  • The residual stresses in the interface region of the Thermal Barrier Coating (TBC)/Thermally Grown Oxide (TGO)/Bond Coat (BC) were calculated on the TBC-coated superalloy samples using a Finite Element Method (FEM). It was found that the stress distribution of the interface boundary was dependent upon mainly the geometrical shape or its aspect ratio and the thickness of TGO layer, which was formed by growth and swelling behavior of oxide layer. Maximum compressive residual stress in the TBC/TGO interface is higher than that of the TGO/bond coat interface, and the tensile stress had nothing to do with change of an aspect ratio. The compressive residual stresses in the TBC/TGO and TGO/bond coat interface region increased gradually with the TGO growth.

  • Residual stresses arising from the materials processing such as welding and joining affect significantly the structural integrity depending on the external loading condition. The quantitative measurement of the residual stresses is of great importance in order to characterize the effects of the residual stresses on the structural safety. In this paper, we introduce a newly devised destructive technique, the contour method (CM), which is applied for the measurements of the residual stress distributions through the thickness of a 80 mm thick steel weld. Residual stresses are evaluated from the contour, which is the normal displacement on a cut surface produced by the relaxation of residual stresses, using a finite element model. The CM provides a two-dimensional map of the residual stresses normal to the cut surface. The CM developed in the present study was validated in comparison with the residual stress distribution determined by a well-established neutron-diffraction residual stress instrument (RSI) instrumented in HANARO neutron research reactor.

  • This paper proposes a residual stress mitigation of a nuclear safety-related austenitic stainless steel TP304 pipe bended by local induction heating process via performing elastic-plastic finite element analysis. Residual stress distributions of the pipe bend were calculated by performing finite element analysis. Validity of the finite element analysis procedure was verified via comparing with temperature histories measured by using thermocouples, ultrasonic thickness measurement results, and residual stress measurement results by a hole-drilling method. Parametric finite element stress analysis was performed to investigate effects of the process and geometric shape variables on the residual stresses on inner surfaces of the pipe by applying the verified procedure. As a result of the parametric analysis, it was found that it is difficult to considerably reduce the inner surface residual stresses by changing the existing process and geometric shape variables. So, in order to mitigate the residual stresses, effect of an additional process such as cooling after the bending on the residual stresses was investigated. Finally, it was identified that the additional heating after the bending can significantly reduce the residual stresses while other variables have insignificant effect.

  • Welding processes cause undesirable problems, such as residual stresses and deformations due to the thermal loads imposed by local heating, melting, and cooling processes. This paper presents a computational modeling technique to simulate the Gas Metal Arc Welding (GMAW) process, emphasizing the effect of the melting bead on the residual stress distribution. Both a three-bar analogy and a three-dimensional thermo-mechanical finite element analysis are carried out in order to explain the effect. Element (de)activation, enthalpy, and adjustment of the reference temperature of thermal strain are considered with respect to the effect of the weld filler metal added to the base metal during a thermo-elastic-plastic analysis. Stress distributions obtained by the present study are compared with measured values and available data from other studies. The effect of the melting bead on the residual stress distribution is discussed and demonstrated.

  • This study reviews the influence function method(IFM) for calculating stress intensity factors (SIFs, K) and modifies it to apply for the estimating the residual fatigue life for the cracked components under complex stress fields. An IFM has been developed to analyze SIFs for surface cracks which are subjectedto nonuniformly distributed stresses. Through elastic superposition, the influence function method properly accounts for redistribution of stress as the crack grows through the component. This influence function is unique to the given geometry and independent of the loading. Some examples have been provided to show the effectiveness of the IFM including the distributions of K in a residual stress field. The significant effect of residual stress upon fatigue crack growth in a welded component has been demonstrated with the IFM.

  • In this paper, several process parameter studies of the manufacturing process of the steel cords are carried out to verify the relation between the process parameters and the residual stresses on the steel cords. At first, the finite element analysis of the drawing process is performed and the residual stress distributions with respect to the wire material and the area reduction ratio are obtained. The residual stress of the drawn wire is imported the finite element analysis of the twisting process as an initial stress. After that a parameter study of the twisting process is carried out. The process parameters are the applied tension, the over-twisting angle and the tensile strength of the drawn wire. Based on these studies, the optimum values of the process parameters which can remove or reduce the undesired residual stresses are determined. The optimum value of the process parameters are confirmed by the finite element analysis of the elastic recovery process of the steel cords. Finally, the finite element analysis of the roller straightening process is done to study the variation of the distribution of the residual stress before and after the process.

  • Residual stresses can have a significant influence on the fatigue lives of structural engineering components. For the accurate assessment of fatigue lifetimes a detailed knowledge of the residual stress profile is required. Significant advances have been made in recent years fur obtaining accurate and reliable determinations of residual stress distributions. These include both experimental and numerical methods. The purpose of this study is to simulate peening process with the help of the finite element method in order to predict the magnitude and distribution of the residual stresses in accordance with the parameters, which are, e.g. shot velocity, shot diameter, shot impact angle, shot shape, distance between two impinging shots, and material parameters.

  • X-ray diffraction observation of fracture surfaces yields useful information to analyze the causes of failure accidents of engineering structures. This experimental technique, named X-ray fractography, has been developed especially in metal and mechanical engineering fields. The distributions of the residual stress and the half value breadth of diffraction profiles beneath the fatigue fracture surface were measured with SNCM 439, HT100 and Ti-6Al-4V alloy. The size of the maximum plastic zone was successfully determined on the basis of the measured distributions. This size was correlated to maximum stress intensity factor. The distributions of the half value breadth of diffraction profiles on the fatigue fracture surfaces were measured with SNCM 439. HT100. The equations of x-ray parameter distribution were possible to estimated fracture parameters of fatigue fracture surfaces.

  • Complicated residual stress distributions occur in the vicinity of a deposited region via directed energy deposition (DED) process owing to the rapid heating and cooling cycle of the deposited region and the substrate. The residual stress can cause defects and premature failure in the vicinity of the deposited region. Several heat treatment technologies have been extensively researched and applied on the part deposited by the DED process to relieve the residual stress. The aim of this study was to investigate the residual stress characteristics of a specimen fabricated by DED and a quenching process using thermomechanical analyses. A coupled thermomechanical analysis technique was adopted to predict the residual stress distribution in the vicinity of the deposited region subsequent to the quenching step. The results of the finite element (FE) analyses for the deposition and the cooling measures show that the residual stress in the vicinity of the deposited region significantly increases after the completion of the elastic recovery. The results of the FE analyses for the heating and quenching stages further indicate that the residual stress in the vicinity of the deposited region remarkably increases at the initial stage of quenching. In addition, it is observed that the residual stress for quenching is lesser than that after the elastic recovery, irrespective of the deposited material.
