The spot weldability of dissimilar metal joints between stainless steels (AISI316) and interstitial free (IF) steels were investigated. This study was aimed to determine the spot welding parameters for a dissimilar metal joint and to evaluate the dissimilar metal joint's weldability, including its welding nugget shape, tensileshear strength, hardness, and microstructure. The fracture surface was investigated by using a Scanning Electron Microscopy (SEM). The experimental results showed that the shape of nugget was asymmetric, in which the fusion zone of the STS316 sheet was larger due to the higher bulk-resistance. The microstructure of the fusion zone was fully martensite. In order to evaluate the microstructure further, dilution of stainless steels were calculated and imposed onto the Schaeffler diagram. The predicted microstructure from the Schaeffler diagram was martensite. In order to confirm the predicted microstructure, XRD measurements were carried out. The results showed that that initial weld nugget was composed of austenite and martensite.
Effect of process parameters on the quality of condenser discharge weld for coated sheet steels was discussed. The welding specimens were coated with pure Zn of 20/20 g/m2 in the production line. Direct measurements of welding parameters such as the discharge current, the pressures and the voltage drop across the electrodes were carried out with welding process monitoring system. High speed camera was also utilized to analyze the weld formation process. Test results indicated that the relation between weld strength and applied energy was stabilized at the acceptable welding heat input range. It was thought that the acceptable welding heat input should be redefined based on the monitored data because the calculated value of the welding heat input could hardly be utilized if the discharge condition was changed. Mechanical test results and high speed photographs showed that expulsion deteriorated the weld quality and the strength at the same time especially when the size of the spatter was large enough to carry the molten metal, which should form the nugget, out of the welding spot. Results also demonstrated that the discharge current should be applied at the appropriate time during the process because sufficient nugget was not produced if the time was deviated from the optimum range.
Resistance welding processes are widely used in automotive applications. In particular, Mash-Seam resistance welding is typically used in Tailored Blank process. If spot welds are changed to a continuous weld, it's easy to reduce noise and to be more stable in cars. A arc welding, laser welding, seam welding using wheel electrode are available to make continuous welds on a car body, but they demand operator with advanced skills and expensive cost to develop. Therefore, flat electrode continuous mash-seam resistance welding process has been used to improve the weak points in currently available system in lap seam welding. This developed process has much more strength and air tightability, and also has much better plastic workability than laser welding. Moreover, commercial RSW machine can be readily used in this welding process.

Applicability of laser micro welding process to the fabrication of medical devices was investigated. Austenitic stainless steel wire (SUS304) was spot melted and crosswise welded, which is one of the most possible welding process for the fabrication of medical devices, by using a Nd-YAG laser. Effects of welding parameters on the microstructure, tensile strength and corrosion resistance were discussed. In the spot melting, melted metal width decreased with decreasing the input energy and pulse duration. Controlling the laser wave to reduce laser noise which occurred in the early stage of laser irradiation made reasonable welding condition wider in the welding condition of small pulse duration such as 2ms. The microstructure of the melted metal was a cellular dendrite structure and the cell size of the weld metal was about 0.5~3.5 ${\mu}{\textrm}{m}$. Tensile strength increased with the decrease of the melted metal width and reached to a maximum about 660MPa, which is comparable with that for the tempered base metal. Even by immersion test at 318K for 3600ks in quasi biological environment (0.9% NaCl), microstructure of the melted metal and tensile strength hardly changed from those for as melted material. In the crosswise welding, joints morphologies were classified into 3 types by the melting state of lower wire. Fracture load increased with input energy and melted area of lower wire, and reached to a maximum about 80N. However, when input energy was further increased and lower wire was fully melted, fracture load decreased due to the burn out of weld metal.
One of the important factors in practical welding situations is shunt effect which deteriorates weld quality due to a shunt current which flows in the exis- ting spot. Previously, this effect has not been analytically investigated, since the mechanism of shunt effect shows very complicated phenomena in the thermal and electrical behavior. In this paper this effect is extensively studied through theoretical and experimental analysis. The theoretical results obtained from a numerical analysis of the modelling of shunt effect are compared with experimental ones. Both results show good agreement and represent well the mechanism of shunt effect.
A study on the welding of electrogalvanized TRIP (Transformation-Induced Plasticity) steels was done to compare the life of the electrode and the alloying phenomena on the electrode tip surface using singlephase AC and inverter-DC resistance welding processes. A longer life of the electrode (>200 welds) was achieved using the inverter-DC welding process. The tensile shear strength was higher in the electrode life test when welded with the inverter DC welding machine it maintained a higher value even when the welding nugget diameter was smaller than specified. When spot-welding was conducted using the single-phase AC welding process, a higher wear rate of the electrode was observed compared to that with the inverter-DC process. An alloying layer used to determine the rate of electrode growth showed differences in the metallurgical features of the surface alloying and Zn penetration depending on whether the single-phase AC process or the inverter-DC welding process was used. Moreover, changes in the dynamic resistance during the electrode life test were correlated with the electrode wear (or growth) rate.
Effect of welding parameters such as current, speed and electrode pressure on the weld quality of tin coated steels for small containers was discussed in this paper. Welding was performed with low frequency wire seam welding system which was loaded with 1.5mm in diameter copper wire electrode. The welding parameters were monitored at the position close to the welding spot so as to minimize the instrumentation error, and the signals were stored into a digital data acquisition system before analysis. Results showed that critical current for sufficient nugget size increased as the base material thickness increased, while the width of the optimum welding range was reduced. The acceptable welding condition derived from this study was found to be effective within the thickness range of $\pm$10% of the nominal (0.25mm) thickness. Tin coating layer was proved not to affect seriously on the weld quality, i.e. strength and formability, since consumable wire electrode was used in this process. Test results also demonstrated that the welding current was thought to be the most effective parameter to form an acceptable weld, while welding speed or electrode pressure exerted less effect on the nugget formation. However, these two parameters played an important role because the former was related to the nugget overlap interval, and the latter, to the formation of expulsion during welding.
Mechanical press joining technique has been used in sheet metal joining processes because of its simple process and possibility of joining dissimiliar metals, such as steel and aluminum. The static and cyclic behavior of single overlap AI-alloy and steel(SPCC) joints has been investigate. Relationships were developed to estimate the strength of the joint taking into consideration base metal strength properties and the geometry of the joint. Fatigue test results have shown that fatigue resistance of the SPCC mechanical press joints is almost equal to that of the spot weld at the life of $10^6$ cycles. Also, the dissimilar material jointed specimen with upper SPCC plate and button diameter corresponding to the nugget diameter of the spot welded specimen has almost same strength as the same material jointed specimen and as the spot welded specimen.
