis (차원해석을 통한 열간 사상압연중 온도해석모델 개발)

  • The mean temperature prediction of strip is very important in hot strip finishing mill because of affecting on product quality and shape. Also, temperature can be used by basic information in other on-line control models with affecting control accuracy in factory. So, FE based on-line temperature model was developed for predicting strip mean temperature accurately in various process conditions and factory environments. There are many variables in affecting strip mean temperature in on-line states of factory. But some problems are occurred in considering all variables for making temperature model because of the bad efficiency of regression or fitting analysis. In this report, we have adopted dimensional analysis for solving these problems. We have many variables with dimensions affecting strip temperature but we are able to make non-dimensional variables less than dimensional variables from the combination of dimensional variables caused by PI-Theorem in fluid mechanics. The developed models are divided by two parts. The one is interstand temperature prediction model. The other is roll gap temperature model.

Accident Analysis and Usage Actual Condition about Roller (롤러기 재해분석 및 사용실태 조사)

  • The purpose of this study is to try to find the risk of roller(mixing mill) in working site. In order to achieve the purpose, accident analysis and survey was carried out. This analysis revealed that average of loss days is 334.3 by roller jamming accident and 229.2 by other causes. It means jamming accident entails serious bodily harm. According to our research, we realize that most of rollers have some risk of the jamming accidents. It is simply because the roll gap in the roller is not more than 10cm. It also does not meet minimum distance so as to avoid the risk for jamming accident by KS. Furthermore, 28% of rollers have only one switch and 40% of rollers have two switches operating emergence stop equipment so as to reduce the risk of jamming accidents. Therefore, we presume that it is very difficult to turn on the switch of emergence stop equipment when they confront the accident because most of engineers are working alone.
